COMPANY SPOTLIGHT
CLEAN IS A NUMBER: TECHNICAL CLEANLINESS IN AUTOMOTIVE COMPONENT MANUFACTURE In automotive manufacturing, a component is not clean because it looks clean. For a growing share of parts, cleanliness is a measured property with a limit written on the drawing, and a batch either meets that limit or it does not. The measure is residual particulate contamination: how many particles remain on the part, how large they are and what they are made of. Meeting that limit consistently, at volume and shift after shift, is a different engineering task from producing a part that passes a visual check. The cleaning demands of the sector are also broadening. Conventional degreasing of pressed, machined and engineered components remains essential, removing the oils, coolants and swarf left by forming and machining ahead of assembly, joining or coating. Lighting, optical and decorative components, such as lenses, reflectors, light guides and trim parts to be PVD coated, need a finer standard, because any residue left before coating shows as a visible defect. Electrification is now adding further categories: precision cleaning of delicate electrical and electronic assemblies, of sensors, and of the optical elements in lidar and vision systems, where a particle or film on a window or lens degrades what the vehicle can see; and precision processing of copper busbars, terminals and connectors, which require degreasing, brightening and passivation to leave a clean, bright surface that resists tarnishing. Each is a distinct process, with its own chemistry,
4
rinse and drying requirements, and many manufacturers now need several of them. The governing documents for particulate cleanliness are VDA 19.1 and ISO 16232:2018. ISO 16232:2018 consolidated the ten separate parts of the earlier 2007 series into a single standard, and VDA 19.1 has been substantially revised in a third edition, dated July 2025. Both define how cleanliness is inspected: particles are extracted from the component by a qualified procedure such as pressure rinsing, ultrasonic immersion, internal rinsing or agitation, collected on a filter and analysed by weight, by size and count, and by type, with particles with a metallic shine, non-shiny particles and textile fibres assessed separately. What neither document does is set the acceptance limit. VDA 19.1 states plainly that it does not state concrete cleanliness limit values for specific components or systems. The limit is agreed between customer and supplier and arrives on
the drawing or in the specification. A requirement to clean “to VDA 19” is therefore incomplete: the standards say how the result will be measured, and the component specification says what the result must be. The limits are tightening for a clear reason. The drivers named for the VDA 19.1 revision include the shift towards electrification, driver assistance systems and autonomous driving. A particle that a hydraulic valve would tolerate can be decisive in an electrical assembly, where conductive particles can bridge contacts or reduce clearance and creepage distances, and particles on a sensor or camera can obstruct it. Metallic particles are therefore the principal concern on electrical and electronic content, and the revised standard extends its extraction and analysis methods with that shift in mind.

COMPANY SPOTLIGHT
The inspection method carries a lesson for production. Extraction is itself a controlled cleaning operation, qualified by repeated extraction to show that the removable particles have in fact been removed. VDA 19.1 also warns that if inappropriate parameters are set, cavitation effects may cause material to detach from the inspected part, which is then falsely recognised as contamination. The same applies to a production process: parameters must be chosen for the component and its material, not simply set as high as the equipment allows. Meeting a particulate limit is, in practice, a particle transport problem. Each particle must be detached, carried away from the component, removed from the working fluid and kept from returning. Filtration and circulation are therefore part of the cleaning performance, because a bath that retains the particles it has removed can deposit them on the next load. The final rinse must be controlled to a standard that supports the limit on the drawing, since particles carried in it can be left on the part as it is withdrawn. Cross-drillings, blind holes and internal threads hold particles and can trap air,
in which cavitation does not occur, so fluid has to be driven through them rather than left to reach them. Carriers and fixtures must present parts so that fluid passes across and through them and drains cleanly, without one part shadowing another. And particles can be deposited after cleaning, during drying, handling and packaging; VDA 19.2 addresses cleanliness in assembly on the same basis, covering the environment, logistics, personnel and assembly equipment. All of this has to be achieved at automotive pace. Programmes move quickly from award to launch, and before a supplier goes into series production it is expected to demonstrate run at rate: that the process delivers the required volume at the required quality under normal production conditions. A cleaning system is part of that
6
demonstration. It must hold the specified cleanliness at full throughput, not only in a trial, and it must stay available, because an unplanned stop on the washer stops everything behind it. Uptime is designed in rather than hoped for: filtration sized so that the bath stays in condition between planned services, automated handling matched to the line, controls that make process drift visible before it produces reject parts, and maintenance access that keeps planned interventions short. A cleaning system for components with a specified limit should therefore be specified against that limit and against the rate the line must run at, with fluid management, rinse quality, flow, fixturing, post-clean handling and availability considered together, and with the result verified by the same inspection method the customer will apply. Unitech Shyre designs and manufactures automated multi-stage cleaning systems in which the machine, the process, the chemistry and the part tooling are engineered together, so that the cleanliness specified on the drawing is the cleanliness delivered on the line, at rate. Unitech Shyre Ltd designs, manufactures and supports automated precision cleaning, dip coating and fluorescent penetrant inspection systems for the automotive, optical, ophthalmic, medical, semiconductor, aerospace and precision engineering sectors. www.unitechshyre.co.uk

FIRETEX® FX5092: LEVELLING UP ON EFFICIENCY AND SUSTAINABILITY FOR STRUCTURAL STEEL FIRE PROTECTION Sherwin-Williams’ updated water-based intumescent coating adds improved coverage, lower VOC formulation, and extended shelf life to the expert support package Sherwin-Williams Protective & Marine Coatings is pleased to announce the launch of the latest enhancement to its FIRETEX range of water based intumescent coatings. Developed to provide performance and service improvements over the long established FIRETEX FX5090. FIRETEX FX5092 builds on this proven platform to deliver enhancements to the specifier, applicator, and facility owners and inhabitants.
