Operation

Operatingtechniquesoutlinedinthismanualarebasic.Theyassistwithdevelopingtheskillsand techniquesrequiredtooperatetheenginemoreefficientlyandeconomically.Skillandtechniques developastheoperatorgainsknowledgeoftheengineanditscapabilities.

Theoperationsectionisareferenceforoperators.Photographsandillustrationsguidetheoperator throughproceduresofinspecting,starting,operating,andstoppingtheengine.Thissectionalso includesadiscussionofelectronicdiagnosticinformation.

Maintenance

Themaintenancesectionisaguidetoenginecare.Theillustrated,step-by-stepinstructionsare groupedbyfuelconsumption,servicehoursand/orcalendartimemaintenanceintervals.Itemsin themaintenanceschedulearereferencedtodetailedinstructionsthatfollow.

Usefuelconsumptionorservicehourstodetermineintervals.Calendarintervalsshown(daily, annually,etc.)maybeusedinsteadofservicemeterintervalsiftheyprovidemoreconvenient schedulesandapproximatetheindicatedservicemeterreading.

Recommendedserviceshouldbeperformedattheappropriateintervalsasindicatedinthe MaintenanceIntervalSchedule.Theactualoperatingenvironmentoftheenginealsogovernsthe MaintenanceIntervalSchedule.Therefore,undersevere,dusty,wet,orfreezingcoldoperating conditions,morefrequentlubrication,andmaintenancethanisspecifiedintheMaintenance IntervalSchedulemaybenecessary.

Themaintenancescheduleitemsareorganizedforapreventivemaintenancemanagement program.Ifthepreventivemaintenanceprogramisfollowed,aperiodictune-upisnotrequired. Theimplementationofapreventivemaintenancemanagementprogramshouldminimize operatingcoststhroughcostavoidancesresultingfromreductionsinunscheduleddowntimeand failures.

MaintenanceIntervals

Performmaintenanceonitemsatmultiplesoftheoriginalrequirement.Eachleveland/or individualitemsineachlevelshouldbeshiftedaheadorbackdependinguponyourspecific maintenancepractices,operation,andapplication.Werecommendthatthemaintenanceschedules bereproducedanddisplayedneartheengineasaconvenientreminder.Wealsorecommendthata maintenancerecordbemaintainedaspartoftheengine'spermanentrecord.

SeethesectionintheOperationandMaintenanceManual,"MaintenanceRecords"forinformation regardingdocumentsthatareacceptedasproofofmaintenanceorrepair.YourauthorizedCat dealercanassistyouinadjustingyourmaintenancescheduletomeettheneedsofyouroperating environment.

Overhaul

MajorengineoverhauldetailsarenotcoveredintheOperationandMaintenanceManualexcept fortheintervalandthemaintenanceitemsinthatinterval.Majorrepairsarebestlefttotrained personneloranauthorizedCatdealer.YourCatdealeroffersvariousoptionsregardingoverhaul programs.Ifyouexperienceamajorenginefailure,therearealsonumerousafterfailureoverhaul optionsavailablefromyourCatdealer.Consultwithyourdealerforinformationregardingthese options.

BeforeStartingEngine

NOTICE

Forinitialstart-upofaneworrebuiltengine,andforstart-upofan enginethathasbeenserviced,makeprovisiontoshuttheengineoff shouldanoverspeedoccur.Thismaybeaccomplishedbyshuttingoff theairand/orfuelsupplytotheengine.

Engineexhaustcontainsproductsofcombustionwhichmaybeharmful toyourhealth.Alwaysstartandoperatetheengineinawellventilated areaand,ifinanenclosedarea,venttheexhausttotheoutside.

Inspecttheengineforpotentialhazards.

Donotstarttheengineifthereisa"DONOTOPERATE"warningtagorsimilarwarningtag attachedtothestartswitch.Donotmoveanyofthecontrolsifthereisa"DONOTOPERATE" warningtagorsimilarwarningtagattachedtothecontrols.

