Maintenance
Themaintenancesectionisaguidetoenginecare.Theillustrated,step-by-stepinstructionsare groupedbyfuelconsumption,servicehoursand/orcalendartimemaintenanceintervals.Itemsinthe maintenanceschedulearereferencedtodetailedinstructionsthatfollow.
Usefuelconsumptionorservicehourstodetermineintervals.Calendarintervalsshown(daily, annually,etc.)maybeusedinsteadofservicemeterintervalsiftheyprovidemoreconvenient schedulesandapproximatetheindicatedservicemeterreading.
Recommendedserviceshouldbeperformedattheappropriateintervalsasindicatedinthe MaintenanceIntervalSchedule.Theactualoperatingenvironmentoftheenginealsogovernsthe MaintenanceIntervalSchedule.Therefore,undersevere,dusty,wet,orfreezingcoldoperating conditions,morefrequentlubrication,andmaintenancethanisspecifiedintheMaintenanceInterval Schedulemaybenecessary.
Themaintenancescheduleitemsareorganizedforapreventivemaintenancemanagementprogram.If thepreventivemaintenanceprogramisfollowed,aperiodictune-upisnotrequired.The implementationofapreventivemaintenancemanagementprogramshouldminimizeoperatingcosts throughcostavoidancesresultingfromreductionsinunscheduleddowntimeandfailures.
MaintenanceIntervals
Performmaintenanceonitemsatmultiplesoftheoriginalrequirement.Eachleveland/orindividual itemsineachlevelshouldbeshiftedaheadorbackdependinguponyourspecificmaintenance practices,operation,andapplication.Werecommendthatthemaintenanceschedulesbereproduced anddisplayedneartheengineasaconvenientreminder.Wealsorecommendthatamaintenance recordbemaintainedaspartoftheengine'spermanentrecord.
SeethesectionintheOperationandMaintenanceManual,"MaintenanceRecords"forinformation regardingdocumentsthatareacceptedasproofofmaintenanceorrepair.YourauthorizedCatdealer canassistyouinadjustingyourmaintenancescheduletomeettheneedsofyouroperating environment.
Overhaul
MajorengineoverhauldetailsarenotcoveredintheOperationandMaintenanceManualexceptfor theintervalandthemaintenanceitemsinthatinterval.Majorrepairsarebestlefttotrainedpersonnel oranauthorizedCatdealer.YourCatdealeroffersvariousoptionsregardingoverhaulprograms.If youexperienceamajorenginefailure,therearealsonumerousafterfailureoverhauloptionsavailable fromyourCatdealer.Consultwithyourdealerforinformationregardingtheseoptions.

Thisenginehasacomprehensive,programmableEngineMonitoringSystem.TheEngineControl Module(ECM)isabletomonitortheengineoperatingconditions.Ifanyoftheengineparameters extendoutsideanallowablerange,theECMwillinitiateanimmediateaction.
Thefollowingactionsareavailableforenginemonitoringcontrol:WARNING,DERATEand SHUTDOWN.Theseenginemonitoringmodesareabletolimitenginespeedand/ortheengine power.
ManyoftheparametersthataremonitoredbytheECMcanbeprogrammedfortheenginemonitoring functions.TheenginespeedparametercanbemonitoredasapartoftheEngineMonitoringSystem:
TheEngineMonitoringpackagecanvaryfordifferentenginemodelsanddifferentengine applications.However,themonitoringsystemandtheenginemonitoringcontrolwillbesimilarforall engines.

Neverdisconnectanychargingunitcircuitorbatterycircuitcablefromthebatterywhenthecharging unitisoperating.Asparkmaycausethecombustiblegassesthatareproducedbysomebatteriesto ignite.
Connectthenegativejump-startcablelastfromtheexternalpowersourcetothenegativeterminalof thestartingmotor.Thisconnectionsequencehelpstopreventsparksfromignitinganycombustible gasseswhichbatteriesmayproduce.Ifthestartingmotorisnotequippedwithanegativeterminal, connectthejump-startcabletotheengineblock.

GroundingPractices
Properlygroundtheelectricalsystemforthevesselandtheengine.Propergroundingisnecessaryfor optimumengineperformanceandreliability.Impropergroundingwillresultinuncontrolledor unreliableelectricalcircuitpaths.
Uncontrolledorunreliableelectricalcircuitpathsmayresultindamagetomainbearings,crankshaft bearingjournalsurfaces,andaluminumcomponents.Uncontrolledelectricalcircuitpathsmayalso causeelectricalnoise.Electricalnoisemaydegradetheperformanceofthevesselandoftheradio.
Connectthestartingmotordirectlytothenegativebatteryterminal.Connectthealternatortothe negativebatteryornegativeterminalforthestartingmotor.Thealternatorandthestartingmotormust meetmarineisolationrequirements.
Note:AllelectricalconnectionsmustmeetorexceedtheAmericanBoatandYachtCouncilStandard E-11oryourlocalMarineClassificationSociety.
Useabusbarwithadirectpathtothenegativebatteryterminalforlowcurrentcomponentsthat requireanegativebatteryconnection.Connectthebusbardirectlytothenegativebatteryterminal.