The new formulation, for interior structural steel applications, provides up to 120 minutes of fire protection, at a lower thickness than its predecessor. In addition, the wider scope of protection delivered by FX5092 ensures product simplicity is achieved with the need for just one material to cover the whole job, delivering complexity and cost reductions from one product. What’s more, FIRETEX FX5092 is formulated to meet and comply with ever demanding and evolving sustainability and green building standards, such as LEED and BREEAM. With lower volatile organic compounds (VOC) than the predecessor materials, FIRETEX FX5092 ensures lower odour and emissions for those applying and installing the product, and a cleaner air environment for those who work and live in the building: all without compromising on critical fire protection performance needs. This enhancement has also increased the product’s shelf life, from six to 12 months compared to FX5090. Not only does this help distributors and contractors better manage their inventory, particularly where seasonal weather conditions limit the application window for water-based coatings, but it also supports international shipping by providing a longer usable product life post-delivery. What has not changed is SherwinWilliams’ unparalleled expert support, and local, UK production supports flexibility on requests.

FIRETEX FX5092: Key features
Aesthetic finish. Designed to protect and enhance exposed structural steel, giving a clean and smooth finish.
Increased productivity through higher film builds: reduces number of coats and overall labour required; 12-month shelf life for easier inventory management; Lower VOC (0.66 g/l) achieving the highest level of green building objectives; Up to two hours of fire resistance in indoor environments (ISO 12944-2 categories up to C3);
Alex Tsiolas, fire protection portfolio manager at Sherwin-Williams Protective & Marine Coatings, said: “FIRETEX is the leading brand for structural fire protection in the UK because of decades of trusted products and service that architects, contractors, and applicators know they can rely on, project after project. With continuous development, we make sure that trust extends across the whole specification: that FIRETEX is the answer whatever the requirements are.
“Our new FIRETEX FX5092 reflects that perfectly, closing the gap for thin hollow sections in our water-based on-site offer. It brings improved coverage, lower dry film thickness requirements, reduced VOC content, and a longer shelf life, delivering real efficiency gains across the chain. “Following our recently introduced new solvent-based on-site product, FX1008, this launch continues the work of strengthening what’s already the leading on-site fire protection offer in the UK: one specification, one trusted supplier, from design through to application.”

KOKI EXPANDS LOW-AG SOLDER PORTFOLIO TO REDUCE MATERIAL COSTS WHILE MAINTAINING RELIABILITY KOKI Company Ltd., a global leader in advanced soldering materials, is expanding their Low-Ag solder portfolio.
Compatibility with standard SAC305 reflow profiles, minimizing process requalification Stable wetting performance with controlled voiding behaviour Validated reliability through thermal cycling and mechanical testing
As silver prices continue to fluctuate, electronics manufacturers across Europe are reassessing material strategies to balance cost control with consistent process performance and long-term reliability.
The BIG series enables manufacturers to reduce material costs without introducing significant process disruption.
KOKI Company Ltd. addresses this challenge with an expanded portfolio of low-silver (Low-Ag) solder pastes and wire solutions, designed to reduce material costs while maintaining the process stability required in modern SMT and assembly environments.
72M Series Low-Ag Wire Solder: Supporting Process Efficiency
Traditional SAC305 alloys (~3.0% Ag) remain widely used but expose manufacturers to ongoing cost variability. KOKI’s Low-Ag approach focuses on optimizing silver content through advanced alloy design and micro-alloying, enabling stable wetting behaviour and controlled intermetallic formation while reducing reliance on high silver content.
