Lodi farm gets major makeover

Uncle-nephew team brings rundown dairy back to life By Stacey Smart

LODI, Wis. – Jerry Koch and Mark Kruchten breathed new life into a farm that was once falling apart in Lodi, Wis. The farm needed a great deal of attention, but Koch and his nephew, Kruchten, could see its potential. Since becoming the farm’s new owners in February, the uncle-nephew team has put in thousands of hours to turn the dairy farm into something they both can be proud of. “I’m probably the only dairy that started up this year,” Kruchten said. “But this is what I always wanted to do,

and in the set up I always wanted to do it in – a freestall barn and milking parlor.” The farm received a topto-bottom overhaul from Kruchten and Koch, who have been farming together since Kruchten was 10 years old. In addition to milking 110 cows, they farm 850 acres. They transformed dirty and dilapidated buildings into clean and sturdy structures. Old and outdated equipment was replaced with new and current technology. Issues of all kinds were xed throughout the farm, giving it a fresh look both inside and out. By July 1, the farm was ready for cows. The majority of the herd came from Koch’s

The rst few weeks were a challenge as cows adjusted from the stanchion barn to milking in a double-8 parallel parlor. “That rst milking took nine hours,” Kruchten said. “Now, it’s just a two-hour job, three hours with scraping. … It’s just the two of us. We have no hired help. Just seasonal help for crops.” For the last nine months, the duo has been in a state of constant remodeling. They xed awnings, installed new doors, put on new gates, redid block walls, washed down barns and much more. “These barns were literally black inside,” Kruchten said. Now, they are sparkling white, and a visitor could easily mistake the buildings as

new. The farm is not short on buildings as it includes a total of 10, plus two houses, which Kruchten and Koch have updated to rent out. Built in 2016, the 136-stall freestall barn is the newest of the structures and required the least amount of work. Kruchten plans to remove the bedded pack from the barn and add more stalls. “I want to eventually increase cow numbers to 150,” Kruchten said. “That will be the maximum.” They added headlocks and did other updates to a small barn built in 1993 that will be used for treated and fresh cows. This barn will be used for treated and fresh cows in the future at Mark Kruchten and Jerry Koch’s dairy near Lodi, Wis. Kruchten and Koch added headlocks and new gates in this barn, along with other updates. Kruchten said the parlor was in decent condition, but the milkhouse needed updating. “We put in new hot water heaters, a new milk receiving jar and plate cooler,” he said. These updates improved energy efciency, decreasing their monthly electric bill sevenfold from what the previous owners were paying, said Kruchten. Empty of cows for ve months when they bought it, the farm was not a ghost farm for long but was still in desperate need of attention. They also cleared trees to allow in

more sunlight, removing 120 loads of debris from an overgrown area located at the back of the farm. A scenic property featuring a pond out front, this farmsite is one of six owned by Koch and Kruchten, who also raise 300-400 steers. All their farms house cattle, but the farm in Lodi, Wis., is the only one with milk cows. The rest of the farms, which were purchased over a course of about 30 years, are located in the Dane, Wis. area within a 4-mile radius of each other. Turn to LODI | Page 5

ConƟnued from LODI | Page 4 “At least one of us goes to all six farms each day,” Kruchten said. They are in the process of redoing the calf barn. They added a new concrete pad in the middle of the barn as well as a new ceiling and new lighting. They also raised up the door so water cannot get in to prevent ooding issues the building was previously subject to. The barn will have 50 calf stalls and will also be used to raise steers. At times, Mark and Jerry have had up to 110 calves on milk at once, most of which were steers purchased by Mark. “We really hit the calf stuff hard around 20112012,” Mark said. “Now we nish about 150 steers per year and plan to increase steer numbers by around 50 head.” Calves are housed at Koch’s farm until the calf barn remodel is complete, which should occur before winter. “We couldn’t have used this place the way it