AlwaysperformaWalk-AroundInspection,whichmayhelpyouidentifyafirehazard.Donot operateaproductwhenafirehazardexists.ContactyourCatdealerforservice.
Flammablefluidsthatareleakingorspilledontohotsurfacesorontoelectricalcomponentscancause afire.Firemaycausepersonalinjuryandpropertydamage.
Aflashfiremayresultifthecoversfortheenginecrankcaseareremovedwithin15minutesafteran emergencyshutdown.
Determinewhethertheenginewillbeoperatedinanenvironmentthatallowscombustiblegasestobe drawnintotheairinletsystem.Thesegasescouldcausetheenginetooverspeed.Personalinjury, propertydamage,orenginedamagecouldresult.
Iftheapplicationinvolvesthepresenceofcombustiblegases,consultyourCatdealerforadditional informationaboutsuitableprotectiondevices.
Removeallflammablematerialssuchasfuel,oil,anddebrisfromtheengine.Donotallowany flammablematerialstoaccumulateontheengine.
Allfluidsthatarecapturedinthefluidspillcontainmentbasinshouldbecleanedupimmediately. Failuretocleanupspilledfluidscancauseafire.Firemaycausepersonalinjuryandproperty damage.
Storefuelsandlubricantsinproperlymarkedcontainersawayfromunauthorizedpersons.Storeoily ragsandanyflammablematerialsinprotectivecontainers.Donotsmokeinareasthatareusedfor storingflammablematerials.
Donotexposetheenginetoanyflame.
Exhaustshields(ifequipped)protecthotexhaustcomponentsfromoilorfuelsprayfromafailedline, tube,orseal.Exhaustshieldsmustbeinstalledcorrectly.
Donotweldonlinesortanksthatcontainflammablefluids.Donotflamecutlinesortanksthat containflammablefluid.Cleananysuchlinesortanksthoroughlywithanonflammablesolventprior toweldingorflamecutting.
Wiringmustbekeptingoodcondition.Properlyrouteandsecurelyattachallelectricalwires.Check allelectricalwiresdaily.Repairanywiresthatarelooseorfrayedbeforeyouoperatetheengine. Cleanallelectricalconnectionsandtightenallelectricalconnections.
Eliminateallwiringthatisunattachedorunnecessary.Donotuseanywiresorcablesthataresmaller thantherecommendedgauge.Donotbypassanyfusesand/orcircuitbreakers.
Arcingorsparkingcouldcauseafire.Secureconnections,recommendedwiring,andproperly maintainedbatterycableswillhelptopreventarcingorsparking.
Inspectalllinesandhosesforwearorfordeterioration.Properlyrouteallhoses.Thelinesandhoses musthaveadequatesupportandsecureclamps.Tightenallconnectionstotherecommendedtorque. Leakscancausefires.
Properlyinstallalloilfiltersandallfuelfilters.Thefilterhousingsmustbetightenedtotheproper torque.



Usecautionwhenyouarerefuelinganengine.Donotsmokewhileyouarerefuelinganengine.Do notrefuelanenginenearopenflamesorsparks.Alwaysstoptheenginebeforerefueling.
Note:Avoidstaticelectricityriskwhenfueling.Ultra-lowsulfurdieselfuel(ULSDfuel)posesa greaterstaticignitionhazardthanearlierdieselformulationswithahighersulfurcontent.Avoiddeath orseriousinjuryfromfireorexplosion.Consultyourfuelorfuelsystemsuppliertoensurethatthe deliverysystemisincompliancewithfuelingstandardsforpropergroundingandbondingpractices.