Beforestartingtheengine,ensurethatnooneison,underneath,orclosetotheengine.Ensurethat theareaisfreeofpersonnel.

Ifequipped,ensurethatthelightingsystemfortheengineissuitablefortheconditions.Ensure thatalllightsworkproperly,ifequipped.

Allprotectiveguardsandallprotectivecoversmustbeinstallediftheenginemustbestartedto performserviceprocedures.Tohelppreventanaccidentthatiscausedbypartsinrotation,work aroundthepartscarefully.

Donotbypasstheautomaticshutoffcircuits.Donotdisabletheautomaticshutoffcircuits.The circuitsareprovidedtohelppreventpersonalinjury.Thecircuitsarealsoprovidedtohelpprevent enginedamage.

BurnPrevention

SMCS-1000;7405

Donottouchanypartofanoperatingengine.Allowtheenginetocoolbeforeanymaintenanceis performedontheengine.Relieveallpressureintheairsystem,hydraulicsystem,lubrication system,fuelsystem,andcoolingsystembeforeanylines,fittings,orrelateditemsare disconnected.

Coolant

Whentheengineisatoperatingtemperature,theenginecoolantishot.Thecoolantisalsounder pressure.Theradiatorandalllinestotheheatersortotheenginecontainhotcoolant.

Anycontactwithhotcoolantorwithsteamcancausesevereburns.Allowcoolingsystem componentstocoolbeforethecoolingsystemisdrained.

Checkthatthecoolantlevelaftertheenginehasstoppedandtheenginehasbeenallowedtocool.

Ensurethatthefillercapiscoolbeforeremovingthefillercap.Thefillercapmustbecoolenough totouchwithabarehand.Removethefillercapslowlytorelievepressure.

Coolingsystemconditionercontainsalkali.Alkalicancausepersonalinjury.Donotallowalkali tocontacttheskin,theeyes,orthemouth.

Oils

Hotoilandhotlubricatingcomponentscancausepersonalinjury.Donotallowhotoiltocontact theskin.Also,donotallowhotcomponentstocontacttheskin.

Batteries

Electrolyteisanacid.Electrolytecancausepersonalinjury.Donotallowelectrolytetocontactthe skinortheeyes.Alwayswearprotectiveglassesforservicingbatteries.Washhandsaftertouching thebatteriesandconnectors.Useofglovesisrecommended.

CrushingPreventionandCuttingPrevention

Supportthecomponentproperlywhenworkbeneaththecomponentisperformed.

Unlessothermaintenanceinstructionsareprovided,neverattemptadjustmentswhiletheengineis running.

Stayclearofallrotatingpartsandofallmovingparts.Leavetheguardsinplaceuntilmaintenance isperformed.Afterthemaintenanceisperformed,reinstalltheguards.

Keepobjectsawayfrommovingfanblades.Thefanbladeswillthrowobjectsorcutobjects.

Whenobjectsarestruck,wearprotectiveglassestoavoidinjurytotheeyes.

Chipsorotherdebrismayflyoffobjectswhenobjectsarestruck.Beforeobjectsarestruck,ensure thatnoonewillbeinjuredbyflyingdebris.

ElectricalSystem

Neverdisconnectanychargingunitcircuitorbatterycircuitcablefromthebatterywhenthe chargingunitisoperating.Asparkcancausethecombustiblegasesthatareproducedbysome batteriestoignite.

Tohelppreventsparksfromignitingcombustiblegasesthatareproducedbysomebatteries,the Checktheelectricalwiresdailyforwiresthatarelooseorfrayed.Tightenalllooseelectricalwires beforetheengineisstarted.Repairallfrayedelectricalwiresbeforetheengineisstarted.Referto the“EngineStarting”sectionofthisOperationandMaintenanceManualforspecificstarting instructions.

Propergroundingfortheengineelectricalsystemisnecessaryforoptimumengineperformance andreliability.Impropergroundingwillresultinuncontrolledelectricalcircuitpathsandin unreliableelectricalcircuitpaths.