BIG Series Low-Ag Solder Paste: A Practical Alternative KOKI’s BIG Low-Ag Alloy Series, including S1XBIG58-HF1200B and S01XBIG58-HF1200B, offers a cost-conscious alternative to SAC305: ~0.1–1.1% Ag content (vs. ~3.0% in SAC305) Up to 40–60% potential material cost reduction (depending on silver market conditions)
28
Complementing the paste portfolio, KOKI’s 72M series wire solders, including S03X7Ca-72M (0.3% Ag) and S01X7Ca-72M (0.1% Ag), are designed for both manual and automated soldering applications.
Key characteristics include: Cost & Durability Reduced silver content (0.1–0.3% Ag) Anti-iron tip erosion properties, supporting extended tip life
Process Performance Improved wettability and solder flow Reduced bridging under challenging process conditions Consistent flux behaviour and coverage
Automation Compatibility Suitable for robotic soldering applications Residues designed for simplified cleaning processes
“Manufacturers should not have to choose between cost control and long-term reliability,” said Head of Technical Sales – Koki Europe. “Our Low-Ag strategy focuses on optimizing alloy design to deliver both, while maintaining compatibility with established assembly processes.” With Low-Ag solutions available across both solder paste and wire formats, KOKI provides a comprehensive approach to reducing silver dependency across SMT reflow, manual soldering, and automated assembly processes. This allows manufacturers to align material selection with application requirements while managing cost exposure more effectively.
About KOKI and Fraser Technologies Established for over 50 years, Tokyo-based KOKI Corporation has been pioneering and manufacturing cutting-edge soldering materials ever since, growing to become a truly global player. NEW ROBOT PLATFORM FOR SEALING APPLICATIONS Dürr’s EcoRS Generation 2 combines process quality and flexibility in the paint shop With the EcoRS Generation 2, Dürr is introducing a new robot platform for a variety of paint shop applications. The series includes four robot models designed for different load capacities and reach requirements, combining high process quality with reduced complexity in planning, operation, and service. The new EcoRS series includes four robot models with load capacities ranging from 20 to 150 kg that can reach distances of up to 3,100 mm. The series covers a wide range of sealing, cleaning, and handling applications in paint shops. Thanks to its standardised design, numerous applications can be implemented using a single, unified platform. For customers, this simplifies system planning, spare parts management, and service processes throughout the equipment’s operational lifespan. “With the new EcoRS generation, we are establishing a standardised platform for sealing applications. Customers benefit from high process quality, maximum availability, and significantly reduced complexity throughout the entire lifecycle,” says Martin Wurst, Product Manager at Dürr.
Designed specifically for the paint shop The EcoRS robots were specifically developed for processes in the paint shop. The combination of robotics, control systems, and application technology tailored to these applications enables high path accuracy, consistent material application, and consistently high seam quality in the sealing area, particularly for fine-seam applications. This ensures stable and reproducible sealing processes that meet the increasing demands for visible and functional seams in modern vehicle bodies. In addition, the enlarged work envelope provides greater flexibility for different vehicle models and future vehicle programmes.
32
Greater flexibility with a reduced interference contour Among the most important advancements in the EcoRS Generation 2 are internal motors for axes 3 through 6 and internal cabling. This reduces the robot’s interference contour and improves cleanability. At the same time, the robots’ space requirements and weight have also been reduced. Unlike conventional solutions, the EcoRS robots and the associated application technology have been specifically designed to work together. The close integration of robot kinematics, control, and process technology ensures high repeatability and supports reliable operation.

OVENS, SPRAYBOOTHS & PROCESS HEATING
DON’T GET STUCK MONITORING PTFE CURE Designed for PTFE / Teflon® coating applications, the PhoenixTM high temperature Finishing System travels through the oven with your product to measure the exact temperature profile of the substrate and the atmosphere within the product vicinity. Compared with conventional paint or powder coating cure applications the challenge of PTFE cure monitoring is the significantly higher cure temperatures employed. Obviously different formulations of PTFE will vary in exact cure requirements but typically curing will require 30 to 60 mins @ 350 to 450 °C. To protect a data logger passing through the oven at temperature up to 450 °C it is unlikely that standard paint or powder coating thermal barriers, offered on the market, will be up to the task. To address the thermal challenges of the PTFE cure application PhoenixTM can offer a variety of thermal barrier options to suit. The stainless-steel thermal barriers protect the data logger safely at oven temperatures up to 450 °C maintain the data logger operating temperature at less than 80 °C. This protection
46
obviously prevents thermal damage but also maintains the measurement accuracy via the thermocouple using the data logger’s accurate cold junction compensation feature. Even with changing temperature of the data logger thru-process, which is a given, the accuracy of the data logger will remain ±0.3 °C. A typical thermal barrier offering is the TS01-120-1 which is 120 x 196 x 350 mm (HxWxL) and 6.4 kg. Dual phase thermal protection is achieved through combining high performance microporous insulation with a phase change heat sink. The thermal barrier provides an impressive thermal protection of 1.5 hours @ 300 °C or 30 mins @450 °C. The thermal barrier is compatible with the PTM1210 allowing monitoring from 10 Type K Thermocouples with the option of RF telemetry allowing real time live monitoring of product temperature direct from the oven as the PhoenixTM system passes through on the monitoring run. For even more thermally demanding applications especially for large substrates PhoenixTM can offer even more protection from its extensive thermal barrier range used in coating and heat treatment industrial sectors. Operating above 300 °C unfortunately conventional PTFE / PFA coated thermocouple cable cannot be used having an upper temperature threshold of 265 °C.

