sibile.

Cleaning the anilox roller WE CONTINUE THE PATH OF TECHNICAL STUDY IN THE WORLD OF FLEXOGRAPHIC PRINTING ON CORRUGATED CARDBOARD TALKING ABOUT THE CLEANING OF THE ANILOX ROLLER, THANKS TO THE PRECIOUS CONTRIBUTION OF EDOARDO FONTI, CORRADO BIANCHI AND MAX COLOMBO, COORDINATED BY SIMONE BONARIA

W

HY CLEAN THE ANILOX ROLLER? The anilox roller is without a doubt the heart of flexographic printing. As seen in the previous issue, the anilox roller is entrusted with the task of transferring a predefined quantity of ink onto the plate in the most uniform and homogeneous way possible. The printer has a dedicated anilox park for each machine and, among them, depending on the work to be produced, selects the most appropriate ones according to the type of subject, the definition and the

6 CONVERTER & Cartotecnica

degree of coverage that you want to obtain. However the performance of the anilox degrades with use, both due to the wear of the ceramic coating and, in particular, due to the residue of ink, coating or glue, and of the related polymeric vehicles; in fact they tend to dry out and occlude the cell, limiting its capacity and therefore the transfer. This is why effective and above all regular cleaning is essential to ensure consistency of print quality over time. Cleaning methods and products, as well as the frequency of their use, must be defined case by case according to the inks (coatings or

glues) in use: it is however essential to act promptly on the anilox, before dry residues are created in the depth of the cell. In fact, the ceramic of the covering has a surface tension that basically causes the anilox rejects the ink, in this way the anilox is ‘eager to get rid of it’ as soon as possible. When the dry residue (pigment or resin) accumulates on the ceramic surface, this tension is less, and the transfer begins to be less effective, because the anilox begins to retain more ink. Another element that should not be underestimated is the ‘apparent cleaning’ of anilox: inks are a mix of pigment, solvents and resins. There is a tendency to define the anilox free of pigments that can contaminate the next job (we can practically change from black to white), but often the possibility that the resin (basically a polymer) has remained attached to the covering is neglected: being transparent, a visual check is not enough, but the effect of reducing the capacity rate of the anilox is significant. Finally it should be remembered that only

an effective cleaning of the anilox, perhaps combined with capacity control, allows us to understand when the ceramic covering must actually be regenerated. In the image above on page 4, colors help to interpret the image: in particular, the integrity of the cell shoulders (part in red) and the good degree of cleanliness (part in blue) are highlighted. HOW TO CLEAN THE ANILOX ROLLER? The cleaning methods of an anilox are varied, and we can divide them into three macro-categories: • cleaning inside the printing machine; • manual cleaning with solvent or specific products; • cleaning outside the printing machine. All macro-categories are in turn divided according to the technology used for cleaning: • bicarbonate; • ultrasound; • manual; • laser.

PULIZIA A ULTRASUONI

PULIZIA LASER

BICARBONATE CLEANING Very popular in the corrugated cardboard sector for its versatility and ease of use, in fact the machine is often mounted directly on the printing machine to avoid disassembling and handling very large and heavy rollers. Bicarbonate cleaning can be divided into two types. The first, also known as “vacuum”, uses a low pressure jet in which there are very small bicarbonate spheres which are rotated thanks to a suction system and pushed into the anilox cell by removing the residues. The second, called “pressure”, works in the same way but uses another pressure for the distribution of the granule. PRO: • the process is safe for staff, and for the environment; • it does not require any special treatment for the disposal of the residue; • the system is very easy to use and takes up little space. VERSUS: • any residue of the powders used can

remain in the anilox cells even after rinsing it; • limited to low screen rulings ULTRASONIC CLEANING Ultrasonic waves and a suitable detergent are used to clean the anilox roller. The anilox rotates in the hot solution of the cleaning detergent (for example caustic soda). Ultrasonic waves activate the cavitation process, creating bubbles of gas. Their implosion in contact with the roller releases pressure and temperature. This process facilitates the dissolution and disposal of dirt in the cells of screened cylinders. PRO: • ultrasonic cleaning is very effective with all types of inks used in flexography; • the ultrasonic washing machine is very easy to install and use; • thanks to the filter system, the cleaning solution can be used multiple times, this is really cheap; • the costs related to the investment are quite low.

VERSUS: • in case of mechanically damaged anilox, the cleaning products can go up to the metal parts, thus causing their corrosion or deformation; • the roller must be cooled down to room temperature before being put into the machine again. LASER CLEANING Laser cleaning is based on the principle of transferring large quantities of energy concentrated on a very small surface, that is the section of the laser beam: this produces the ablation of both pigment and resin residues from the cell. Generally a suction system then conveys the residues in a special filter. The frequency of the laser beam and its power are designed to be effective in the ablation of residues but harmless for the ceramic covering: it follows that today it is probably the most effective and less dangerous cleaning system for anilox, preserving both the structure and the covering.

