Operation

Operatingtechniquesoutlinedinthismanualarebasic.Theyassistwithdevelopingtheskillsand techniquesrequiredtooperatetheenginemoreefficientlyandeconomically.Skillandtechniques developastheoperatorgainsknowledgeoftheengineanditscapabilities.

Theoperationsectionisareferenceforoperators.Photographsandillustrationsguidetheoperator throughproceduresofinspecting,starting,operating,andstoppingtheengine.Thissectionalso includesadiscussionofelectronicdiagnosticinformation.

Maintenance

Themaintenancesectionisaguidetoenginecare.Theillustrated,step-by-stepinstructionsare groupedbyfuelconsumption,servicehoursand/orcalendartimemaintenanceintervals.Itemsin themaintenanceschedulearereferencedtodetailedinstructionsthatfollow.

Usefuelconsumptionorservicehourstodetermineintervals.Calendarintervalsshown(daily, annually,etc.)maybeusedinsteadofservicemeterintervalsiftheyprovidemoreconvenient schedulesandapproximatetheindicatedservicemeterreading.

Recommendedserviceshouldbeperformedattheappropriateintervalsasindicatedinthe MaintenanceIntervalSchedule.Theactualoperatingenvironmentoftheenginealsogovernsthe MaintenanceIntervalSchedule.Therefore,undersevere,dusty,wet,orfreezingcoldoperating conditions,morefrequentlubrication,andmaintenancethanisspecifiedintheMaintenance IntervalSchedulemaybenecessary.

Themaintenancescheduleitemsareorganizedforapreventivemaintenancemanagement program.Ifthepreventivemaintenanceprogramisfollowed,aperiodictune-upisnotrequired. Theimplementationofapreventivemaintenancemanagementprogramshouldminimize operatingcoststhroughcostavoidancesresultingfromreductionsinunscheduleddowntimeand failures.

MaintenanceIntervals

Performmaintenanceonitemsatmultiplesoftheoriginalrequirement.Eachleveland/or individualitemsineachlevelshouldbeshiftedaheadorbackdependinguponyourspecific maintenancepractices,operation,andapplication.Werecommendthatthemaintenanceschedules bereproducedanddisplayedneartheengineasaconvenientreminder.Wealsorecommendthata maintenancerecordbemaintainedaspartoftheengine'spermanentrecord.

SeethesectionintheOperationandMaintenanceManual,"MaintenanceRecords"forinformation regardingdocumentsthatareacceptedasproofofmaintenanceorrepair.YourauthorizedCat dealercanassistyouinadjustingyourmaintenancescheduletomeettheneedsofyouroperating environment.

Overhaul

MajorengineoverhauldetailsarenotcoveredintheOperationandMaintenanceManualexcept fortheintervalandthemaintenanceitemsinthatinterval.Majorrepairsarebestlefttotrained personneloranauthorizedCatdealer.YourCatdealeroffersvariousoptionsregardingoverhaul programs.Ifyouexperienceamajorenginefailure,therearealsonumerousafterfailureoverhaul optionsavailablefromyourCatdealer.Consultwithyourdealerforinformationregardingthese options.

NOTICE

Donotuseahighconcentrationofcausticcleanertocleanthecore.A highconcentrationofcausticcleanercanattacktheinternalmetalsof thecoreandcauseleakage.Onlyusetherecommendedconcentration ofcleaner.

3.Backflushthecorewithcleaner.

CaterpillarrecommendstheuseofHydrosolvliquidcleaner.Table1listsHydrosolvliquid cleanersthatareavailablefromyourCaterpillardealer.

Note:Donotusehighpressurewhenthefinsarecleaned.Highpressurecandamagethefins.

6.Washthecorewithhot,soapywater.

7.Flushthecorethoroughlyinordertoremoveresidueandremainingdebris.Flushthecorewith clean,freshwateruntilthewaterthatisexitingthecoreisclearandfreeofdebris.

Personalinjurycanresultfromairpressure.

Personalinjurycanresultwithoutfollowingproperprocedure.When usingpressureair,wearaprotectivefaceshieldandprotectiveclothing.

Maximumairpressureatthenozzlemustbelessthan205kPa(30psi) forcleaningpurposes.

8.Drythecorewithcompressedair.Directtheairinthereversedirectionofthenormalflow.

9.Priortoinstallation,inspectanyO-ringsorsealsfordamage.Ifnecessary,replacetheO-rings orseals.

10.Inspectthecorefortrappeddebrisandcleanliness.Ifitisnecessary,removethedebrisand repeatthecleaningprocedure.

11.Inspectthecorefordamageandperformapressuretestinordertodetectleaks.Manyshops thatserviceradiatorsareequippedtoperformpressuretests.