Uncontrolledelectricalcircuitpathscanresultindamagetomainbearings,tocrankshaftbearing journalsurfaces,andtoaluminumcomponents.

Enginesthatareinstalledwithoutengine-to-framegroundstrapscanbedamagedbyelectrical discharge.

Toensurethattheengineandtheengineelectricalsystemsfunctionproperly,anengine-to-frame groundstrapwithadirectpathtothebatterymustbeused.Thispathmaybeprovidedbywayofa startingmotorground,astartingmotorgroundtotheframe,oradirectenginegroundtothe frame.

Allgroundsshouldbetightandfreeofcorrosion.Theenginealternatormustbegroundedtothe negative"-"batteryterminalwithawirethatisadequatetohandlethefullchargingcurrentofthe alternator.

Donotuseaerosoltypesofstartingaidssuchasether.Suchusecould resultinanexplosionandpersonalinjury.

Ifawarningtagisattachedtotheenginestartswitchortothecontrols,DONOTstarttheengine ormovethecontrols.Consultwiththepersonthatattachedthewarningtagbeforetheengineis started.

Allprotectiveguardsandallprotectivecoversmustbeinstallediftheenginemustbestartedin ordertoperformserviceprocedures.Tohelppreventanaccidentthatiscausedbypartsin rotation,workaroundthepartscarefully.

Starttheenginefromtheoperator'scompartmentorfromtheenginestartswitch.

AlwaysstarttheengineaccordingtotheprocedurethatisdescribedintheOperationand MaintenanceManual,"EngineStarting"topicintheOperationSection.Knowingthecorrect procedurewillhelptopreventmajordamagetotheenginecomponents.Knowingtheprocedure willalsohelptopreventpersonalinjury.

Toensurethatthejacketwaterheater(ifequipped)and/orthelubeoilheater(ifequipped)is workingproperly,checkthewatertemperaturegaugeandtheoiltemperaturegaugeduringthe heateroperation.

Flammablefluidsthatareleakingorspilledontohotsurfacesorontoelectricalcomponentscan causeafire.Firemaycausepersonalinjuryandpropertydamage.

Aflashfiremayresultifthecoversfortheenginecrankcaseareremovedwithin15minutesafter anemergencyshutdown.

Determinewhethertheenginewillbeoperatedinanenvironmentthatallowscombustiblegasesto bedrawnintotheairinletsystem.Thesegasescouldcausetheenginetooverspeed.Personal injury,propertydamage,orenginedamagecouldresult.

Iftheapplicationinvolvesthepresenceofcombustiblegases,consultyourCatdealerfor additionalinformationaboutsuitableprotectiondevices.

Removeallflammablematerialssuchasfuel,oil,anddebrisfromtheengine.Donotallowany flammablematerialstoaccumulateontheengine.

Allfluidsthatarecapturedinthefluidspillcontainmentbasinshouldbecleanedupimmediately. Failuretocleanupspilledfluidscancauseafire.Firemaycausepersonalinjuryandproperty damage.

Storefuelsandlubricantsinproperlymarkedcontainersawayfromunauthorizedpersons.Store oilyragsandanyflammablematerialsinprotectivecontainers.Donotsmokeinareasthatare usedforstoringflammablematerials.

Donotexposetheenginetoanyflame.

Exhaustshields(ifequipped)protecthotexhaustcomponentsfromoilorfuelsprayinaline,a tube,orasealfailure.Exhaustshieldsmustbeinstalledcorrectly.

Donotweldonlinesortanksthatcontainflammablefluids.Donotuseflametocutlinesortanks thatcontainflammablefluid.Cleananysuchlinesortanksthoroughlywithanonflammable solventpriortoweldingorflamecutting.

Wiringmustbekeptingoodcondition.Properlyrouteandattachallelectricalwires.Checkall electricalwiresdaily.Repairanywiresthatarelooseorfrayedbeforeyouoperatetheengine. Cleanallelectricalconnectionsandtightenallelectricalconnections.