MANUAL CLEANING To date, the most widely used method performed by the operator in line or off the machine and is one of the most spread methods. It is carried out using liquid or gel-based chemicals that guarantee the adherence of

the product on the cylinder, you can also help yourself with rags, sponges or special brushes. It is really important to use only dedicated products and equipment in the sector, using not-specific products could ruin the anilox or worsen its condition. Different chemicals are used on the market, from acid products to basic and neutral pH products, the selection of the optimal product is always up to the operator. To keep the cells of the anilox always empty, with manual cleaning, regular weekly maintenance is enough, which can be performed both inside and outside the machine with an easy to perform operation, namely: 1. simply spread the chemical on the roller to be cleaned; 2. leave the product to act according to the manufacturer’s specifications; 3. remove the product to eliminate the ink in the cell; 4. light pressure can also be exerted with a sponge; 5. rinse with a normal detergent and water; 6. dry.

If the equipment is equipped with an automatic inking and washing system, just perform a quick wash cycle. After analyzing the manual cleaning method, let’s analyze the three macro-families of chemical products: The acid products are very aggressive and dangerous for the operators who use them, the right precautions must be used, use always gloves, goggles and masks. They are effective but require a laying time of never less than 20 minutes and a maximum of 2 hours; very effective on solvent-based and UV inks, but they are not very effective on water-based inks and especially with water-based inks + catalyst, in this case they require a laying time of up to 12/24 hours. Solvent-based products are obviously useful with solvent-based inks, thanks to their affinity they are able to return dry ink to semi-liquid state and facilitate its removal, the problem is the high volatility rate of the product, therefore they are annoying to operators who use them, even if wearing a protective mask. Finally, there are neutral pH products, it

12 CONVERTER & Cartotecnica

is not much that they are on the market and often they are not yet well known and used, they work by disintegration by chemical affinity, they are not toxic and dangerous products therefore they are very practical to use, some of them also have a high percentage of biodegradability. They manage to clean all types of inks including coatings and glues, often requiring even a short laying time on the anilox. Brushes and sponges are often used for these types of cleaning, brass brushes are for chromed aniloxes and steel ones for ceramic aniloxes, instead magic sponges for all types of aniloxes are very useful even if they are disposable. PRO: • very competitive prices; • the chemicals are practical and fast, they can also be used on machine side; • they do not require a large investment by the company; • if you choose the most suitable product for the type of cleaning to be performed, cleaning can be quick and practical.

tipo di pulizia risulta scomodo.

VERSUS: • some products are as dangerous to handle as acid products; • they require disposal; • sometimes when aniloxes are very large this type of cleaning is cumbersome In the photos on forthcoming page, anilox cleaning results: manual cleaning and with neutral pH chemicals. WHY CLEAN THE ANILOX? - Print quality; - reduction of downtime; - constant efficiency of anilox rollers capacity; - reduction of waste of paper and film during start-up; - maintenance of components. The purpose of a modern anilox roller is to correctly dose the ink needed on the matrix, therefore it is clear that, if the cells become clogged, it will not be possible to transfer the correct amount of ink required by the characterization. Cells can be occluded for various reasons,

one of the first methods and “tricks” is to use the automatic on-line cleaning cycle, to immediately remove the ink layer that has just been used is the first solution to be put in place to inhibit the cell occlusion process. WHEN CLEAN THE ANILOX? It is important to keep the anilox clean after each job, to do this a good automatic washing system in the machine is essential, to wash deeply every color change. If you do not have an automatic washing, when not using the printing unit it is recommended to circulate water and detergent. This will allow you to delay the intervention of a deeper cleaning such as those seen in this article. A good method to identify the moment in which to carefully clean the anilox is the use of a 3D scanner, capable of measuring the volume of the cell, and through special databases of the aniloxes that are used, it is possible to know and compare the status of the anilox.

n the Sada Group, Antonio Sada & figli, specialized in the production of corrugated cardboard, received the Italian Historic Company brand from Unioncamere. A nice milestone also because to get this it was necessary to document over 100 years of history. Today Sada Group has 6 factories and one under construction, 456 employees and a turnover of 123 million euros. Sada Packaging, part of the Group, was born in 2006 to expand and complete its range of products by placing corrugated cardboard packaging alongside with folding cartons and microwave packaging.

16 CONVERTER & Cartotecnica

Thanks to the many years of experience of technicians and experts in the corrugated cardboard sector, Sada Packaging, located in Pontecagnano, has overturned the classic pre-print technology used by traditional cardboard converting, because it was the first to apply an exclusive and innovative direct printing technology on the microwave post-print. The microwave processing is carried out with Quantum technology that allows you to create a structure that protects and preserves the product inside thanks to the wave, maintaining excellent printability and halving delivery times for customers. In 2016, Sada Packa-

ging celebrated its tenth anniversary by increasing the capillarity of its national presence: the acquisition of Cartotecnica Travagliati, in the province of Verona, gave birth to Sada Packaging Verona and completes the group’s technological offer with smaller formats. LARGE FORMAT PACKAGING AND SHORT RUNS The industrial packaging printing market is characterized by larger formats and shorter runs for packaging that must be printed in numerous variations, and all this requires the possibility of carrying out job changes quickly and efficiently. The Speedmaster XL 145 not only meets the needs of a large print format (1060 x 1450 mm) but optimizes processes with its high level of automation and ensures cost-effective print production. Intellistart allows quick job preparation and job changes; with Prinect Inpress Control 2, spectrophotometric reader, it is possible to print reliably and economically even the most difficult subjects that require many spot colors in high quality.