Nevercheckthebatterychargebyplacingametalobjectacrosstheterminalposts.Useavoltmeteror ahydrometer.
Improperjumpercableconnectionscancauseanexplosionthatcanresultininjury.Refertothe OperationSectionofthismanualforspecificinstructions.
Donotchargeafrozenbattery.Chargingafrozenbatterymaycauseanexplosion.
Thebatteriesmustbekeptclean.Thecovers(ifequipped)mustbekeptonthecells.Usethe recommendedcables,connections,andbatteryboxcoverswhentheengineisoperated.
FireExtinguisher
Makesurethatafireextinguisherisavailable.Befamiliarwiththeoperationofthefireextinguisher. Inspectthefireextinguisherandservicethefireextinguisherregularly.Obeytherecommendationson theinstructionplate.
Lines,Tubes,andHoses
Donotbendhigh-pressurelines.Donotstrikehigh-pressurelines.Donotinstallanylinesthatare bentordamaged.
Note:High-pressurefuellinesarenotreusable.Replacehigh-pressurefuellinesifdamaged.
Repairanylinesthatarelooseordamaged.Leakscancausefires.ConsultyourCatdealerforrepair orforreplacementparts.
Checklines,tubes,andhosescarefully.Donotuseyourbarehandtocheckforleaks.Useaboardor cardboardtocheckforleaks.Tightenallconnectionstotherecommendedtorque.
Replacethepartsifanyofthefollowingconditionsarepresent:
•Endfittingsaredamagedorleaking.
•Outercoveringsarechafedorcut.
•Wiresareexposed.
•Outercoveringsareballooning.
•Portionsofthehosesarekinked.
•Outercovershaveembeddedarmoring.
•Endfittingsaredisplaced.
Makesurethatallclamps,guards,andheatshieldsareinstalledcorrectlyinordertoprevent vibration,rubbingagainstotherparts,andexcessiveheat.

Whentheengineisatoperatingtemperature,theenginecoolantishot.Thecoolantisalsounder pressure.Theradiatorandalllinestotheheatersortotheenginecontainhotcoolant.Anycontact withhotcoolantorwithsteamcancausesevereburns.Allowcoolingsystemcomponentstocool beforethecoolingsystemisdrained.
Checkthatthecoolantlevelaftertheenginehasstoppedandtheenginehasbeenallowedtocool. Ensurethatthefillercapiscoolbeforeremovingthefillercap.Thefillercapmustbecoolenoughto touchwithabarehand.Removethefillercapslowlytorelievepressure.
Coolingsystemconditionercontainsalkali.Alkalicancausepersonalinjury.Donotallowalkalito contacttheskin,theeyes,orthemouth.
Oils
Hotoilandhotlubricatingcomponentscancausepersonalinjury.Donotallowhotoilorhot componentstocontacttheskin.
Iftheapplicationhasamakeuptank,removethecapforthemakeuptankaftertheenginehas stopped.Thefillercapmustbecooltothetouch.
Batteries
Theliquidinabatteryisanelectrolyte.Electrolyteisanacidthatcancausepersonalinjury.Donot allowelectrolytetocontacttheskinortheeyes.
Donotsmokewhilecheckingthebatteryelectrolytelevels.Batteriesgiveoffflammablefumeswhich canexplode.
Alwayswearprotectiveglasseswhenyouworkwithbatteries.Washhandsaftertouchingbatteries. Theuseofglovesisrecommended.

Attacha"DoNotOperate"warningtagtothestartswitchorcontrolsbeforetheengineisservicedor repaired.Thesewarningtags(SpecialInstruction,SEHS7332)areavailablefromyourCatdealer. Attachthewarningtagstotheengineandtoeachoperatorcontrolstation.Whenappropriate, disconnectthestartingcontrols.
Donotallowunauthorizedpersonnelontheengine,oraroundtheenginewhentheengineisbeing serviced.
Cautiouslyremovethefollowingparts.Tohelppreventsprayingorsplashingofpressurizedfluids, holdaragoverthepartthatisbeingremoved.
•Fillercaps
•Greasefittings
•Pressuretaps
•Breathers
•Drainplugs
Usecautionwhencoverplatesareremoved.Graduallyloosen,butdonotremovethelasttwoboltsor nutsthatarelocatedatoppositeendsofthecoverplateorthedevice.Beforeremovingthelasttwo boltsornuts,prythecoverlooseinordertorelieveanyspringpressureorotherpressure.