To address the higher temperatures, it is necessary to employ type K thermocouples constructed with either glass fibre (<500 °C) or mineral insulated cables (<1200 °C). At above 300 °C conventional magnetic attachments will not work efficiently; hence it is recommended that the exposed junction thermocouple is physically attached to a test substrate with a screw & washer or other mechanical fixing. A mineral insulated thermocouple option fitted with a washer allows easy fixing in this manner. Complementing the physical measurement system PhoenixTM offers a choice of Thermal View Software packages (Thermal View or Thermal View Finishing Software) to set-up the data logger, review, analyse and report the temperature profile obtained.
Using a variety of analysis tools including Time @ Temperature and Phoenix Factor (Cure Index Calculation) the cure performance of the PTFE product can be assessed against the manufactures cure schedule recommendations. With such information the quality of the cure can be determined to prevent problems such as: Under Cure of PTFE Brittle coating with adhesion problems Over Curing of PTFE Black PTFE coatings have unwanted chalky residue Reduced Gloss Levels >500 °C Toxic gaseous by-products released. If problems are experienced the profile data is invaluable in any oven optimisation / fault finding investigations to allow corrective action to be taken. Use the PhoenixTM Thru-process Temperature Monitoring system to Find, Fix and Forget your Finishing problems!

OVENS, SPRAYBOOTHS & PROCESS HEATING
THE HIDDEN BOTTLENECK IN PAINT AND POWDER COATING Paint and powder coating plants often invest heavily in booths, ovens and process control, yet one part of the operation can receive far less attention: how components move between each stage. Where handling remains largely manual, repeated lifting, carrying and repositioning can place unnecessary physical strain on operators, particularly when components are heavy, awkward or handled frequently. Each additional hand-off can also create another opportunity for accidental damage, while uneven movement between stages can lead to queues, delays and bottlenecks. For manufacturers looking to improve throughput, protect product quality and reduce manual handling, the way components move through the finishing line deserves the same consideration as the coating equipment itself. Niko overhead conveyor systems are designed to create a more controlled route between defined process stages.
50
Components can move through preparation, painting or powder coating, curing and loading or unloading, while keeping more of the production floor available for people, equipment and access. By reducing the need to repeatedly lift, carry and reposition components, a well-planned conveyor system can help reduce manual handling demands and the physical strain placed on operators. Fewer hand-offs can also mean fewer opportunities for components to be knocked, marked or damaged as they move through production. A more consistent movement of work between stages can also help improve throughput. Instead of one area waiting for components while another becomes congested, the flow can be planned around the requirements of the finishing process. Niko’s modular overhead conveyor systems can incorporate switches, turntables and parking areas, allowing work to be held or redirected when required. Powered movement can be introduced through ovens, spray booths or other areas where manual travel is impractical, while other sections remain manually operated.
This flexibility can be particularly useful in jobbing powder coating environments, where component sizes, batch quantities and colours may change regularly. Rather than automating the entire line, manufacturers can focus controlled movement on the areas where it provides the greatest practical benefit. A useful starting point is to follow the current journey of a component through production. Where is it lifted or carried? Where is it handled more than once? Where is damage most likely to occur? Which stages regularly wait for work, and where does work accumulate? If repeated handling, component damage or bottlenecks are affecting your finishing line, reviewing how products move between each stage may reveal practical opportunities to improve throughput, reduce manual handling and make better use of available production space. Niko designs and manufactures overhead conveyor systems, light crane systems, jib cranes and sliding door gear for industrial applications across the UK and Ireland. Regulated and AMS2750 Environments In regulated environments, not all ovens deliver the same level of control — which is precisely why standards such as AMS2750 exist.. The standard recognises that oven design, sensor layout, airflow, insulation, and control architecture all directly affect whether a process is repeatable and auditable. An oven that struggles to meet temperature uniformity today will only get worse as time goes on. A major difference between a basic heated enclosure and a properly engineered industrial oven is control. Heat on its own doesn’t guarantee a successful process. What matters is how evenly that heat is delivered, how accurately it’s measured, how consistently it’s maintained, and how reliably it performs throughout years of use. If temperature varies across the chamber, even by a few degrees, coatings can cure inconsistently, materials can distort, and parts can fall outside specification without being noticed until it’s too late.