The Speedmaster XL 145 is a very robust machine. For example, the drying systems are designed so that the machine can easily reach the maximum speed of 18,000 sheets per hour. Even the very stable inking systems, the streamlined and efficient sheet path, the measurement in line with Prinect Inpress Control 2, the inline finishing options and the modular logistic approach guarantee a regular production with the highest quality and productivity. Today end users want packaging with high quality finishings, which pose new challenges to achieve economic and ecological production anyway. The technology of the Speedmaster XL 145 allows printers to achieve maximum productivity even with products with this type of finishings. A NEW OFFSET FOR SADA PACKAGING Mirko Aliperta, general manager of Sada Packaging, explains the reasons for this choice: “after careful evaluation of the existing offset machines on the market capable of printing

www.edigit.it on cardboard, we chose the Heidelberg Speedmaster because it includes cutting-edge technology that ensures at certain performances excellent quality and extremely fast response times; not only it is the right solution to expand our offer but it is also an investment motivated by specific market and customer requests; we chose a configuration that would allow us to make coatings if necessary”. The machine was installed in early January 2020 and this investment is part of the growth plan for the two-year period 2018-2020, for which Sada Group has allocated 25 million euros, “we are still in the production training phase and not in real production, but in any case we were able to immediately appreciate the great capabilities of the Heidelberg Speedmaster”, concludes Mirko. “Sada needed a machine with higher performance, reduced start-up times and productivity: the new Speedmaster, which started printing production tests in January, allows to significantly reduce waste and is equipped with in-line spectrophotometric control; already in the test phase Sada managed to print 15-16 thousand copies on substrates that can reach a maximum of 1.6 mm; job changes are also fast, in these early stages operators made 5 job changes in 8 hours, noting excellent color stability that they previously had some difficulty to manage”, says Anacleto Piccioli, sales manager for Heidelberg Italy in Campania. The installed configuration consists of 7 printing units plus one group for coating, in addition Heidelberg’s Push to Stop technology ensures a high level of automation which will increase production and quality potential compared to before: in fact if before three printing shifts were needed to feed a die-cutting shift, with the new Speedmaster XL 145 just one is enough. Once again Sada Group demonstrates to base its growth on concrete values such as the constant renewal of its machinery to respond to market needs, proposing itself with high quality products.

Nachum Korman, Chief Commercial Officer at Landa Digital Printing, declared that the companies that decide to invest with Landa Digital Printing are real pioneers and for this reason they become partners and not only customers; also passion for technology and engagement that customers find at Landa Digital Printing’s site in Israel are an important element. Training is fundamental to optimize the potentialities of these solutions, for SCHELLING was not an easy task, but with help of Landa Digital Printing’s technicians they succeeded in achieving amazing results: now the machine is in real production and the company won already

22 CONVERTER & Cartotecnica

an important prize. Last year SCHELLING participated in the Druck & Medien Awards for the first time and got the gold prize as “Digital printer of the year”, the Jury was impressed by the print quality shown by Landa S10 on different substrates and grammages, from 40 to 650 g/sm. LANDA DIGITAL PRINTING’S APPROACH AND INSTALLATIONS IN THE WORLD It’s very clear that to replace conventional print technologies, new ones must at least match their capabilities to guarantee mainstream production: Landa Digital Printing machines combine the versatility and short-run economics of digital printing with the qualities and productivity of offset printing, Korman explained this concept: “Landa Digital Printing digital solutions assure the widest color gamut, sharpest images because of Landa NanoInk® colorants and for the same reason printing can be carried on any substrate without treatment; also the format is important,

B1 is print industry’s most common format; productivity is 6500 sheets/hour for Landa S10 to print folding carton, 3250 sheets/hour for Landa S10P for commercial printing and for Landa W10, flexible packaging, is 100 MPM”. Landa Digital Printing machines are naturally sustainable because they do not use plates and Landa Nanoink are water-based inks. The Landa Digital Printing Group, headed by Indigo founder Benny Landa, includes four units: Landa Digital Printing, that develops and builds the machines; Landa Digital Printing Labs, the group’s innovation arm, which explores nanotechnology for use in solar energy, automotive coatings, 3D printing and other fields; Landa Digital Printing Ventures, which invests in early stage companies with complementary disruptive technologies; Landa Digital Printing Fund, which promotes the narrowing of socio-economic gaps in Israeli society. Landa Digital Printing also announced a new partnership with EyeC at the event. EyeC’s renowned quality control solution,

combined with an embedded Landa contact image sensor, enables the detection of print defects throughout the printing process. The new solution meets the needs of Landa customers across various market segments, for 100% inspection in their production workflow. Landa Digital Printing has many installations all over the world. As regards Landa S10: in the USA they are six among them Virtual Packaging, Marketing Alliance; Grupo Gondi in Mexico; in Germany SCHELLING and Edelmann; in China ZRP and in Israel Graphica Bezael. For Landa S10P until now Quantum and Mercury in the USA, Groupe Prenant in France, Bluetree in GB and BluePrint in Germany. with nano-pigment particles that measure tens of nanometres in size. In comparison, good quality offset inks have a particle size of approximately 500 nm, at least ten times larger. In inkjet printing the jets transfer the image directly onto the substrate, instead Nanography first ejects the Landa NanoInk dispersions onto a unique heated blanket, and only then the ink is transferred from the blanket to the substrate in the form of an ultra-thin film. The droplets are ejected onto a blanket from ink ejectors that are mounted on print bars, the blanket is positioned 1-2 mm away. Each print bar prints a specific color. Landa Nanographic Printing® Presses are equipped with eight print bars and are therefore capable of printing up to eight different colors simultaneously. Furthermore, the eight print bars can be employed for CMYK, spot or specialty colors such as white. On the occasion of our visit at SCHELLING we saw a practical demo of this ink deposition on a heated flat blanket: each ink droplet spreads immediately and very quickly loses its water, when all