•Whenworkisperformedaroundanenginethatisoperating,wearprotectivedevicesforearsin ordertohelppreventdamagetohearing.
•Donotwearlooseclothingorjewelrythatcansnagoncontrolsoronotherpartsoftheengine.
•Ensurethatallprotectiveguardsandallcoversaresecuredinplaceontheengine.
•Neverputmaintenancefluidsintoglasscontainers.Glasscontainerscanbreak.
•Useallcleaningsolutionswithcare.
•Reportallnecessaryrepairs.
Unlessotherinstructionsareprovided,performthemaintenanceunderthefollowing conditions:
•Theengineisstopped.Ensurethattheenginecannotbestarted.
•Theprotectivelocksorthecontrolsareintheappliedposition.
•Disconnectthebatterieswhenmaintenanceisperformedorwhentheelectricalsystemis serviced.Disconnectthebatterygroundleads.Tapetheleadsinordertohelppreventsparks.
•Whenstartinganewengine,makeprovisionstostoptheengineifanoverspeedoccurs.Ifan enginehasnotbeenstartedsinceservicehasbeenperformed,makeprovisionstostopthe engineifanoverspeedoccurs.Shuttingdowntheenginemaybeaccomplishedbyshuttingoff thefuelsupplyand/ortheairsupplytotheengine.
•Donotattemptanyrepairsthatarenotunderstood.Usethepropertools.Replaceany equipmentthatisdamagedorrepairtheequipment.
•Starttheenginewiththeoperatorcontrols.Nevershortacrossthestartingmotorterminalsor thebatteries.Thismethodofstartingtheenginecouldbypasstheengineneutralstartsystem and/ortheelectricalsystemcouldbedamaged.
PressurizedAirandWater
Pressurizedairand/orwatercancausedebrisand/orhotwatertobeblownoutwhichcouldresultin personalinjury.
Themaximumairpressureforcleaningpurposesmustbereducedto205kPa(30psi)whentheair nozzleisdeadheadedandusedwitheffectivechipguarding(ifapplicable)andpersonalprotective equipment.Themaximumwaterpressureforcleaningpurposesmustbebelow275kPa(40psi).
Whenpressurizedairand/orpressurizedwaterisusedforcleaning,wearprotectiveclothing, protectiveshoes,andeyeprotection.Eyeprotectionincludesgogglesoraprotectivefaceshield. Alwaysweareyeprotectionforcleaningthecoolingsystem.
Avoiddirectsprayingofwateronelectricalconnectors,connections,andcomponents.Whenusingair forcleaning,allowthemachinetocooltoreducethepossibilityoffinedebrisignitingwhen redepositedonhotsurfaces.
FluidPenetration


Alwaysuseaboardorcardboardwhenyoucheckforaleak.Leakingfluidthatisunderpressurecan penetratebodytissue.Fluidpenetrationcancauseseriousinjuryandpossibledeath.Apinholeleak cancausesevereinjury.Iffluidisinjectedintoyourskin,youmustgettreatmentimmediately.Seek treatmentfromadoctorthatisfamiliarwiththistypeofinjury.

NOTICE
Caremustbetakentoensurethatfluidsarecontainedduring performanceofinspection,maintenance,testing,adjusting,andrepair oftheproduct.Bepreparedtocollectthefluidwithsuitablecontainers beforeopeninganycompartmentordisassemblinganycomponent containingfluids.

Disposeofallfluidsaccordingtolocalregulationsandmandates.
Theremovalofsulfurandothercompoundsinultra-lowsulfurdieselfuel(ULSDfuel)decreasesthe conductivityofULSDandincreasestheabilityofULSDtostorestaticcharge.Refineriesmayhave treatedthefuelwithastaticdissipatingadditive.Manyfactorscanreducetheeffectivenessofthe additiveovertime.StaticchargescanbuildupinULSDfuelwhilethefuelisflowingthroughfuel deliverysystems.Staticelectricitydischargewhencombustiblevaporsarepresentcouldresultina fireorexplosion.Ensurethattheentiresystemusedtorefuelyourmachine(fuelsupplytank,transfer pump,transferhose,nozzle,andothers)isproperlygroundedandbonded.Consultwithyourfuelor fuelsystemsuppliertoensurethatthedeliverysystemcomplieswithfuelingstandardsforproper groundingandbonding.
Avoidstaticelectricityriskwhenfueling.Ultra-lowsulfurdieselfuel (ULSDfuel)posesagreaterstaticignitionhazardthanearlierdiesel formulationswithahighersulfurcontents.Avoiddeathorserious injuryfromfireorexplosion.Consultwithyourfuelorfuelsystem suppliertoensurethedeliverysystemisincompliancewithfueling standardsforpropergroundingandbondingpractices.
Lines,Tubes,andHoses
Donotbendorstrikehigh-pressurelines.Donotinstalllines,tubes,orhosesthataredamaged.
Repairanyfuellines,oillines,tubes,orhosesthatarelooseordamaged.Leakscancausefires.
Inspectalllines,tubes,andhosescarefully.Donotusebarehandstocheckforleaks.Alwaysusea boardorcardboardforcheckingenginecomponentsforleaks.Tightenallconnectionstothe recommendedtorque.
Checkforthefollowingconditions:
•Endfittingsthataredamagedorleaking
•Outercoveringthatischafedorcut
•Wirethatisexposedinreinforcedhose
•Outercoveringthatisballooninglocally
•Flexiblepartofthehosethatiskinkedorcrushed
•Armoringthatisembeddedintheoutercovering
Ensurethatalloftheclamps,theguards,andtheheatshieldsareinstalledcorrectly.Correct installationofthesecomponentswillhelptopreventtheseeffects:vibration,rubbingagainstother partsandexcessiveheatduringoperation.
