Operation

Operatingtechniquesoutlinedinthismanualarebasic.Theyassistwithdevelopingtheskillsand techniquesrequiredtooperatetheenginemoreefficientlyandeconomically.Skillandtechniques developastheoperatorgainsknowledgeoftheengineanditscapabilities.

Theoperationsectionisareferenceforoperators.Photographsandillustrationsguidetheoperator throughproceduresofinspecting,starting,operating,andstoppingtheengine.Thissectionalso includesadiscussionofelectronicdiagnosticinformation.

Maintenance

Themaintenancesectionisaguidetoenginecare.Theillustrated,step-by-stepinstructionsare groupedbyfuelconsumption,servicehoursand/orcalendartimemaintenanceintervals.Itemsin themaintenanceschedulearereferencedtodetailedinstructionsthatfollow.

Usefuelconsumptionorservicehourstodetermineintervals.Calendarintervalsshown(daily, annually,etc.)maybeusedinsteadofservicemeterintervalsiftheyprovidemoreconvenient schedulesandapproximatetheindicatedservicemeterreading.

Recommendedserviceshouldbeperformedattheappropriateintervalsasindicatedinthe MaintenanceIntervalSchedule.Theactualoperatingenvironmentoftheenginealsogovernsthe MaintenanceIntervalSchedule.Therefore,undersevere,dusty,wet,orfreezingcoldoperating conditions,morefrequentlubrication,andmaintenancethanisspecifiedintheMaintenance IntervalSchedulemaybenecessary.

Themaintenancescheduleitemsareorganizedforapreventivemaintenancemanagement program.Ifthepreventivemaintenanceprogramisfollowed,aperiodictune-upisnotrequired. Theimplementationofapreventivemaintenancemanagementprogramshouldminimize operatingcoststhroughcostavoidancesresultingfromreductionsinunscheduleddowntimeand failures.

MaintenanceIntervals

Performmaintenanceonitemsatmultiplesoftheoriginalrequirement.Eachleveland/or individualitemsineachlevelshouldbeshiftedaheadorbackdependinguponyourspecific maintenancepractices,operation,andapplication.Werecommendthatthemaintenanceschedules bereproducedanddisplayedneartheengineasaconvenientreminder.Wealsorecommendthata maintenancerecordbemaintainedaspartoftheengine'spermanentrecord.

SeethesectionintheOperationandMaintenanceManual,"MaintenanceRecords"forinformation regardingdocumentsthatareacceptedasproofofmaintenanceorrepair.YourauthorizedCat dealercanassistyouinadjustingyourmaintenancescheduletomeettheneedsofyouroperating environment.

Overhaul

MajorengineoverhauldetailsarenotcoveredintheOperationandMaintenanceManualexcept fortheintervalandthemaintenanceitemsinthatinterval.Majorrepairsarebestlefttotrained personneloranauthorizedCatdealer.YourCatdealeroffersvariousoptionsregardingoverhaul programs.Ifyouexperienceamajorenginefailure,therearealsonumerousafterfailureoverhaul optionsavailablefromyourCatdealer.Consultwithyourdealerforinformationregardingthese options.

AftercoolerCore-Clean/Test

Note:Adjustthefrequencyofcleaningaccordingtotheeffectsoftheoperatingenvironment.

Inspecttheaftercoolerfortheseitems:damagedfins,corrosion,dirt,grease,insects,leaves,oil andotherdebris.Cleantheaftercooler,ifnecessary.

Forair-to-airaftercoolers,usethesamemethodsthatareusedforcleaningradiators.

Personalinjurycanresultfromairpressure.

Personalinjurycanresultwithoutfollowingproperprocedure.When usingpressureair,wearaprotectivefaceshieldandprotectiveclothing.

Maximumairpressureatthenozzlemustbelessthan205kPa(30psi) forcleaningpurposes.

Pressurizedairisthepreferredmethodforremovingloosedebris.Directtheairintheopposite directionoftheairflowfromthefan.Holdthenozzleapproximately6mm(.25inch)awayfrom thefins.Slowlymovetheairnozzleinadirectionthatisparallelwiththetubes.Thiswillremove debristhatisbetweenthetubes.

Pressurizedwatermayalsobeusedforcleaning.Themaximumwaterpressureforcleaning purposesmustbelessthan275kPa(40psi).Usepressurizedwaterinordertosoftenmud.Clean thecorefrombothsides.

Useadegreaserandsteamforremovalofoilandgrease.Cleanbothsidesofthecore.Washthe corewithdetergentandhotwater.Thoroughlyrinsethecorewithcleanwater.