24 CONVERTER & Cartotecnica

water is evaporated, the ink becomes an ultra-thin, dry polymeric film on the blanket. When pressed into contact with the printing substrate, this thin 500-nm layer of ink instantly bonds tenaciously to the substrate, but without penetrating it. In this way the resulting images are tough, abrasion-resistant, do not need post-drying and leave no residual ink on the blanket. During demo we could realize of it, because the printed image was really dry. Afterwards the printed output can be processed with whatever finishing equipment. Blanket material is very special since Landa Digital Printing declares that its average life, obviously depending on substrate type, should be about 500,000 sheets. NO WATER, NO TREATMENT AND BRIGHTER PRINT The process is innovative because nano-sized pigments absorb much more light than other pigments, and thus permits images with ultra-sharp dots of extremely high uniformity, high gloss and a broad

CMYK color gamut, covering at least 15% more Pantone colors than offset printing. Since you eliminate the absorption of the liquid ink carrier by the substrate, the ink layer is very thin, allowing digital printing at

■

very high speeds. Because of reduced absorption you can print on ordinary untreated paper stocks, whether coated or uncoated and on practically any plastic packaging film or label stock.

die-cut boxes produced with flexo, offset and digital technologies. With these potentials, the company is able to satisfy not only the requests of small and medium-sized enterprises but also of large companies, making the management of the processes very heterogeneous. Given the growing volume of business

and many requests, Euroscatola needed a software that would simplify pre-production process by finding the winning ally in Docupoint, able to meet these needs. This choice proved to be strategic, as it identified B+B as the ideal partner for the acquisition of a software capable of improving the relationships between commercial and technical offices, thanks to the complete knowledge of daily dynamics of a technical office and skills in the development of ERP software for packaging. The main objective was to insert an information system able of improving the service and the quality of responses to the customer and at the same time optimizing the work for all the internal resources employed in pre-production activities. Managing in an orderly manner what are commonly called internal orders, i.e. requests made by the customer that do not actually constitute a job order, but which are preparatory for receiving the order from the customer. Therefore it’s obvious the strategic impor-

tance of all these activities, as being able to respect the desired response times, proposing an ideal solution based on customer expectations, reducing not-conformities, implementing an automatic communication system between the departments, but also the request of printing plates and die cutting forms to suppliers, planning the activities of all resources within these offices through a graphic planner that allows you to monitor in real time the workload for budgeting, structural design, sampling, graphic design, performance study of papers and quality, because all this allows traceability of these operations as well as the possibility of making directional analyzes that help make commercial and strategic decisions. family for 30 years, proposing the most suitable investments that comply with the corporate strategy. What were the initial needs behind the installation of Docupoint? “The initial goal was to insert a software for the management of commercial activities, but soon we realized that a classic CRM was not enough for us, as we do not offer static products to our customers, for us every time it is a new project, a tailor-made suit that must be developed on the specific needs of the customer. These conditions necessarily require constant and orderly dialogue between the various commercial and technical departments, therefore the need to cover all these needs with a single IT system. For this reason, we chose Docupoint, as in addition to all CRM classic functions, it also has the management of the technical office and the management of both these activities was exactly what we needed. It would be an understatement to define Docupoint only a CRM, we consider it a

30 CONVERTER & Cartotecnica

ERP of the pre-production step or a planner and manager of requests in real time that helps us keeping track of all activities by sharing them between departments, speeding up times, reducing errors and activities that don’t have added value. Based on the results obtained from the management of the commercial and technical office, we have also implemented Docupoint for the part relating to quality, that is, customer complaints and those towards our suppliers, which was previously managed via e-mail and through forms filled directly in the various departments. Together with B+B we managed to create a data flow through new formats involving the Quality Manager, the commercial department, the technical office, the production for supplier complaints and the accounting for the issuance of credit notes, making it become a fully automatic system”. What specific needs has Docupoint been able to meet? “Thanks to its specificity and flexibility, now

we manage everything that before its implementation was processed on paper, through long and frequent phone calls or e-mails. This often led to information loss and entailed the risk of not processing requests completely, lengthening the time required to process requests. By using Docupoint we have been able to improve the quality of relations between commercial and technical departments, empowering all the functions involved in the various projects and giving visibility of the time necessary to carry out the various activities required. Thanks to some specific features of the software such as the insertion of mandatory fields, nothing is left to chance having the ability to share the same data between departments. A very necessary need was also to completely reorganize the technical office. Before the adoption of Docupoint, salespeople were not aware of the real amount of work that we had to manage within the design department and therefore were unable to give any indication of the time required for carrying out the work.