Eliminateallwiringthatisunattachedorunnecessary.Donotuseanywiresorcablesthatare smallerthantherecommendedgauge.Donotbypassanyfusesand/orcircuitbreakers.

Arcingorsparkingcouldcauseafire.Secureconnections,recommendedwiring,andproperly maintainedbatterycableswillhelptopreventarcingorsparking.

Inspectalllinesandhosesforwearorfordeterioration.Properlyrouteallhoses.Thelinesand hosesmusthaveadequatesupportandsecureclamps.Tightenallconnectionstotherecommended torque.Leakscancausefires.

Properlyinstallalloilfiltersandfuelfilters.Thefilterhousingsmustbetightenedtotheproper torque.

Usecautionwhenyouarerefuelinganengine.Donotsmokewhileyouarerefuelinganengine. Donotrefuelanenginenearopenflamesorsparks.Alwaysstoptheenginebeforerefueling.

Avoidstaticelectricityriskwhenfueling.UltraLowSulfurDiesel(ULSD)posesagreaterstatic ignitionhazardthanearlierdieselformulationswithahigherSulfurcontent.Avoiddeathor seriousinjuryfromfireorexplosion.Consultwithyourfuelorfuelsystemsuppliertoensurethat thedeliverysystemisincompliancewithfuelingstandardsforpropergroundingandbonding practices.

Gasesfromabatterycanexplode.Keepanyopenflamesorsparksawayfromthetopofabattery. Donotsmokeinbatterychargingareas.

Nevercheckthebatterychargebyplacingametalobjectacrosstheterminalposts.Usea voltmeterorahydrometer.

Improperjumpercableconnectionscancauseanexplosionthatcanresultininjury.Refertothe OperationSectionofthismanualforspecificinstructions.

Donotchargeafrozenbattery.Chargingafrozenbatterymayresultinanexplosion.

Thebatteriesmustbekeptclean.Thecovers(ifequipped)mustbekeptonthecells.Usethe recommendedcables,connections,andbatteryboxcoverswhentheengineisoperated.

FireExtinguisher

Makesurethatafireextinguisherisavailable.Befamiliarwiththeoperationofthefire extinguisher.Inspectthefireextinguisherandservicethefireextinguisherregularly.Obeythe recommendationsontheinstructionplate.

Ether

Etherisflammableandpoisonous.

Useetherinventilatedareas.Donotsmokewhileyouarereplacinganethercylinderorwhileyou areusinganetherspray.

Donotstoreethercylindersinlivingareasorintheenginecompartment.Donotstoreether cylindersindirectsunlightorintemperaturesabove49°C(120°F).Keepethercylindersaway fromopenflamesorsparks.

Disposeofusedethercylindersproperly.Donotpunctureanethercylinder.Keepethercylinders awayfromunauthorizedpersonnel.

Donotsprayetherintoanengineiftheengineisequippedwithathermalstartingaidforcold weatherstarting.

Lines,Tubes,andHoses

Donotbendhigh-pressurelines.Donotstrikehigh-pressurelines.Donotinstallanylinesthatare bentordamaged.

Repairanylinesthatarelooseordamaged.Leakscancausefires.ConsultyourCatdealerfor repairorforreplacementparts.

Checklines,tubes,andhosescarefully.Donotuseyourbarehandtocheckforleaks.Useaboard orcardboardtocheckforleaks.Tightenallconnectionstotherecommendedtorque.

Replacethepartsifanyofthefollowingconditionsarepresent:

•Endfittingsaredamagedorleaking.

•Outercoveringsarechafedorcut.

•Wiresareexposed.

•Outercoveringsareballooning.

•Flexiblepartsofthehosesarekinked.

•Outercovershaveembeddedarmoring.

•Endfittingsaredisplaced.

Makesurethatallclamps,guards,andheatshieldsareinstalledcorrectlytopreventvibration, rubbingagainstotherparts,andexcessiveheat.