Inspectthefinsfordamage.Bentfinsmaybeopenedwitha“comb”.

Note:Ifpartsoftheaftercoolersystemarerepairedorreplaced,aleaktestishighly recommended.

Inspecttheseitemsforgoodcondition:welds,mountingbrackets,airlines,connections,clamps andseals.Makerepairs,ifnecessary.

Donotdisconnecttheairlinefromtheaircompressorgovernorwithout purgingtheairbrakeandtheauxiliaryairsystems.Failuretopurgethe airbrakeandtheauxiliaryairsystemsbeforeremovingtheair compressorand/ortheairlinescouldcausepersonalinjury.

Iftheaircompressorpressurereliefvalvethatismountedintheair compressorcylinderheadisbypassingcompressedair,thereisa malfunctionintheairsystem,possiblyiceblockage.Underthese conditions,yourenginemayhaveinsufficientairfornormalbrake operation.

Donotoperatetheengineuntilthereasonfortheairbypassisidentified andcorrected.Failuretoheedthiswarningcouldleadtoproperty damage,personalinjury,ordeathtotheoperatororbystanders.

Thefunctionofthepressurereliefvalveistobypassairwhenthereisamalfunctionintheair compressorsystem.

Thepressurereliefvalvereleasesairat1723kPa(250psi).Donotstandnearthepressurerelief valve.Compressedairmaybereleasedwithoutwarning.Allpersonnelshouldalsostayclearof theaircompressorwhentheengineisoperatingandtheaircompressorisexposed.

Alternator-Inspect

Caterpillarrecommendsascheduledinspectionofthealternator.Inspectthealternatorforloose connectionsandproperbatterycharging.Inspecttheammeter(ifequipped)duringengine operationtoensureproperbatteryperformanceand/orproperperformanceoftheelectricalsystem. Makerepairs,asrequired.

Checkthealternatorandthebatterychargerforproperoperation.Ifthebatteriesareproperly charged,theammeterreadingshouldbeverynearzero.Allbatteriesshouldbekeptcharged.The batteriesshouldbekeptwarmbecausetemperatureaffectsthecrankingpower.Ifthebatteryistoo cold,thebatterywillnotcranktheengine.Thebatterywillnotcranktheengine,evenifthe engineiswarm.Whentheengineisnotrunforlongperiodsoftimeoriftheengineisrunfor shortperiods,thebatteriesmaynotfullycharge.Abatterywithalowchargewillfreezemore easilythanabatterywithafullcharge.

AlternatorandFanBelts-Inspect/Adjust/Replace

Inspection

Tomaximizetheengineperformance,inspectthebeltsforwearandforcracking.Checkthebelt tension.Adjustthebelttensioninordertominimizebeltslippage.Beltslippagewilldecreasethe lifeofthebelts.

Tocheckthebelttension,apply110N(25lb)offorcemidwaybetweenthepulleys.Acorrectly adjustedbeltwilldeflect13to19mm(0.50to0.75inch).

Adjustment

1.Removethebeltguard.

2.Loosenmountingbolt(2)andadjustingnuts(1).

3.Turnadjustingnuts(1)inordertoincreaseordecreasethebelttension.

4.Tightenadjustingnuts(1).Tightenmountingbolt(2).RefertotheOperationand MaintenanceManualforthepropertorques.

Ifnewbeltsareinstalled,checkthetensionagainafter30minutesofengineoperationattherated rpm.

Replacement

Forapplicationsthatrequiremultipledrivebelts,replacethebeltsinmatchedsets.Replacingonly onebeltofamatchedsetwillcausethenewbelttocarrymoreloadbecausetheolderbeltis stretched.Theadditionalloadonthenewbeltcouldcausethenewbelttobreak.

Battery-Replace

SMCS-1401-510

Batteriesgiveoffcombustiblegaseswhichcanexplode.Asparkcan causethecombustiblegasestoignite.Thiscanresultinseverepersonal injuryordeath.

Ensureproperventilationforbatteriesthatareinanenclosure.Follow theproperproceduresinordertohelppreventelectricalarcsand/or sparksnearbatteries.Donotsmokewhenbatteriesareserviced.

Thebatterycablesorthebatteriesshouldnotberemovedwiththe batterycoverinplace.Thebatterycovershouldberemovedbeforeany servicingisattempted.

Removingthebatterycablesorthebatterieswiththecoverinplacemay causeabatteryexplosionresultinginpersonalinjury.

Note:Alwaysrecycleabattery.Neverdiscardabattery.Returnusedbatteriestoanappropriate recyclingfacility.