HEATING AND COOLING IN ELECTROPLATING AND SURFACE ENGINEERING – THE HIGHEST CHEMICAL RESISTANCE WITH LOW SPACE REQUIREMENTS SYNOTHERM® PFA-coated plate heat
SYNOTHERM® heat exchangers allow for use in heat exchange loop systems through which a hot liquid (such as hot water, steam, hot oil) is passed through the panel. Heat energy from the hot liquid then transfers through the internal surface of the panel into the process solution tank. The spotwelded, perforated design creates turbulence through the channels, ensuring heated liquid molecules all touch with the internal surfaces of the panel therefore increasing heat exchange efficiency. Heat losses during the production process are compensated. A process generated heat input (e.g., from ambient heat, rectifier, or an exothermic reaction), can be compensated with the aid of heat exchangers by passing a cold liquid (e.g. cold water, glycol) through the panel.
56
exchangers exhibit a metallic base build. The compact, lightweight and pressureresistant design of the metallic base enables a long service life and high operational reliability of the heat exchanger.
Heat exchanger coated with fluoropolymer PFA-coated plate heat exchanger with angled pipework
In a multi-stage coating process, a fluoropolymer coating is applied to the metallic base build. Zero porosity of the coating is verified by conducting a 100% high voltage test. Thanks to the PFA-coating, SYNOTHERM® PFA-coated plate heat exchangers feature excellent chemical resistance and anti-adhesion properties, thus fulfilling two key requirements for use in chemical apparatus engineering. They are suitable for tempering highly acidic process liquids. The anti-adhesive fluoropolymer coating ensures homogeneous heat transfer in conditions where incrustations, build-ups and deposits restrict the heat transfer capacity of heat exchangers. Fluoropolymers have significantly better heat transfer properties than other coating materials and plastic heat exchanger.
OVENS, SPRAYBOOTHS & PROCESS HEATING
The incrustation tendency from media that cause heavy incrustation, such as zinc phosphates, is reduced considerably.
The total installation depth (see image) is 61 mm (11 mm heat exchanger body + 50 mm spacer to tank wall). The space saving reduces the size and cost requirement for tanks. More space is available for other components in the tank or plant (pumps, rectifiers, barrels etc.).
Easy cleaning and extended maintenance intervals reduce maintenance costs and ensure the availability of your plant in the long term. Falling parts or sediments cannot deposit on or get caught in the heat exchanger body. The coated plate heat exchangers have a high surface density. This means that a large heat exchanger surface area (in m2) can be provided in relation to the required construction volume (in m3).

Innovative solutions for efficient post processing
SHOT BLASTING SOLUTIONS THAT ARE FASTER, MORE EFFECTIVE, MORE FLEXIBLE AND CREATE LESS WEAR When it comes to refining the surface of castings and improving their performance characteristics, shot blasting is one of the most important treatment technologies. The broad equipment and blast turbine portfolio and comprehensive service package of Rösler is intended to meet the increased demands for product quality, productivity, cost-efficiency and sustainability. State-of-the-art shot blasting methods are as important as innovative casting methods. Castings play an essential role in practically all industrial sectors, be it equipment manufacturing or the production of household appliances. Irrespective of how big, heavy or complex the work pieces made with different casting systems may be; they have one thing in common: Shot blasting is a crucial technology for refining their surface. Shot blasting fulfills a broad range of tasks such as deburring, surface cleaning and homogenization as well as
optimizing the mechanical work piece characteristics by shot peening.
Achieving a competitive advantage through optimized shot blasting processes
To help relieve increased cost pressures, innovative shot blasting systems are needed that make blasting processes faster, more flexible, more productive and more costefficient. Moreover, due to the lack of qualified personnel and demands for improved qualities and lower costs, automation of the workpiece handling, but also the actual shot blasting processes, is becoming much The highly flexible spinner hanger blast machines are more important. ideal for treating delicate work pieces that must not tumble In this respect over each other. They are equally suitable for handling the equipment components with complex shapes as well as heavy and and blast large work pieces. turbineportfolio
Even though the respective work pieces are not yet available, digital particle simulation with 3D work piece data helps with the design and optimization of complex shot blasting processes. of the Rösler Oberflächentechnik GmbH represents a perfect solution for these challenges. It offers machines for efficient batch and single piece processing as well as automation concepts, which are perfectly adapted to the individual requirements and

manufacturing operations of the customers. In addition, the digital tools developed by Rösler allow continuous monitoring of the entire shot blasting process.