Usecautionwhencoverplatesareremoved.Graduallyloosen,butdonotremovethelasttwo boltsornutsthatarelocatedatoppositeendsofthecoverplateorthedevice.Beforeremovingthe lasttwoboltsornuts,prythecoverlooseinordertorelieveanyspringpressureorotherpressure.

•Wearahardhat,protectiveglasses,andotherprotectiveequipment,asrequired.

•Whenworkisperformedaroundanenginethatisoperating,wearprotectivedevicesfor earsinordertohelppreventdamagetohearing.

•Donotwearlooseclothingorjewelrythatcansnagoncontrolsoronotherpartsofthe engine.

•Ensurethatallprotectiveguardsandallcoversaresecuredinplaceontheengine.

•Neverputmaintenancefluidsintoglasscontainers.Glasscontainerscanbreak.

•Useallcleaningsolutionswithcare.

•Reportallnecessaryrepairs.

Unlessotherinstructionsareprovided,performthemaintenanceunderthefollowing conditions:

•Whenstartinganewengine,makeprovisionstostoptheengineifanoverspeedoccurs.If anenginehasnotbeenstartedsinceservicehasbeenperformed,makeprovisionstostopthe engineifanoverspeedoccurs.Shuttingdowntheenginemaybeaccomplishedbyshutting offthefuelsupplyand/ortheairsupplytotheengine.

•Donotattemptanyrepairsthatarenotunderstood.Usethepropertools.Replaceany equipmentthatisdamagedorrepairtheequipment.

•Starttheenginewiththeoperatorcontrols.Nevershortacrossthestartingmotorterminals orthebatteries.Thismethodofstartingtheenginecouldbypasstheengineneutralstart systemand/ortheelectricalsystemcouldbedamaged.

PressurizedAirandWater

Pressurizedairand/orwatercancausedebrisand/orhotwatertobeblownoutwhichcouldresult inpersonalinjury.

Themaximumairpressureforcleaningpurposesmustbereducedto205kPa(30psi)whentheair nozzleisdeadheadedandusedwitheffectivechipguarding(ifapplicable)andpersonalprotective equipment.Themaximumwaterpressureforcleaningpurposesmustbebelow275kPa(40psi).

Whenpressurizedairand/orpressurizedwaterisusedforcleaning,wearprotectiveclothing, protectiveshoes,andeyeprotection.Eyeprotectionincludesgogglesoraprotectivefaceshield. Alwaysweareyeprotectionforcleaningthecoolingsystem.

Avoiddirectsprayingofwateronelectricalconnectors,connections,andcomponents.When usingairforcleaning,allowthemachinetocooltoreducethepossibilityoffinedebrisigniting whenredepositedonhotsurfaces.

FluidPenetration

Alwaysuseaboardorcardboardwhenyoucheckforaleak.Leakingfluidthatisunderpressure canpenetratebodytissue.Fluidpenetrationcancauseseriousinjuryandpossibledeath.Apin holeleakcancausesevereinjury.Iffluidisinjectedintoyourskin,youmustgettreatment immediately.Seektreatmentfromadoctorthatisfamiliarwiththistypeofinjury.

Theremovalofsulfurandothercompoundsinultra-lowsulfurdieselfuel(ULSDfuel)decreases theconductivityofULSDandincreasestheabilityofULSDtostorestaticcharge.Refineriesmay havetreatedthefuelwithastaticdissipatingadditive.Manyfactorscanreducetheeffectiveness oftheadditiveovertime.StaticchargescanbuildupinULSDfuelwhilethefuelisflowing throughfueldeliverysystems.Staticelectricitydischargewhencombustiblevaporsarepresent couldresultinafireorexplosion.Ensurethattheentiresystemusedtorefuelyourmachine(fuel supplytank,transferpump,transferhose,nozzle,andothers)isproperlygroundedandbonded. Consultwithyourfuelorfuelsystemsuppliertoensurethatthedeliverysystemcomplieswith fuelingstandardsforpropergroundingandbonding.

