Operation

Operatingtechniquesoutlinedinthismanualarebasic.Theyassistwithdevelopingtheskillsand techniquesrequiredtooperatetheenginemoreefficientlyandeconomically.Skillandtechniques developastheoperatorgainsknowledgeoftheengineanditscapabilities.

Theoperationsectionisareferenceforoperators.Photographsandillustrationsguidetheoperator throughproceduresofinspecting,starting,operatingandstoppingtheengine.Thissectionalso includesadiscussionofelectronicdiagnosticinformation.

Maintenance

Themaintenancesectionisaguidetoenginecare.Theillustrated,step-by-stepinstructionsare groupedbyfuelconsumption,servicehoursand/orcalendartimemaintenanceintervals.Itemsin themaintenanceschedulearereferencedtodetailedinstructionsthatfollow.

Usefuelconsumptionorservicehourstodetermineintervals.Calendarintervalsshown(daily, annually,etc.)maybeusedinsteadofservicemeterintervalsiftheyprovidemoreconvenient schedulesandapproximatetheindicatedservicemeterreading.

Recommendedserviceshouldbeperformedattheappropriateintervalsasindicatedinthe MaintenanceIntervalSchedule.Theactualoperatingenvironmentoftheenginealsogovernsthe MaintenanceIntervalSchedule.Therefore,underextremelysevere,dusty,wetorfreezingcold operatingconditions,morefrequentlubricationandmaintenancethanisspecifiedinthe MaintenanceIntervalSchedulemaybenecessary.

Themaintenancescheduleitemsareorganizedforapreventivemaintenancemanagement program.Ifthepreventivemaintenanceprogramisfollowed,aperiodictune-upisnotrequired. Theimplementationofapreventivemaintenancemanagementprogramshouldminimize operatingcoststhroughcostavoidancesresultingfromreductionsinunscheduleddowntimeand failures.

MaintenanceIntervals

Performmaintenanceonitemsatmultiplesoftheoriginalrequirement.Eachleveland/or individualitemsineachlevelshouldbeshiftedaheadorbackdependinguponyourspecific maintenancepractices,operationandapplication.Werecommendthatthemaintenanceschedules bereproducedanddisplayedneartheengineasaconvenientreminder.Wealsorecommendthata maintenancerecordbemaintainedaspartoftheengine'spermanentrecord.

SeethesectionintheOperationandMaintenanceManual,"MaintenanceRecords"forinformation regardingdocumentsthataregenerallyacceptedasproofofmaintenanceorrepair.Your authorizedCatdealercanassistyouinadjustingyourmaintenancescheduletomeettheneedsof youroperatingenvironment.

Overhaul

MajorengineoverhauldetailsarenotcoveredintheOperationandMaintenanceManualexcept fortheintervalandthemaintenanceitemsinthatinterval.Majorrepairsarebestlefttotrained personneloranauthorizedCatdealer.YourCatdealeroffersavarietyofoptionsregarding overhaulprograms.Ifyouexperienceamajorenginefailure,therearealsonumerousafterfailure overhauloptionsavailablefromyourCatdealer.Consultwithyourdealerforinformation regardingtheseoptions.

Theturbochargerboostpressureforcesplunger(4)tomovedowntovalveseat(5).Theplunger mustcloseagainsttheseatatapressureof27.5kPa(4psi).Whentheengineisstopped,the absenceofboostpressureallowstheplungertorisetotheopenposition,whichallows condensationfromtheaftercoolertodrainout.

Theplungermustbeabletomovefreelyinordertoclosethesystemwhentheengineisrunning. Theplungermustbeabletomovefreelyinordertoallowcondensationtodrainfromthe aftercoolerwhentheengineisstopped.Residuefromnormalengineoperationcouldcausethe plungertostick.

1.Removevalve(3)fromadapter(2).Checkthevalveinordertodetermineifplunger(4) movesfreely.Iftheplungerdoesnotmoveeasily,cleanthevalvewithsolvent.

2.Removedrainlines(1).Checkthelinesforplugging.Cleanthelines,ifnecessary.Pressure airoraflexiblerodwithasmalldiametercanbeusedtocleanthelines.

3.Reassembletheaftercoolercondensatedrainvalve.RefertotheSpecifications,SENR3130, "TorqueSpecifications"forthecorrecttorquevalues.

2.Backflushthecorewithcleaner.

CaterpillarrecommendstheuseofHydrosolvliquidcleaner.Table1listsHydrosolvliquid cleanersthatareavailablefromyourCatdealer.

3.Steamcleanthecoreinordertoremoveanyresidue.Flushthefinsoftheaftercoolercore. Removeanyothertrappeddebrisfromtheinsideandfromtheoutsideofthecore.

Note:Donotusehighpressurewhenthefinsarecleaned.Highpressurecandamagethe fins.