High productivity, even with the most challenging work pieces Complex work pieces containing difficult-to-reach internal contours and surface areas require special shot blasting equipment. With the proven machine types Roboblaster as well as crankshaft and manipulator shot blast systems, for example for engine blocks, Rösler can offer highly effective solutions. The final design and technical configuration are always tailored to the individual customer needs. During the project and process development phase state-of-the-art simulation software ensures that the actual equipment achieves maximum productivity and cost efficiency at minimal costs and with optimal resource utilization.
Shot blasting of engine blocks, weighing 700 kg, within 50 second cycle times Such a shot blast system will be installed at a renowned German iron foundry for fully automatic deburring and surface homogenization of engine blocks for utility vehicles. The work pieces are produced with new, innovative casting technology. A key functional demand for the engine block blast machine (RMBS), including the work piece handling, was that it must be able to process work pieces weighing up to 700 kg. Furthermore, the entire cycle time of 50 seconds, of which 20 seconds are actual blasting time, must not be exceeded. Such time constraints require an extremely intensive shot blast intensity and quick work piece handling by robot. To ensure high equipment availability with minimal downtimes for maintenance, the entire machine design must be highly wear resistant. For coping with these
The continuous flow wire mesh belt blast machine RDGE1250-8-30-F in special foundry version is augmented with a work piece transport system supplied by the customer.
The drum of the Multi-Tumbler blast machine, with its pyramid-shaped bottom and special ribs on the inner wall, has no gaps, where the work pieces might get lodged and damaged. Therefore, this machine type is ideal for processing small and very small work pieces.
challenges Rösler decided to implement an innovative design concept. The blast chamber is made of sturdy 8 mm thick manganese steel and is additionally lined with replaceable wear plates. In an entirely novel approach the bottom of the blast chamber is filled with wear resistant steel balls. These prevent the migration of steel flashes (flakes) into the media recycling system. Another advantage is that the steel balls are deflecting the blast media much better than a flat surface increasing the overall wear-resistance. The equipment manufacturer also took a new approach with the six direct-drive blast turbines installed in the engine block blast machine. Each of the turbines has an installed power of 45 kW. Usually, if their power exceeds 37 kw, turbines with indirect drive are utilized. Compared to direct-drive units they require a lot more space. Moreover, turbines with indirect drive offer a somewhat lower performance, therefore increasing energy consumption. For these reasons, direct-drive turbines were the preferred choice. Based on the utilized blast media with grain sizes of up to 1.6 mm, the Rösler engineers decided to install the powerful “Evolution” turbines. These are equipped with more powerful motors and re-enforced bearings. A specially designed support structure allows placing them on the roof of the blast chamber. Each turbine contains eight straight throwing blades throwing up to 500 kg of blast media at the work pieces every 60 seconds. The high weight of the engine blocks posed a particularly difficult challenge for the robotic handling of the work pieces.
60
Continuous flow loop belt blast machines allow highly cost-efficient surface refinement of mass-produced parts but also work pieces with complex shapes.
The powerful EVO42 turbine with throwing blades made from hardened tool steel is ideally suited for the harsh conditions in foundries A manipulator, able to carry up to 700 kg, had to be found. In addition, it must rotate the work pieces in front of the blast machine and tilt them by 360 degrees to remove residual blast media trapped inside of the engine blocks. For this purpose, the robot is equipped with a “lightweight” gripping system that allows safe pickup and handling of the different engine block types. At the center of the RMBS shot blast system is a specially developed manipulator-gripper with two gripper jaws. This setup allows the simultaneous processing of several small work pieces or one large engine block. A special transport system transfers the raw castings from the foundry directly to the shot blast machine. At an alignment station the engine blocks are precisely positioned for pickup by the robot. After pick up the robot transfers the work pieces to the manipulator-gripper in the blast chamber. During the 20 second blast cycle the gripper rotates the work pieces (one large or several smaller engine blocks) below the blast media stream. After completion of the blast process the robot removes the work pieces from the blast chamber, tilts them and places them on a transport system for transfer to the next manufacturing station.