Avoidstaticelectricityriskwhenfueling.Ultra-lowsulfurdieselfuel (ULSDfuel)posesagreaterstaticignitionhazardthanearlierdiesel formulationswithahighersulfurcontents.Avoiddeathorserious injuryfromfireorexplosion.Consultwithyourfuelorfuelsystem suppliertoensurethedeliverysystemisincompliancewithfueling standardsforpropergroundingandbondingpractices.

Lines,Tubes,andHoses

Donotbendorstrikehigh-pressurelines.Donotinstalllines,tubes,orhosesthataredamaged.

Repairanyfuellines,oillines,tubes,orhosesthatarelooseordamaged.Leakscancausefires. Inspectalllines,tubes,andhosescarefully.Donotusebarehandstocheckforleaks.Alwaysuse aboardorcardboardforcheckingenginecomponentsforleaks.Tightenallconnectionstothe recommendedtorque.

Checkforthefollowingconditions:

•Endfittingsthataredamagedorleaking

•Outercoveringthatischafedorcut

•Wirethatisexposedinreinforcedhose

•Outercoveringthatisballooninglocally

•Flexiblepartofthehosethatiskinkedorcrushed

•Armoringthatisembeddedintheoutercovering

Ensurethatalloftheclamps,theguards,andtheheatshieldsareinstalledcorrectly.Correct installationofthesecomponentswillhelptopreventtheseeffects:vibration,rubbingagainstother partsandexcessiveheatduringoperation.

Usecaution.Exhaustfumescanbehazardoustoyourhealth.Ifyouoperatetheequipmentinan enclosedarea,adequateventilationisnecessary.

AsbestosInformation

CatequipmentandreplacementpartsthatareshippedfromCaterpillarareasbestosfree. CaterpillarrecommendstheuseofonlygenuineCatreplacementparts.Usethefollowing guidelineswhenyouhandleanyreplacementpartsthatcontainasbestosorwhenyouhandle asbestosdebris.

Usecaution.Avoidinhalingdustthatmightbegeneratedwhenyouhandlecomponentsthat containasbestosfibers.Inhalingthisdustcanbehazardoustoyourhealth.Thecomponentsthat maycontainasbestosfibersarebrakepads,brakebands,liningmaterial,clutchplates,andsome gaskets.Theasbestosthatisusedinthesecomponentsisboundinaresinorsealedinsomeway. Normalhandlingisnothazardousunlessairbornedustthatcontainsasbestosisgenerated.

Ifdustthatmaycontainasbestosispresent,thereareseveralguidelinesthatshouldbefollowed:

•Neverusecompressedairforcleaning.

•Avoidbrushingmaterialsthatcontainasbestos.

•Avoidgrindingmaterialsthatcontainasbestos.

•Useawetmethodinordertocleanupasbestosmaterials.

•Avacuumcleanerthatisequippedwithahighefficiencyparticulateairfilter(HEPA)can alsobeused.

•Useexhaustventilationonpermanentmachiningjobs.

•Wearanapprovedrespiratorifthereisnootherwaytocontrolthedust.

•Complywithapplicablerulesandregulationsfortheworkplace.IntheUnitedStates,use OccupationalSafetyandHealthAdministration(OSHA)requirements.TheseOSHA requirementscanbefoundin"29CFR1910.1001".

•Obeyenvironmentalregulationsforthedisposalofasbestos.

•Stayawayfromareasthatmighthaveasbestosparticlesintheair.

Softwrap

Keeptheengineroomventilationoperatingatfullcapacity.Wearaparticulaterespiratorthathas beenapprovedbytheNationalInstituteofOccupationalSafetyandHealth(NIOSH).Wear appropriateprotectiveclothinginordertominimizedirectcontact.Usegoodhygienepractices andwashhandsthoroughlyafterhandlingSoftwrapmaterial.Donotsmokeuntilwashinghands thoroughlyafterhandlingSoftwrapmaterial.Cleanupdebriswithavacuumorbywetsweeping.