Through the Planner now it is possible to have at hand the situation of each activity from technical design to sampling, from graphic design to outsourcing of processes up to color management. Based on specific colors, each activity highlights its progress, if the sample is ready to be shipped, if it is awaiting approval or must taken in charge by the next activity, such as, for example, budgeting. With this planning now it is possible to understand and manage emergencies. Also for this reason, the relationship between sales department and technical office, that sometimes found themselves in conflict due to delays in the execution of projects, has improved. Now both can quickly and easily understand where there is need for support and which phase of activity is most hindered. People are more encouraged to collaborate and fill in the correct information, paying more attention to the process as a whole. The situation of each individual customer is grouped in a single tab. Personal data, accounting, logistics, sales representatives

the possibility of integration towards our management system as well as native integration with ArtiosCAD design software”. How many people use Docupoint, in what role do they operate and to manage which activities? “The commercial organization is made up of commercial officials, sales agents and back office employees. When the brief for a new project is compiled, dialogue is activated directly with the technical office which is dedicated to structural design and sampling. A structure of 21 people who use together Docupoint to manage their daily activities. I do not hide the initial skepticism of some salespeople due to a new operating method, but after a few weeks the whole team understood its added value, making its use an indispensable organizational routine. Concrete and positive results, to the point that in a short time we decided to implement Quality and non-compliance management in Docupoint, where 5 other people are active”.

What type of selection did you make and why did you choose Docupoint? “We chose Docupoint because we knew B+B as our supplier of ArtiosCAD and Kongsberg plotter. We trust B+B and we were aware that their product would prove to live up to our expectations. We know that it is a specialized structure that perfectly knows

the business and the internal problems that can happen in such a particular sector as that of packaging. When we contacted B+B we did not have software that carried out these activities, there were studies in progress with other systems but due to the complexity of the user interface, the incompleteness of data and the reduced flexibility, those projects were never started.

Wrong facts and the problems they cause.

A famous author once said: “A lie will go round the world while truth is pulling its boots on.” It is the same with investments: What seemed to be good value at the beginning will often be considerably more expensive in the long run. How is it possible to get high performance for low cost? It isn’t. The effort needed to be the best will always be high. However, in the long term, the best quality will always give the best results. Anyone who compares all the facts for the life cycle of an investment will very quickly realise this. And will be happy that this truth is proven in the return on investment.

S

imec Group was born as a company operating in the galvanic sector mainly at the service of the textile industry, leading in the northern area of Milan at that time. It soon began to diversify its offer in the new growing printing industry, the ‘flexography’: it is an all-in! Soon, the company converted its core business by investing resources in the construction of specific equipments capable of generating the most complete range of mechanical engravings in

38 CONVERTER & Cartotecnica

the sector, most of which are still in use. Another important opportunity was seized in the 1970s, with the introduction of the first roller production line devoted to the Tissue Converting and Nonwoven industries: the engineering capacity grew to the point of founding, in 2000 and in partnership with Fabio Perini, Engraving Solutions, a leading company in the Tissue Converting and other sectors orbiting around the world of embossing. The order of the first laser equipment for the

engraving into ceramic rollers dates back to 1987: Simec became the third producer of this type of anilox rolls in the world. The success obtained led, in 1992, to the opening of a dedicated factory in central Italy; today, the Montefino industrial pole is an excellence worldwide recognized, both in

terms of quantity of equipment and quality of the product offered. The constant policy of portfolio diversification together with the consolidation of historical products support a progressive and inexorable growth both in structural and market terms.

The thread that runs through the entire history of Simec Group is the central role of the R&D department, which over time become more and more strategic and establishes numerous collaborations with companies specialized in specific sectors at different levels. Progress and development often originate from minds without prejudices or contamination: this is the reason behind the strong investment on young people. A constant collaboration with technical institutes makes it possible to select the most promising students, introducing them immediately into strategic sectors dedicated to digitization, prototyping, product development and machineries’ engineering. It is also thanks to their contribution, under the expert guidance of the Della Torre family, that corollary services like the Lifecycle Solutions have developed, the digitalization of activities has been completed, the lean management has been applied to the factories with the consequent reduction of structural costs through a hyperbolic efficiency of production lines: this is the

advent of SDB, Simec Digital Background. The new business model radically changes the supply habits of the spares, merging the advantages of mass production typical of standardized items with those of the tailor-made ones built around the customers’ needs. How? By devoting specific production lines for each industrial sector and for each production step. This allows, for example, that the rollers manufactured for the corrugated cardboard market are not only built according to the manufacturers’ drawing, but also have technical specs capable of extending their life cycle and optimizing machine performance. This kind of solutions are studied for each industry in which Simec introduces its products, thanks to the close and constant collaboration with OEMs and printers and on the basis of statistics related to the causes of anilox refurbishment and drawing on the cultural heritage brought by sixty years of history. It is thanks to this universe of skills that the company can boast a specialization worthy of the name in all surface processing: mecha-

nical engravings, laser engravings into ceramics, engravings with combined processes destined to rollers for the world of embossing. For each of these processes there is a vast sample of engraving geometries, each of which aims at achieving a specific purpose. The real strength of Simec is the technical ability to constantly propose new solutions that move more and more on the quality bar.

39 CONVERTER & Cartotecnica

In a recent interview, the CEO of Simec Group, Emilio Della Torre, talked about the guidelines that will lead the company to reinvent the standards that currently prevail in the anilox market, not limiting itself to the offer of high-quality products, but extending it to a package that also includes collaborations with technological partners and the ability to transfer values: delivering benefits, together with the rollers.