Shot blasting of delicate work pieces as entire batches or in continuous flow mode For cost-efficient processing of delicate work pieces, prone to nicking and scratching, Rösler offers highly effective solutions, namely spinner hanger and wire mesh belt blast machines. Technical
details like throughput capacity, number of turbines and their power as well as wear protection, can be adapted to the individual customer requirements. Spinner hanger blast machines are suitable for a wide range of different blast applications and are characterized by a compact, space saving design. They are used for treating delicate parts that must not tumble over each other, components with complex shapes as well as heavy and large work pieces. Several work pieces can be processed in batches, or single castings can be placed on a work piece carrier and transferred into the machine. In the blast chamber the carrier is rotating and oscillating at a speed precisely adapted to the work pieces. This ensures that the blast media reaches all surface areas for absolutely repeatable, consistent results. Wire mesh belt blast machines are ideal for all-around reliable shot blasting of mainly long, flat and somewhat larger components. At the center of these blast systems is a wear resistant wire mesh belt transporting the work pieces through the machine. The position of the turbines around the blast chamber is adapted to the work piece shape and size. This guarantees perfect results, even for the most complex work pieces. Because of the special belt arrangement the lower turbines only blast through one belt layer, which minimizes shadowing, the socalled “cover effect”.
Shot blasting at a travel speed of 2 meters per minute A customer, making cast manhole covers
and clutch pressure plates with weights of up to 270 kg, had to significantly increase his shot blasting capacity. This was achieved with an innovative design of the continuous flow wire mesh belt blast machine RDGE 1250-8-30-F supplied by Rösler. Key requirements were the safe and quick transport of the heavy work pieces through the machine, optimal blast results, no damage of the wire mesh belt and minimal wear of belt and machine. To guarantee a safe belt alignment, a special drive roller adapted to the high work piece weight was developed that prevents any belt slippage. Higher capacity drive rollers, a more powerful belt drive and massive support rollers with re-enforced bearings ensure that the work pieces are safely and consistently passing through the machine at a speed of up to 2 meters per minute. The automatic belt tensioning device – normally the belt is tightened manually – ensures not only that the belt maintains its pre-defined tension but also allows adjusting the belt tension via the operator panel of the machine. Because of the relatively high speed at which the work pieces are passing through the machine, they are only exposed to the blast stream for a short time period. Therefore, a very high blast intensity had to be achieved. Typically, the turbines are arranged opposite from each other, which, because they are blasting into each other, can cause considerable wear. For this reason, a solution had to be found that guarantees the required blast results at the specified transport speed and that keeps the wear rate at a minimum. With a digital simulation of the blast process the problem could be resolved.
61
PRE-TREATMENT, SURFACE PREPARATION, DEGREASING & CLEANING
The Rösler turbine program represents the perfect combination of high productivity, low costs and high equipment availability. It offers a broad variety of shot blasting solutions for the foundry industry.
A complete re-design of the machine housing with modified roof angles made the required change of the turbine placement possible. Since this blast cleaning application also requires somewhat coarser blast media, the RDGE shot blast machine is equipped with eight Evolution turbines, each with an installed power of 37 kW. Four of the turbines are placed on the machine roof and 4 are located below the first belt layer. Another important design aspect was the space constraints for the machine placement that had to be considered at the customer location.
Processing of castings that tumble over each other For cost-efficient and effective de-sanding, deburring or surface homogenization of components that can freely tumble over each other, Rösler offers tumble belt, also called tumblast machines, and Multi-Tumbler systems. Different tumble belt machines allow the treatment of complete work piece batches or, alternatively, continuous flow processing. Batch machines produce excellent blast results on very small as well as large and heavy work pieces in short cycle times. Batch tumble belt and continuous flow troughed belt machines are equally effective with mass-produced parts as well as work pieces with complex shapes. In continuous flow troughed belt machines special cams on the belt create an “auger” effect ensuring that the work pieces are steadily and safely passing through the machine.
62
This guarantees a highly cost-efficient operation with optimal blast results. Multi-Tumbler machines are primarily used for shot blasting of small parts. The special drum design with “ribs” on the inner drum wall and a drum bottom in the form of a three-sided pyramid guarantees thorough mixing of the work pieces and perfect exposure to the blast media.
