WALMART

BEEF PROCESSING FACILITY

McCownGordon provided design-build services for this 330,000-square-foot state-of-the-art, high-volume caseready production facility. The facility combines the latest in meat production design with the best packaging and material handling systems. This facility includes raw material storage, track and trace, wet and dry processing, palletizing, and finish product handling systems. It also features cold storage (freezer -10F and blast freezer -45F) and equipment for cutting/packaging beef. Processing up to 55 million pounds of case-ready beef per year, the facility is designed to operate two shifts per day with a cleaning shift preparing the plant for the next day’s operations. With a focus on sustainability, the team incorporated energy-efficient systems into the design as well as prioritized sustainable construction activities. Located in Olathe, Kansas the facility was complete as scheduled in June 2025.

CASE STUDY

Production Equipment Analysis

Faced with a goal of achieving 55 million pounds of annual production capacity, Walmart needed a solution that balanced efficiency with future growth. By leveraging deep analysis and innovative design strategies, we streamlined their operations—reducing production lines from seven to six—while maintaining full performance. We built in flexibility for the future, ensuring space and capacity to add two additional lines as demand scales. This approach delivered immediate cost savings of $10 million and positioned the client for long-term success.

BIOFUEL EXPANSION

MGP identified an opportunity to repurpose a previously closed spirits plant into a biofuel manufacturing facility. This adaptive reuse project involves converting the existing structure to support biofuel production, leveraging waste starch from MGP’s food ingredients operations in Atchison, KS.

MGP engaged McCownGordon to undertake a comprehensive evaluation of the facility. Utilizing extensive laser scanning and 360-degree photography, McCowngordon created a detailed 3D model to inform the design and integration of new components necessary for the biofuel production process.

This EPC project aimed to transform an underutilized asset into a productive biofuel manufacturing facility, contributing to MGP’s sustainability goals and operational efficiency.

Advanced Laser Scanning Solution

At MGP’s biofuel expansion, McCownGordon’s in-house virtual design and construction team deployed cuttingedge laser scanning technology to capture existing conditions, enabling the design team to coordinate the new work with precision before construction began. Self-performing the scan using the NavVis VLX mobile scanner,our team delivered a comprehensive point cloud model that transformed the project’s coordination process. Working in close partnership with the design team and key project stakeholders, our team provided a datarich digital foundation that allowed nearly full MEP coordination during the design phase. This proactive approach minimized potential conflicts and delays, The result was a streamlined construction process built on accurate existing conditions data and thorough upfront planning. WET PET FOOD MANUFACTURING FACILITY

In order to increase production capacity, the client needed to renovate an existing packaging materials warehouse for new retort equipment. Installed eight new batch retorts and supporting equipment (mass can conveyors and new dedicated can dryer) that matched the capacity of the existing production system (3,000 cans per minute) and allowed for future capacity increases at the plant.

The project included a 160,000 square foot brownfield facility expansion. Engineering disciplines include packaging & processing mechanical, electrical & controls, structural, and facility mechanical (HVAC, compressed air, water, steam, & condensate). Key engineering deliverables encompass an issue for construction (IFC) signed and sealed multi-discipline drawing package, basis of design (BOD), integrated design package, installation contractor scopes of work (SOW), and a 3D model developed in revit and navisworks.

CONFIDENTIAL CLIENT GRIND ROOM EXPANSION

McCownGordon was selected as the designbuilder to complete a food grade grind room expansion for a global leader in the pet food industry, at their production facility in the southeast United States. The project included expanding and building out roughly 5,000 square feet of metal wall panel core and shell construction to accommodate the relocation of processing tanks. Extra planning was taken into account since the space is to be refrigerated upon completion.

With the space remaining occupied and operational during construction, the team focused on coordinating scheduled shutdown times with the owner so as not to disturb ongoing production.

PET FOOD PACKAGING LINE REPLACEMENT

In response to the growing demand for our client’s popular dry pet food, the packaging process required an upgrade at their Texas facility. We aimed to replace the existing small bag packaging line with a modern, upgraded system with greater throughput and efficiency.

Starting with a 30% conceptual design, our team assessed the current facility operations, packaging flow, layout design and utility load to design an upgraded packaging line. Future expansion possibilities were also considered. This analysis led to detailed drawings and specifications, forming IFB (Issue for Bid for Installers) and IFC (Issue for Construction) packages.

Using the latest design technology, the team conducted a laser scan of the space and developed a 3D model of the new line with clash detection. This model was incorporated into design reviews with the plant team for coordination and flow of operators and fork trucks and incorporated into the bid documents and vendor files for clear communication. McCownGordon worked collaboratively to coordinate corporate engineering goals with the local on-site needs. The team also managed all equipment procurement, managing lead times, purchase orders and ensuring on-time deliveries.