ENGLISH News Technologies ARKHBUM VORONEZH CHOOSES CELMACCH Celmacch recently installed another Chroma Print printer at the Arkhbum Group in Russia. A 2100 x 1300 Chroma Print EVO was installed, which feeds an Asahi flatbed die cutter. Arkhbum JSC, part of the Arkhangelsk Pulp and Paper Mill JSC Group, produces one billion m2 of product per year. By 2020 Arkhbum’s Voronezh branch aims to produce 188 million m2 of finished product. The group invested in a Fosber corrugator, a Bobst casemaker, a Marquip WardUnited line, a Mitsubishi casemaker and a Celmacch printing line, which works in line with a flatbed die cutter from Asahi. The factory is extremely modern with the highest degree of automation in every respect: all internal movement runs automatically thanks to latest generation movement platforms. The corrugator, as well as the cardboard converting machinery, was chosen to ensure the highest level of productivity and automation. The Chroma Print printer chosen by Arkhbum Voronezh is a 2100 x 1300 three-colour machine, capable of reaching speeds of 10,000 sheets/hour. Equipped with the most advanced technology, such as closed-chamber carbon-fibre doctor blades, the machine offers very high performance, both in terms of quality and operation. Printing precision is ensured by direct motor technology thanks to an independent motor per each shaft. Connection to the Asahi die cutter takes place via telescopic vacuum transfer, specifically designed to work together with the Asahi AP-2100 L lap feeder, the top-ofthe-range Asahi model which provides a maximum speed of 7,000 sheets/hour.

ENGLISH News Technologies SVECOM COMPLETED THE INSTALLATION OF A CO-GENERATION PLANT AT ONDULATI ED IMBALLAGGI DEL FRIULI Ondulati ed Imballaggi del Friuli S.p.A. is a company specialized in the production of corrugated cardboard packaging (American boxes, die-cut boxes, hives, displays, corners) for international customers such as Unilever, Ikea, Norbert Marcher, Alpla Werke, Ljubljanske Mlekarne. During 2019, was completed the installation and commissioning of a co-generation plant consisting of 6 gas turbines supplied by Ansaldo Energia, 6 post-combustors produced by Thermosanita srl and a recovery steam generator at Villesse (GO) company site and put into operation by Svecom-PE Srl. The design of the system and the coordination of the works were entrusted to Studio Tecnico Ing.Berna, in San Stino di Livenza. The plant produces electricity through the turbines and at the same time generates steam using the recovery system supplied by Svecom. The generator, in fact, uses the exhaust fumes produced by the turbines and further heated by the post-combustors and produces saturated steam at 16bar. To obtain a high performance, the system operates in a closed circuit with almost total recovery of condensates. These are collected in a special pressurized tank at 130-140° C and from there they are pumped into the generator through the feeding group integrated in the boiler. The steam produced serves the corrugator, which by its nature has a highly discontinuous con-

42 CONVERTER & Cartotecnica

sumption of steam. The integrated regulation system with post-combustors and by-pass fumes, as well as the design of the steam generator with large volume of water, allow to cope with the continuous load changes. In addition, an auxiliary boiler with autonomous burner starts automatically, if necessary, to cover any peaks exceeding the production capacity of the cogeneration plant. All the parameters and the working settings of the generator can be controlled via the control panel, in particular through its color touch panel which acts as an interface with the internal PLC. The intuitive menu and synoptic graphics allow easy and effective use and a rapid learning curve for operators. All information relating to boiler operation is transmitted in real time through the corporate Ethernet network with Modbus TCP/IP protocol and can be easily viewed in the control room or, if necessary, also transmitted to an external supervisor. With this supply Svecom-P.E. Srl contributes to the general improvement of the energy efficiency of industrial system at Ondulati ed Imballaggi del Friuli and the saving of fossil resources and the reduction of harmful emissions and CO2. ENGLISH News Technologies and the Primefire 106 fully adapted to colordruck Baiersbronn’s web-to-pack portal, the field test was successfully completed at the end of 2019. Three years ago colordruck Baiersbronn added the “Packaging Digital” division, which offers innovative packagings in runs of one and up with the online shop “designyourpackaging.de”. A very complex issue in building the new business model with the Primefire 106 was the variable data printing (VDP), the prerequisite for mass customization. “The team from colordruck Baiersbronn and Heidelberg have invested a lot of expertise and effort here, and developed VDP together. Today, the Primefire at colordruck Baiersbronn can produce an unlimited number of custom printed sheets without any interruption and in consistently high quality”, explains Tom Streefkerk, who heads up the Packaging Digital division at colordruck Baiersbronn. The Primefire 106 has been gradually integrated into the existing production workflow, with the Prinect Digital Frontend (DFE) as the link between the hardware and the software used at colordruck Baiersbronn. Colordruck Baiersbronn’s digital business model includes the web-to-pack portal and the Primefire 106 as an output system. This makes it possible to produce the most varied applications in many packaging segments. For example, the custom and personalized Advent calendar is already a bestseller among business and private customers. The company has acquired a multitude of new customers and its existing customers are impressed with its

expanded services. “The Primefire offers excellent color brilliance, outstanding register accuracy, the same impressive color consistency, and very good reproducibility. Customers who attach particular importance to these criteria will have an immediate benefit”, summarizes Tom Streefkerk. “colordruck Baiersbronn had high requirements for digital packaging printing, which we were able to meet by working together and will continue to develop together in the future”, explains Montserrat Peidro-Insa, Head of Business Unit Digital at Heidelberg. “We learned a lot on both sides and thank colordruck Baiersbronn for adding to our knowledge of digital business models”. In addition to digital printing, the company also produces premium packagings using offset