1.TurnthekeystartswitchtotheOFFposition.Removethekeyandallelectricalloads.

2.TurnOFFthebatterycharger.Disconnectthecharger.

5.ThePOSITIVE"+"cableconnectsthePOSITIVE"+"batteryterminaltothestartingmotor. DisconnectthecablefromthePOSITIVE"+"batteryterminal.

Note:Alwaysrecycleabattery.Neverdiscardabattery.Returnusedbatteriestoan appropriaterecyclingfacility.

6.Removetheusedbattery.

7.Installthenewbattery.

Note:Beforethecablesareconnected,ensurethatthekeystartswitchisOFF.

BatteryElectrolyteLevel-Check

SMCS-1401-535

Whentheenginehasnotrunforlongorshortperiodsoftime,thebatteriesmaynotfullyrecharge. Ensureafullchargetohelppreventthebatteryfromfreezing.

Inwarmerclimates,checktheelectrolytelevelmorefrequently.

Ensurethattheelectrolytelevelis13mm(0.5inch)abovethetopoftheseparators.

Alllead-acidbatteriescontainsulfuricacidwhichcanburntheskinand clothing.Alwayswearafaceshieldandprotectiveclothingwhen workingonornearbatteries.

1.Removethefillercaps.Maintaintheelectrolyteleveltothe"FULL"markonthebattery.

Iftheadditionofwaterisnecessary,usedistilledwater.Ifdistilledwaterisnotavailable, usecleanwaterthatislowinminerals.Donotuseartificiallysoftenedwater.

2.Checktheconditionoftheelectrolytewiththe245-5829CoolantBatteryTester Refractometer.

3.Keepthebatteriesclean.

Cleanthebatterycasewithoneofthefollowingcleaningsolutions:

Amixtureof0.1kg(0.2lb)ofbakingsodaand1L(1qt)ofcleanwater

Amixtureof0.1L(0.11qt)ofammoniaand1L(1qt)ofcleanwater

Thoroughlyrinsethebatterycasewithcleanwater.

Usethe1U-9921BatteryServiceTooltocleanthebatteryterminals.Useawirebrushto cleanthecableclamps.Cleantheitemsuntilthesurfacesarebrightorshiny.DONOT removematerialexcessively.Excessiveremovalofmaterialcancausetheclampstofit improperly.CoattheclampsandtheterminalswiththeLoctite®productlistedbelow, petroleumjellyorMPGM.

BatteryorBatteryCable-Disconnect

Thebatterycablesorthebatteriesshouldnotberemovedwiththe batterycoverinplace.Thebatterycovershouldberemovedbeforeany servicingisattempted.

Removingthebatterycablesorthebatterieswiththecoverinplacemay causeabatteryexplosionresultinginpersonalinjury.

1.TurnthestartswitchtotheOFFposition.Turntheignitionswitch(ifequipped)totheOFF positionandremovethekeyandallelectricalloads.

2.Disconnectthenegativebatteryterminalatthebatterythatgoestothestartswitch.Ensure thatthecablecannotcontacttheterminal.Whenfour12voltbatteriesareinvolved,the negativesideoftwobatteriesmustbedisconnected.

3.Tapetheleadsinordertohelppreventaccidentalstarting.

4.Proceedwithnecessarysystemrepairs.Reversethestepsinordertoreconnectallofthe cables.

Excessiveengineidlingtimecancontributetoexcessivewaterinthe crankcaseoil,causingcorrosion,sludge,andotherproblems.Excessive engineidlingtimecanalsoleadtoinjectorfouling,pistonand combustionchamberdeposits,corrosivedamage,andincreasedoil consumption.

Forproperselectionofoilviscositygradeandoiltypeand/orspecification,refertothisSpecial Publication,"LubricantSpecifications"section.

DoNOTuseonlytheoilviscositieswhendeterminingthe recommendedoilforanenginecompartment.Theoiltype (performancerequirements)MUSTalsobeused.

Foreasiercoldweatherstarting,makesurethatallofthecomponentsoftheengineelectrical systemareproperlymaintained.Allelectricalwiringandconnectionsshouldbefreeofthe following:fraying,damagedinsulationandcorrosion.Batteriesshouldbekeptfullychargedand warm.Thebatteriesandthebatterycablesmustbesizedproperlyfortheapplication.

Variousstartingaidsareavailableinordertoassistwithcoldenginestartsinlowtemperature conditions.Followtherecommendationsthatareprovidedbythemanufacturerofthestartingaid. RefertotheforewordsectionofthisSpecialPublication,"AftermarketProductsandWarranty".