4.Washthecorewithhot,soapywater.

5.Flushthecorethoroughlyinordertoremoveresidueandremainingdebris.Flushthecore withclean,freshwateruntilthewaterthatisexitingthecoreisclearandfreeofdebris.

Personalinjurycanresultfromairpressure.

Personalinjurycanresultwithoutfollowingproperprocedure.When usingpressureair,wearaprotectivefaceshieldandprotectiveclothing.

Themaximumairpressureforcleaningpurposesmustbereducedto 205kPa(30psi)whentheairnozzleisdeadheaded.

6.Drythecorewithcompressedair.Directtheairinthereversedirectionofthenormalflow.

TesttheAftercoolerCore

1.Inspectthecorefortrappeddebrisandcleanliness.Ifnecessary,removethedebrisand repeatthecleaningprocedure.

2.Inspectthecorefordamageandperformapressuretestinordertodetectleaks.Manyshops thatserviceradiatorsareequippedtoperformpressuretests.

3.Plugbothendsoftheaftercoolercoreandpressurizethecoreto205kPa(30psi).Submerge thecoreinwater.Lookforbubbleswhicharebeingemittedfromthecore.Thebubblesare evidenceofleaks.

4.Ifanyleaksarefound,donotattempttorepairthecore.

Installacorethatiscleanandacorethatpassesthepressuretestinstep3.Refertothe DisassemblyandAssemblyManual,"Aftercooler-Install"fortheprocedure.

Alternator-Inspect

Caterpillarrecommendsascheduledinspectionofthealternator.Inspectthealternatorforloose connectionsandproperbatterycharging.Inspecttheammeter(ifequipped)duringengine operationinordertoensureproperbatteryperformanceand/orproperperformanceofthe electricalsystem.Makerepairs,asrequired.

Checkthealternatorandthebatterychargerforproperoperation.Ifthebatteriesareproperly charged,theammeterreadingshouldbeverynearzero.Allbatteriesshouldbekeptcharged.The batteriesshouldbekeptwarmbecausetemperatureaffectsthecrankingpower.Ifthebatteryistoo cold,thebatterywillnotcranktheengine.Thebatterywillnotcranktheengine,evenifthe engineiswarm.Whentheengineisnotrunforlongperiodsoftimeoriftheengineisrunfor shortperiods,thebatteriesmaynotfullycharge.Abatterywithalowchargewillfreezemore easilythanabatterywithafullcharge.

Batteriesgiveoffcombustiblegaseswhichcanexplode.Asparkcan causethecombustiblegasestoignite.Thiscanresultinseverepersonal injuryordeath.

Ensureproperventilationforbatteriesthatareinanenclosure.Follow theproperproceduresinordertohelppreventelectricalarcsand/or sparksnearbatteries.Donotsmokewhenbatteriesareserviced.

Thebatterycablesorthebatteriesshouldnotberemovedwiththe batterycoverinplace.Thebatterycovershouldberemovedbeforeany servicingisattempted.

Removingthebatterycablesorthebatterieswiththecoverinplacemay causeabatteryexplosionresultinginpersonalinjury.

BatteryElectrolyteLevel-Check

SMCS-1401-535

Whentheenginehasnotrunforlongorshortperiodsoftime,thebatteriesmaynotfullyrecharge. Ensureafullchargetohelppreventthebatteryfromfreezing.

Inwarmerclimates,checktheelectrolytelevelmorefrequently.

Ensurethattheelectrolytelevelis13mm(0.5inch)abovethetopoftheseparators.

Alllead-acidbatteriescontainsulfuricacidwhichcanburntheskinand clothing.Alwayswearafaceshieldandprotectiveclothingwhen workingonornearbatteries.

1.Removethefillercaps.Maintaintheelectrolyteleveltothe"FULL"markonthebattery.

Iftheadditionofwaterisnecessary,usedistilledwater.Ifdistilledwaterisnotavailable, usecleanwaterthatislowinminerals.Donotuseartificiallysoftenedwater.

2.Checktheconditionoftheelectrolytewiththe245-5829CoolantBatteryTester Refractometer.

3.Keepthebatteriesclean.

Cleanthebatterycasewithoneofthefollowingcleaningsolutions:

Amixtureof0.1kg(0.2lb)ofbakingsodaand1L(1qt)ofcleanwater

Amixtureof0.1L(0.11qt)ofammoniaand1L(1qt)ofcleanwater

Thoroughlyrinsethebatterycasewithcleanwater.

Usethe1U-9921BatteryServiceTooltocleanthebatteryterminals.Useawirebrushto cleanthecableclamps.Cleantheitemsuntilthesurfacesarebrightorshiny.DONOT removematerialexcessively.Excessiveremovalofmaterialcancausetheclampstofit improperly.Coattheclampsandtheterminalswith5N-5561SiliconeLubricant,petroleum jellyorMPGM.