ENGLISH News Technologies printing on four of the most recent generation of highly automated Speedmaster presses. Shorter runs are increasingly being transferred to digital printing to free up capacities in offset. colordruck Baiersbronn offers its customers systematic solutions for adapting spot colors in offset and digital printing. “The integration of digital printing allowed us to gain a lot of flexibility and optimize our efficiency in all run lengths. Digital printing is setting new standards in color fidelity across the entire run”, says Managing Director Thomas Pfefferle in conclusion. In addition, the B1 format of the Primefire 106 enables the company to use die-cutting tools in postpress that are also used for offset runs. IN AIR, PLASMA TREATMENT FOR FOLDER-GLUER LINES BY FERRARINI & BENELLI The atmospheric plasma treatment is integrated in the gluer lines to activate the substrate before the application of the glue. This enhances the adhesion capacity of the box. Plasma cleans the surface and acts on the surface tension in order to guarantee maximum adherence. The adhesive is glued homogeneously and it is time-resistant (also with laminated boxes, boxes coated with film or metallised boxes). The glue is applied along the folding edge of the box, in well-defined strips with a maximum width of 10mm. The fact that the surface that needs to be treated is very small me-

46 CONVERTER & Cartotecnica

ans that the plasma treatment is more effective and convenient than the corona treatment. The implementation of the plasma treatment on folder-gluer lines is simple and requires little maintenance. The treatment is also available with two nozzles for gluing multiple points. The plasma discharge is eco-friendly because it does not produce ozone and it only needs compressed air to direct the flow toward the area that needs to be treated, it reduces the amount of hot-melt glue needed and it allows to use the cheaper cold glues with excellent results How does the plasma treatment work? The adhesion process is affected by the mechanical interconnection “surface substrate-adhesive” and chemical bonds. Contaminant particles (dust, fibres, micro metal fragments, and fingerprints) create an ultra-thin layer of impurities on the surface that does not allow a good anchoring of the glue, and reduces the wettability of materials and weakens the bond of intermolecular forces between the surface and the adhesive Atmospheric plasma directs a flow of atoms and ions toward the substrate. This flow breaks up, removes and vaporizes contaminant particles replacing inert molecules with more reactive ones. Ferrarini & Benelli designs and manufactures stations and generators for corona and plasma treatments in Romanengo (Cremona, Italy). In 2018, the company won the Felix Industry Award – A competing Lombardy as best small company of Cremona and it was also among the best small companies of Lombardy for management performance.

ENGLISH News Technologies Leader for more than 55 years in the corona treatment, Ferrarini & Benelli also offers the In Air Plasma treatment, that assures optimal levels of wettability for cardboard packaging, polymers, plastic materials and metals, helping the application of inks, varnishes, glues and coatings. The system can be integrated in new lines or in already existing ones. It is composed of digital generator with integrated transformer, one or more dedicated nozzles connected to the generator by a shielded cable (2,5 m long) and pressure regulator with manometer. The treatment width of every single nozzle is about 10mm. BOBST PACKAGING MASTERCLASS “The role of packaging is changing faster than ever before, and the way brands design, pack and distribute products is constantly evolving”, said Paul Stoudmann, Program Director for the MASTERCLASS at BOBST. Over 100 delegates travelled from a dozen countries, representing a good mix of mid to top-level managers working in a variety of different departments and roles and with varying levels of experience: procurement, marketing, brand management, R&D, new to the job or new employees dealing directly or indirectly with packaging. They had the opportunity to interact with experts in the fields of printing and converting – both digital and conventional – for labels, flexible packaging, folding carton and corrugated boxes. The day was divided into three parts: short plenary sessions, deep-dive breakout sessions, and machine demonstrations.

48 CONVERTER & Cartotecnica

The longer deep-dive breakout sessions were organized in smaller groups and focused on labels, flexible packaging, folding carton and corrugated boxes. In the afternoon, delegates visited the impressive 4’000m2 BOBST Competence Center to see machines – embellishment, die-cutting and folding & gluing – producing real packaging at maximum speeds, explained and operated by experts. The presentations that had the greatest interest were those covering sustainability, flexible materials and the digitalization of color, emphasizing the key current market pressures and priorities facing brand owners. A number of companies expressed the desire to have focused sessions and case studies. In response to this request, BOBST is working on the concept of customized MASTERCLASS courses for in-house training at companies. The next MASTERCLASS will take place on October 28th, 2020 at the BOBST headquarters near Lausanne, Switzerland. The Packaging MASTERCLASS is aimed at brand owners or retailers in any department (e.g. procurement, marketing, brand management, R&D) who may be relatively new to the role or to the world of packaging, and want to have a good insight into the industry. It will provide a high-level, non-technical and non-commercial overview of packaging in a single immersive day.

3 wastes in the paper industry that are avoided with a MES THE PAPER INDUSTRY HAS TO DEAL WITH INEFFICIENCIES AND WASTES THAT CAUSE HIGHER COSTS AND SLOWDOWNS IN PRODUCTION. ONE OF THE UNIVERSALLY RECOGNIZED SOLUTIONS TO OVERCOME THESE PROBLEMS IS CALLED MES (MANUFACTURING EXECUTION SYSTEM)

ertical MES, defined for paper mills, corrugators and box factories, used to optimize production cycles, improving programming, reducing the percentage of waste, making plant management efficient and shortening time to market. Furthermore, the latest generation ones embody the Industry 4.0 paradigm, that is a full integration between information architecture and automation systems connected on the machine. This is why, therefore, MES can intervene in at least 3 types of waste from the paper industry: raw material, performance and energy consumption.