was,” Koch said. “And, we could’ve never done all the work ourselves.” Mark’s uncle, Don Kruchten, helped out a lot along with electrician, Jimmy Lord; Terry Kalscheur and Pete Schmidtt who assisted with excavation/ cleanup; Karla Meinholz who helped pick out cows to add to the herd; and Mulcay Farms who Koch and Kruchten made feed with. They purchased 180 acres of land with the farm on which they planted corn, soybean, hay and wheat this year. “Finishing up the calf barn and adding more stalls in the new freestall barn should pretty much wrap things up for now,” Kruchten said. This will allow Koch and Kruchten to start 2020 off on the right foot at a farm boasting a night-andday difference from one year prior. The pair has come a long way in less than one year’s time but said they are far from done. “It’s a work in progress,” Kruchten said.

Vir-Clar Farms dramatically reduces feed costs through automation By Stacey Smart

FOND DU LAC, Wis. – Vir-Clar Farms, of Fond du Lac, Wis., is no stranger to automation. The 2,000-cow, 3,500-acre operation has a state-of-the-art feed center which automates nearly every step of the feeding process – from onsite ingredient access and loading to feed delivery – saving the farm signicant

dollars in annual feed costs. Vir-Clar Farms showcased the technology to fellow producers and industry professionals Oct. 24 as part of the Professional Dairy Producers of Wisconsin’s Feed Management, Storage and Tracking Tour. When the farm owners geared up for an expansion in 2015 to take cow numbers from 1,200 to 2,000, they soon realized their old feed center designed for 900 cows would not be adequate. “We needed to start over,”

Grant Grinstead said. “We were buying a couple hundred thousand bushels of corn from two to three different feed mills and thought, ‘Why not bring the corn here instead where we can dry, store and grind it ourselves?’” Grinstead is in charge of VirClar Farms’ business development and manages the farm’s grain, feed, purchasing and digester, which powers the farm and 800 area homes. Grinstead compared it to the Field of Dreams philosophy that, “If you build it, they will come.” He was right as the farm received more offers for corn than it had room for. “It was a madhouse,” Grinstead said. “We turned down 80,000 bushels of corn that rst year in 2017. We try to do a good job in our neighborhood, and when

people saw an opportunity to save fuel, time by selling their corn to us, they jumped at it.” The corn is now kept onsite in storage bins, which Grinstead said are a must for automation. mill that produces a dry corn capacity of 495-505 microns with low standard deviation. The grain center also includes a 500-ton bushel pit. “Now I get corn when I want it,” Grinstead said. The corn and other ingredients from the bins and feed bays are used to make the rations for the farm’s animals. All recipes begin in the control room, or feed kitchen, where batches are powered using a Programmable Logic Controller (PLC), which controls bin ingredients and mixing commands. The farm uses a program called TMR Tracker™ to manage inventory and monitor costs. The tracker houses rations, pen groups, ingredient inventory and the feeding plan, which is then integrated with the Trioliet mixer batching software. Vir-Clar Farms is one of the rst using the Trioliet stationary mixer that incorporates ingredient loading automation. A full cycle of feed making takes 20 minutes, which includes the six minutes and 30 seconds it takes the mixer to mix a batch. The 1,150 cubic feet mixer mixes batches as large as 26,000 pounds for cow rations and as small as 7,000-11,000 pounds for calf rations. Vir-Clar Farms makes 16 batches daily, including recipes for milk cows, milking heifers, dry cows, pre-fresh cows, fresh cows, calves and heifers. Batches are split across three groups at most. The system releases four to ve batches at a time. The system never sits idle. As soon as the mixer is empty, the door closes and the next batch is started as feed delivery and cleanup begins. The auger brings feed into the mixer, which lls to 80% capacity before slowing down to ensure accurate ll of each ingredient – a feature that limits overage and underage. Prior to this system, batch mixing was subject to human error. “Now, we control the ingredients and have seen a big improvement in accuracy,” Grinstead said. The automated feed system maintains accurate inventories and keeps batch ingredient deviations to an absolute minimum. Grinstead mixed several batches during the tour so guests could see the system in action. Corn had a 6-pound difference between what the recipe called for and what was put in the mixer; gluten was off by 3 pounds; bloodmeal by 1 pound; cottonseed by 2 pounds; and wet gluten by 8 pounds. Grinstead said ingredients added to the mixer via payloader, such as forages, are allowed a larger deviation – within 10 pounds. “Sometimes our guys beat that by a lot,” he said. “The system gives feeders a score card, and it becomes a competitive game to see who can be the most accurate. We have a two-pronged approach to our accuracy. One, we make the right amount of feed. And two, we deliver the correct amount to each group. We shoot to deliver the most accurate ration consistently every day.” Deviation across all ingredients is a mere 0.5%, with feed overage equating to only 2 cents per cow per day. Grinstead said the grain center easily supports the farm’s animals and could probably feed an even larger number. “With 2,000 cows, the investment pays for itself quick – in less than 10 years,” he said. “Sometimes you have to spend money to make money, and that’s what we did.” Cows at Vir-Clar Farms average 95 pounds of milk per day with 3.9% butterfat and 3.2% protein. Grinstead said milk production did not change much by automating the feed process, but it has become more consistent. He also said having a backup plan is important when building a system like this. That is why the farm installed drops on their augers which allows them to bring in another mixer if needed. “In the future, we want to add a dust collection system,” Grinstead said. “Ground straw and dry hay produce a lot of dust, and we want to contain as much as possible.” Feed automation at Vir-Clar Farms has saved a substantial amount of money and increased efciency. “Automation isn’t for everyone,” Grinstead said. “But, you can’t be afraid of it either. Automation is your friend, and we have to gure out how to harness more of it in production agriculture.”