12.Installthecore.RefertoDisassemblyandAssemblyManual,"Aftercooler-Removeand Install"fortheprocedure.

Note:Donotstarttheengine.Ensurethattheenginecontrolisinthe"OFF"position.

1.EnsurethatbothairshutoffgatesarelatchedintheOPENpositionandensurethatbothair shutoffswitchesareconnected.Turnonthepowertotheenginecontrolpanel.Bothairshutoff gatesshouldremainopen.Ifbothairshutoffgatesdonotremainopen,checkthewiringforthe airshutoffswitches.

2.WiththepowerfortheenginecontrolpanelintheONposition,activatethe"EMERGENCY STOP"switch.Bothoftheairshutoffgatesshouldclose.Ifbothairshutoffgatesclose,proceed tostep3.Ifbothairshutoffgatesdonotclose,checkthewiringfortheairshutoffswitchesand checkthewiringforthesolenoids.Activatethe"EMERGENCYSTOP"switchagain.When bothairshutoffgatesclose,proceedtostep3.

3.TurnthepowertotheenginecontrolpaneltotheOFFposition.Ensurethatthe "EMERGENCYSTOP"switchisintheRUNposition.Latchonlytherightsideairshutoffgate totheOPENposition.TurnthepowerfortheenginecontrolpaneltotheONposition.Theright sideairshutoffgateshouldclose.Iftherightsideairshutoffcloses,proceedtostep4.Ifthe rightsideairshutoffgatedoesnotclose,checktheairshutoffswitchfortherightsideair shutoffandcheckthewiringfortherightsideairshutoff.Whentherightsideairshutoff closes,proceedtostep4.

4.TurnthepowerfortheenginecontrolpaneltotheOFFposition.Latchonlytheleftsideair shutoffgatetotheOPENposition.TurnthepowerfortheenginecontrolpaneltotheON position.Theleftsideairshutoffgateshouldclose.Iftheleftsideairshutoffgateclosesthetest iscomplete.Iftheleftsideairshutoffgatedoesnotclose,checktheswitchandthewiringfor theleftsideairshutoff.

Note:Testingisonlycompletewhentheenginesuccessfullypassesstep1throughstep4.

5.Operatetheenginenormally.Ensurethattheairshutoffgatescontinuetobelatched.

EnginesThatAreEquippedwithADEMIIIEngineControl Modules

Note:Donotstarttheengine.Ensurethattheenginecontrolisinthe"OFF"position.

1.EnsurethatbothairshutoffgatesarelatchedintheOPENposition.Ensurethatbothairshutoff switchesareconnected.TurnthepowerfortheenginecontrolpaneltotheONposition.Theair shutoffgatesshouldremainintheOPENpositions.Iftheairshutoffgatesdonotremaininthe OPENpositions,checkthewiringfortheairshutoffs.Whenstep1hasbeensuccessfully completed,proceedtostep2.

2.WhilethepowerfortheenginecontrolpanelisintheONposition,activatethe "EMERGENCYSTOP"switch.Bothairshutoffgatesshouldclose.Iftheairshutoffgatesdo notclose,checkthewiringfortheairshutoffsandthewiringforthesolenoids.Bothairshutoff gatesmustclosebeforeproceedingtostep3.

3.TurnthepowerfortheenginecontrolpaneltotheOFFposition.Resetthe"EMERGENCY STOP"switchtotheRUNposition.ResettherightsideairshutofftotheOPENposition.Turn

thepowerfortheenginecontrolpaneltotheONposition.Select"Run/Start"ontheengine controlpanel.Theengineshouldfailtostart.Iftheenginedoesnotstart,proceedto4.Ifthe enginestarts,turnofftheengine.Checktherightsideairshutoff.Checkthewiringfortheright sideairshutoff.Retesttheairshutoff.Whentheprocedurein3isfollowedandtheenginefails tostart,proceedto4.

4.Resetthe"EMERGENCYSTOP"switchtotheRUNposition.Setthepowerfortheengine controlpaneltotheONposition.Activatethe"EMERGENCYSTOP"switch.Bothairshutoff gatesshouldclose.SetpowerfortheenginecontrolpaneltotheOFFposition.Resetthe "EMERGENCYSTOP"switchtotheRUNposition.ResettheleftsideairshutofftotheOPEN position.TurnthepowerfortheenginecontrolpaneltotheONposition.Select"START/RUN" ontheenginecontrolpanel.Theengineshouldfailtostart.Iftheenginedoesnotstart, proceedto5.Iftheenginestarts,turnofftheengine.Checktheleftsideairshutoff.Checkthe wiringfortheleftsideairshutoff.Retesttheleftsideairshutoff.Whentheprocedureinstep4 isfollowedandtheenginefailstostart,proceedto5.