Foradditionalinformationconcerningcold-weatheroperation,refertothisSpecialPublication, "FuelSpecifications"section.AlsorefertothisSpecialPublication,"CoolingSystem Specifications"section.

Beforeattemptingtostarttheengine,makesurethattheoilintheengineisfluidenoughtoflow. Checktheoilbyremovingthedipstick.Iftheoilwilldripfromthedipstick,thentheoilshouldbe fluidenoughtoallowtheenginetostart.Donotuseoilthathasbeendilutedwithkerosene. Kerosenewillevaporateintheengine.andcausetheoiltothicken.Kerosenewillcauseswelling andsofteningofthesiliconeseals.Kerosenewilldilutetheoiladditives.Dilutionoftheoil additiveswillreducetheperformance,andreducetheengineprotectionthattheadditivesprovide.

Iftheviscosityoftheoilischangedforcolderweather,alsochangethefilterelement.Ifthefilter isnotchanged,thefilterelementandthefilterhousingcanbecomeasolidmass.Afteryouchange theoil,operatetheengineinordertocirculatethethinneroil.

Whenyoustartacold-soakedengineorwhenyouoperateanengineinambienttemperaturesthat havelubricantviscositygradeofSAE0WorofSAE5W.AnexampleofviscositygradeisSAE 5W-40.

Whenyoustartacold-soakedengineorwhenyouoperateanengineinambienttemperaturesthat

Note:Usethehighestoilviscositygradethatisallowedfortheambienttemperaturewhenyou starttheengine.Ifadifferentoilviscositygradeisspecifiedinthetable,usetheviscositygrade thatisspecifiedinthetable.Inarcticapplications,thepreferredmethodoflubricationisto useaproperlysizedenginecompartmentheaterandahigherviscositygradeoil.Refertothe “LubricantViscosities”articleinthisSpecialPublicationforfurtherdetails.

Note:Cold-soakedstartsoccurwhentheenginehasnotbeenoperatedforatime.Theoilwill becomemoreviscousduetocoolerambienttemperatures.Supplementalheatisrecommendedfor cold-soakedstartsthatarebelowtheminimumambienttemperatureslistedinthe“Lubricant ViscositiesforAmbientTemperatures”tables.Supplementalheatmayberequiredforcold-soaked startsthatareabovetheminimumtemperaturethatisstated,dependingontheparasiticloadand otherfactors.

NOTICE

Enginesthatusefluidorpanheaters,orheatedenclosures,orarekept runningunderload,etc.can,andgenerallyshouldusehigherviscosity oil.The“LubricantViscositiesforAmbientTemperatures”tables (MaintenanceSection)Minimumviscosityforambienttemperature recommendationsareforcold-soakedconditions.Usethehighest viscosityoilthatisallowedfortheambienttemperatureatstartup. BUT,undercontinuoususage(multipleshiftsperday),and/orwhen usingfluidorpanheaters,useahigherviscosityoilthantheminumum recommendedviscosityforcold-soakedstartingconditions.Thehigher viscosityoilwillmaintainthehighestpossibleoilfilmthickness.Refer tothe“LubricantViscositiesforAmbientTemperatures”tablesand thetablefootnotesforexceptions.

Neveroperateanenginewithoutwatertemperatureregulatorsinthe coolingsystem.Watertemperatureregulatorshelptomaintainthe enginecoolantattheproperoperatingtemperature.Coolingsystem problemscandevelopwithoutwatertemperatureregulators.

Checkthecoolant/antifreeze(glycolconcentration)inordertoensureadequateprotectionagainst boilingorfreezing.Caterpillarrecommendstheuseofarefractometerforcheckingtheglycol concentration.Usethe1U-7298Coolant/BatteryTester(DegreeCelsius)orusethe1U-7297 Coolant/BatteryTester(DegreeFahrenheit).Thetestersgivereadingsthatareimmediateand accurate.Thetesterscanbeusedwithethyleneorwithpropyleneglycol.

Caterpillarenginecoolingsystemsshouldbetestedat250hourintervalsfortheconcentrationof SupplementalCoolantAdditive(SCA).SCAtestkitsareavailablefromyourCaterpillardealer. TesttheconcentrationofSCAorsubmitacoolantsampletoyourCaterpillardealerat250hour intervals.RefertoS·O·SCoolantAnalysisformoreinformationonthistopic.

AdditionsofSCAarebasedontheresultsofthetestorbasedontheresultsofthecoolant analysis.AnSCAthatisliquidoramaintenanceelementforanSCA(ifequipped)maybeneeded at250hourintervals.