What dairy or ag-related extracurricular activities are you involved in? I’m involved in 4-H, FFA and Wisconsin Junior Holsteins. I also participate in dairy judging where my team and I have had great success over the years, including winning the state, national and world dairy judging competitions.

Who do you look up to? My grandpa Mike has always been a role model to me. His word is gold, and he’s the most knowledgeable person I know when it comes to anything agriculture. I particularly enjoy talking cows with him and picking his brain for any advice on buying and raising my own show heifers.

Why are you involved in these activities/organizations, and what is your favorite? I continue my involvement in these activities/organizations because they’re where many of my best friends are. I’m fortunate enough to have met great and impactful people in this industry, and these organizations/activities give me the chance to meet up and converse with these individuals. My favorite organization is Wisconsin Jr. Holsteins, as it’s the organization that my closest friends are a part of. Wisconsin Jr. Holstein events bring us together.

Tell us something about yourself that many people do not know. I’m a self-proclaimed Packers super-fan. I’ve experienced plenty of drowsy Monday morning milkings from staying up late to watch my beloved Packers. Often my mood on Mondays is a reection as to whether or not the Packers won.

Tell us your best experience during your time in these activities/organizations. Wisconsin Jr. State Fair. It’s the highlight of my summer every year. I like growing up on a farm because you get more activity and you learn more. You aren’t just sitting around watching TV 24/7. Maddie Wallerman 8 years old When do you help with chores? I like being able to see the kittens and getting to explore everything on the farm. My least favorite chore is cleaning the

stalls because I don’t like the smell of poop. What is your favorite animal on the farm? I like my calf Strawberry and my other heifers Hershey the Hereford and Dizzy. What do you want to be when you grow up? I want to be on America’s Got Talent and make a lot of money that I can bring home and bring back to the farm. I’m going to dance and sing. If you had your own farm, what would it look like? It would have lots of owers and animals like beef, especially Angus, and Holsteins and Jerseys. I would have a pink barn, and there would be sunowers around there. I won’t charge my employees as much. They wouldn’t have to pay me because I would be a nice farmer. What is your favorite subject in school? I love everything at school. What is your favorite dairy treat? I like ice cream, vanilla and cookie dough and cotton candy are my favorites. What is the best thing about growing up on a dairy farm? I like being able to experience and learn about everything on the farm. I like visiting the animals.