5.TurnthepowerfortheenginecontrolpaneltotheONposition.Resetbothairshutoffs.Start theengine.Disconnectonlytherightsideairshutoff.Bothairshutoffgatesshouldclose.The engineshouldshutdown.Iftheenginedoesnotshutdown,usethe"EMERGENCYSTOP" switchtostoptheengine.Checkthewiringforbothairshutoffs.Usetheaboveprocedurein ordertoretesttherightsideairshutoff.Whentheprocedureinstep5isfollowedandresultsof thetestaresuccessful,reconnecttherightsideairshutoff.Resetbothairshutoffs.

6.TurnthepowerfortheenginecontrolpaneltotheONposition.Resetbothairshutoffs.Start theengine.Disconnectonlytheleftsideairshutoff.Bothairshutoffgatesshouldclose.The engineshouldshutdown.Iftheenginedoesnotshutdown,usethe"EMERGENCYSTOP" switchtostoptheengine.Checkthewiringforbothairshutoffs.Usetheaboveprocedurein ordertoretesttheleftsideairshutoff.Whentheprocedurein6isfollowedandtheresultsof thetestaresuccessful,reconnecttherightsideairshutoff.Resetbothairshutoffs.

7.Testingiscompleteonlywhentheenginesuccessfullypassessteps1through6.

1.Thebodyofthedampershouldnotbeloosenedorremovedfromtheairshutoffwhenthe plungerisremoved.Inordertoremovetheplungerwithoutlooseningorremovingthedamper, unscrewtheplugwiththefollowingtools:a6.35mm(0.25inch)Allenwrenchandanopen endwrench.

2.Checkthesealringfordamageorwear.Ifnecessary,replacethesealring.

3.Inspecttheinternalpartsofthevibrationdamperforwearordamage.Cleanthecomponents with138-8440componentcleaner.

4.Removetheplungerfromthespring.Visuallyinspecttheexposedendoftheplungerfordirt, fouling,damage,andwear.Ifdistance"A"islessthan18.3mm(0.72inch)orifavisual inspectionrevealsdirt,fouling,damage,orwearontheactiveendoftheplunger,replacethe plunger.Insertthetaperedendofaclean,undamagedplungerintothespring.Installtheopen endofthespringintotheplug.Apply9S-3263threadlockorapply9S-4030threadlockonto thethreadsoftheplug.Screwtheassemblyintothedamperbody.Thethreadlockshouldcure foraminimumof1hourbeforetheairshutoffisused.

6.Installthebowl.

3.Removefillerplug(4).Pouroilintothelubricatorbowl.UsenondetergentSAE10Woilfor temperaturesthataregreaterthan0°C(32°F).Useairtooloilfortemperaturesthatarebelow 0°C(32°F).

4.Installfillerplug(4).

AdjusttheLubricator

Note:Adjustthelubricatorwithaconstantrateofairflow.Aftertheadjustment,thelubricatorwill releaseoilinproportiontovariationsoftheairflow.

1.EnsurethatthefuelsupplytotheengineisOFF.

NOTICE

Donotcranktheenginecontinuouslyformorethan30seconds.Allow thestartingmotortocoolfortwominutesbeforecrankingtheengine again.

2.Operatetheairstartingmotor.Observethedropsofoilthatarereleasedindome(1).

Note:Somelubricatorshaveanadjustmentscrewratherthanaknob.

3.Ifnecessary,adjustthelubricatorinordertoreleasefromonetothreedropsofoilpersecond. Toincreasetherate,turnknob(2)counterclockwise.Todecreasetherate,turntheknob clockwise.

Batteries-Replace

Batteriesgiveoffcombustiblegaseswhichcanexplode.Asparkcan causethecombustiblegasestoignite.Thiscanresultinseverepersonal injuryordeath.

Ensureproperventilationforbatteriesthatareinanenclosure.Follow theproperproceduresinordertohelppreventelectricalarcsand/or sparksnearbatteries.Donotsmokewhenbatteriesareserviced.

1.TurnthekeystartswitchtotheOFFposition.Removethekeyandallelectricalloads.

2.TurnOFFthebatterycharger.Disconnectthecharger.

3.TheNEGATIVE"-"cableconnectstheNEGATIVE"-"batteryterminaltothegroundplane. DisconnectthecablefromtheNEGATIVE"-"batteryterminal.

4.ThePOSITIVE"+"cableconnectsthePOSITIVE"+"batteryterminaltothestartingmotor. DisconnectthecablefromthePOSITIVE"+"batteryterminal.

Note:Alwaysrecycleabattery.Neverdiscardabattery.Returnusedbatteriestoanappropriate recyclingfacility.

5.Removetheusedbattery.

6.Installthenewbattery.