BatteryorBatteryCable-Disconnect

Thebatterycablesorthebatteriesshouldnotberemovedwiththe batterycoverinplace.Thebatterycovershouldberemovedbeforeany servicingisattempted.

Removingthebatterycablesorthebatterieswiththecoverinplacemay causeabatteryexplosionresultinginpersonalinjury.

1.TurnthestartswitchtotheOFFposition.Turntheignitionswitch(ifequipped)totheOFF positionandremovethekeyandallelectricalloads.

2.Disconnectthenegativebatteryterminalatthebatterythatgoestothestartswitch.Ensure thatthecablecannotcontacttheterminal.Whenfour12voltbatteriesareinvolved,the negativesideoftwobatteriesmustbedisconnected.

3.Tapetheleadsinordertohelppreventaccidentalstarting.

4.Proceedwithnecessarysystemrepairs.Reversethestepsinordertoreconnectallofthe cables.

Belts-Inspect/Adjust/Replace

Inspection

Inspectthealternatorbeltandanyaccessorybeltsforwearandforcracking.Replacethebeltsif thebeltsarenotingoodcondition.

Tocheckthebelttension,apply110N(25lb)offorcemidwaybetweenthepulleys.Acorrectly adjustedbeltwilldeflect13to19mm(0.50to0.75inch).

Slippageofloosebeltscanreducetheefficiencyofthedrivencomponents.Vibrationofloose beltscancauseunnecessarywearonthefollowingcomponents:

•Belts

•Pulleys

•Bearings

Ifthebeltsaretootight,unnecessarystressisplacedonthecomponents.Thisreducestheservice lifeofthecomponents.

Replacement

Forapplicationsthatrequiremultipledrivebelts,replacethedrivebeltsinmatchedsets. Replacingonedrivebeltofamatchedsetwillcausethenewdrivebelttocarrymoreloadbecause theolderdrivebeltsarestretched.Theadditionalloadonthenewdrivebeltcouldcausethenew drivebelttofail.

5.Reinstallthedrivebeltguard.

TheClosedCrankcaseVentilationsystem(CCV)isequippedwithaserviceindicator.Ifthefumes disposalfilterbecomespluggedpriortothenormalserviceinterval,increasedrestrictionofthe filterwillcausethecrankcasepressuretobecomepositive.Whenthepressurecontinuestorise, theserviceindicatorwillshowthroughtheplasticcover.Theserviceindicatorindicatestheneed forthefumesdisposalfiltertobechanged.RefertotheOperationandMaintenanceManual, "ClosedCrankcaseVentilation(CCV)FumesDisposalFilter-Replace"topicformore information.

Note:Checktheserviceindicatorwhentheengineisrunningatlowidle.

TheClosedCrankcaseVentilationsystem(CCV)requiresthereplacementofthefumesdisposal filter.TheserviceintervaloftheCCVwillbeaffectedbythefollowingitems:

•Engineload

•Sootconcentration

•Conditionoftheengine

TheCCVisequippedwithaserviceindicator.Ifthefumesdisposalfilterbecomespluggedprior tothenormalserviceinterval,increasedrestrictionofthefilterwillcausethevacuumtobecome positive.Whenthepressurecontinuestorise,theserviceindicatorwillshowthroughthecap.The serviceindicatorindicatestheneedforthefumesdisposalfiltertobechanged.Resettheservice indicatorbyusingthefollowingprocedure:

1.Removetheplasticcover(4).

2.Pushdownontheserviceindicator(5).

3.Replacethecover(4).

4.Replacethefumesdisposalfilterbyusingthefollowingprocedure:

Hotoilandhotcomponentscancausepersonalinjury.Donotallowhot oilorhotcomponentstocontacttheskin.

Note:Whenpossible,performthemaintenancewhiletheengineisoff.

1.Releasethelatches(7)thatholdthecanistertothefilterbaseassembly(6).

Note:Thecanister(8)maybedifficulttoremovewhiletheengineisoperating.Thecanister hasnegativeairpressurewhiletheengineisoperating.Thiscreatesavacuum.

2.Lowerthecanister(8)inordertoexposetheelement.Theremaybeoilinthebottomofthe canister.Avoidspillingtheoil.

3.Removethefilterelementbypullingdown.Disposeoftheusedelementproperly.

4.RemovetheO-ringassemblyonthetopendcapoftheusedelement.

5.ReplacetheO-ringsealonthebottomofthefilterbaseassembly.

6.InstallthenewO-ringonthetopendcapoftheelement.Installtheelementintothecorrect place.

7.Replacethecanister(8)andalignthecanisterwiththebossonthefilterbaseassembly(6).

8.Clampthelatches(7)intheclosedposition.