Blast turbines – the “heart” of blast machines Turbines are critical for the quality of the shot blasting results. They are not only consuming large quantities of consumable materials and energy but also require careful and frequent maintenance. The selection of suitable turbines determines how fast, costefficient and resource saving blast operations will be. The Rösler turbine portfolio offers a broad range of blast solutions that guarantee a perfect combination of high productivity, low costs and high equipment uptimes. With the precisely calculated curvature of the “Y” shaped throwing blades the Gamma range of turbines guarantees a very high throwing speed of the blast media along with a perfectly focused media acceleration for optimal shot blasting results. At the same time, Gamma turbines ensure high energy efficiency. Compared to traditional turbines they consume up to 15% less energy at similar throwing speeds. The special design of the throwing blades allows the use of both blade sides. The blades can be easily exchanged by simply opening the turbine lid. Depending on the used blast media, the usable life of
the turbine blades can be up to 3 times longer. The standard version of the Gamma turbines contains 6 throwing blades. For the abrasive shot blast environment in foundries they can be equipped with eight throwing blades, and the lining of the turbine housing is made of tool steel. The high performance “Rutten” turbines have also curved throwing blades with precisely calculated curvature for precise and energy-efficient acceleration and throwing of the blast media. They are made from different hard metal alloys. Compared to traditional turbines the wear-resistant materials and the use of both sides of the throwing blades in Rutten turbines guarantee a 10 to 16 times higher uptime. The special design of the turbine housing and the straight throwing blades in the “Evolution” range of turbines allow an extremely high media throughput. Because of the twin-disk turbine wheel the hot spot can be more focused and, thus, ensures highly efficient blast operations, even with coarse blast media. The Rösler equipment and turbine program, along with custom-engineered automation solutions, allows foundries to increase their capacity, improve their cost- and resource-efficiency, lowers their operating and maintenance costs and improves the overall equipment availability. TESTING & MEASUREMENT
CONTINUOUS ENVIRONMENTAL MONITORING WITH THE POSITECTOR® DPM L & DPM L+ Maintaining the correct environmental conditions during coating application is essential to achieving long-term protection and performance. In sectors such as infrastructure, marine, oil and gas, and fabrication, even minor variations in temperature or humidity can affect coating adhesion, curing, and durability. The PosiTector® DPM L and DPM L+ Dew Point Meter Loggers from DeFelsko provide a practical, accurate, and reliable solution for continuously monitoring and recording environmental conditions throughout a project.
One of the most critical factors during coating work is the relationship between surface temperature and dew point — the temperature at which condensation forms. Moisture on a surface is often invisible, yet it can lead to corrosion, poor adhesion, and premature coating failure when trapped beneath a coating system. For this reason, most international standards recommend that steel surface temperature remains at least 3 °C above the dew point during coating application. However, dew point alone does not provide the full picture. Ambient temperature and relative humidity also influence how coatings cure and bond, and many modern specifications now require continuous environmental logging to demonstrate compliance and quality control. The PosiTector DPM L and DPM L+ are designed specifically for long-term
environmental monitoring in the field, in workshops, or in storage and process environments. Both models feature precision sensors that measure ambient temperature, relative humidity, and surface temperature, while automatically calculating dew point temperature and Delta T. Each unit is supplied with a Long-Form Certificate of Calibration traceable to NIST, ensuring confidence in measurement accuracy. Built for demanding industrial conditions, both loggers feature an IP65-rated weatherproof and dustproof enclosure and internal memory capable of storing up to 10,000 logged datasets. Logging intervals can be user-selected from one minute to eight hours, allowing the instrument to be tailored to project requirements. Bluetooth connectivity enables simple configuration and data download via the PosiTector App,
available for iOS and Android devices, while the magnetic surface temperature probe allows secure attachment to steel structures. A Kensington security slot supports optional anti-theft locking where required. The PosiTector DPM L+ extends these capabilities further by incorporating WiFi connectivity, enabling logged data to be automatically uploaded to the PosiSoft.net cloud for remote monitoring. This allows project teams to review environmental conditions without visiting the instrument. Alarm thresholds can be configured according to project specifications, with automatic email notifications sent if environmental limits are exceeded. The DPM L+ can operate for up to two years on two AAA batteries and also supports USB power for more frequent data synchronisation. All logged readings can be viewed, graphed, and analysed using the PosiTector DPM Monitor within PosiSoft. net, helping users identify trends and verify compliance. Data can also be downloaded to PosiSoft Desktop for archiving and generation of customised reports across multiple instruments. Backed by DeFelsko’s reputation for quality and a two-year warranty, the PosiTector DPM L and DPM L+ provide a dependable and straightforward solution for environmental monitoring. Accurate, durable, and easy to deploy, they help coating professionals ensure conditions remain within specification, supporting quality workmanship and long-term asset protection. PUT QUALITY ON REPEAT Let‘s talk about powder coating. A technology that is proven since decades and actually, it‘s just getting started with FLOWSENSE. FLOWSENSE? It‘s a software masterpiece and a bunch of small sensors that do big things: Consistent powder output from the first to the last workpiece. Reliability, measured in real time. Put quality on repeat!