54 CONVERTER & Cartotecnica

HOW TO WASTE LESS RAW MATERIAL IN THE PAPER INDUSTRY In the paper industry, the correct supply of raw materials is a crucial phase. A purchase other than the actual requirement risks increasing the stock in the warehouse or not respecting delivery times. Modern MES for the paper industry have scheduling models that use mathematical algorithms with which it is possible to predict the result of the historical analysis of previous orders. In this way, for example, supplying can take place keeping in mind factors such as quantity and type that sta-

tistically come close to real production needs. Reason for which a MES which contemplates an advanced scheduling system avoids wastes connected to materials that do not perfectly correspond to the production flow.

THE KPI AND OEE INDICATORS IN THE MES FOR THE PAPER INDUSTRY The second contribution that a MES used in the paper industry leads to the reduction of diseconomies is obtained thanks to constant monitoring of performance.

This is a particular version of the Business Intelligence that the MES achieves by making available to all company levels the information necessary to guide informed tactical and strategic decisions. All the data collected that arrive from the production lines, from the execution of the orders, from the quality of the products are analyzed with the help of specific KPIs (Key Performance Indicators). Among these indicators, one of the most widespread in the paper industry is the OEE (Overall Equipment Effectiveness). It allows to cross-calculate the values of 3 indices referring to the functioning of the plants: availability, performance and quality. The first 2 measure, respectively, the production losses caused by downtime and the slowdown in production speed. Quality, on the other hand, is a parameter that accurately detects production wastes by comparing them with the outputs considered valid. FROM THE MONITORING OF THE SYSTEMS THE CONTROL OF CONSUMPTION The interesting aspect of the MES is that

56 CONVERTER & Cartotecnica

the OEE indexes are available in graphic form or, in any case, in a way that facilitates their immediate understanding. This fact simplifies, among other things, the control of energy consumption, a painful voice for the paper industry that mainly uses natural gas, taking on very expensive costs, among the highest in Europe. Therefore, having a continuously updated point of view on the progress of the machinery is a way of checking whether or not there is energy waste. Ultimately, therefore, an accurate and real-time analysis of performance also improves energy consumption is a result that the paper industry can obtain by virtue of a specific MES. ENTERPRISE 4.0: WHAT IT IS AND HOW TO DO IT IN THE PAPER AND PACKAGING INDUSTRY Enterprise 4.0 technologies can contribute to increase the competitiveness of the paper and packaging industry that enjoys great vitality in Italy. model 4.0 capable of ensuring optimized performance is more necessary than ever. A look at Enterprise 4.0 Key Enabling Technologies Regardless of whether or not resources are available for innovation in the paper and packaging supply chain, its digital transformation can no longer be postponed. In fact, Enterprise 4.0 is the name of the measures and facilitations that the various Italian go-

vernments have provided to encourage the metamorphosis, especially of Manufacturing, in Industry 4.0 or smart factories. A metamorphosis possible thanks to the so-called enabling technologies or KET (Key Enabling Technologies KET). At a macro level, KETs can be grouped into two areas: data technologies, attributable under the macro heading of Information Technology; production technologies, which refer to the field of OT (Operation Technology), i.e. industrial automation.

Why today the paper and packaging sector needs IT and OT technologies? The paper and packaging sector is undoubtedly one of those that needs to resort to both groups of technologies covered by Enterprise 4.0. Whether the company operates in the production of reels for packaging and tissue, or that its business concerns corrugated cardboard or packaging, the integration of systems is the main way to compete. This means that the MES (Manufacturing Execution System) that governs the production cycle in each plant must be able to communicate with the ERP (Enterprise Resource Planning) software that manages all the relevant processes of the company. And, in turn, the production and management data must be translated into KPI indicators with the help of advanced analytics and Business Intelligence tools. In fact, it is only through the cross-knowledge of these data that the information necessary to improve production flows, identify inefficiencies and lower costs can be obtained. The cyber-physical convergence of Enterprise 4.0 applied to paper The real novelty of the Enterprise 4.0 paradigm lies in the ability to combine this knowledge with the automation mechanisms enabled by IoT sensors. Cyber-physical convergence is an often repeated concept of Enterprise 4.0, the circular dimension in which “intelligent” objects and people constantly interact by sharing precious data. In the paper industry, this convergence coincides with the possibility of intervening promptly, if not in advance, during the processing phases, by reprogramming the production lines based on the information constantly collected on the machine. It also coincides with a decrease in recycling waste, perhaps one of the most critical aspects of the sector. Finally, it coincides with a new approach in plant maintenance, logistics, supplies, energy efficiency. All areas that the IT and OT technologies of Impresa 4.0 combined together are able to optimize enormously.

In a personal conversation, the CEO and owner of Box Marche S.P.A., Tonino almost seems like a family man. In fact, he sees the company, founded in 1969 and headquartered in Corinaldo (An), in central-eastern Italy, as the center of a

community that does not deal only with its own well-being. The packaging manufacturer is quite well known for his social commitment in the province of Ancona and neighboring provinces of Pesaro and Urbino in Marche. At Box Marche, well-being of its employees and close collaboration with customers and suppliers are not just words.

REDUCING EMPLOYEE WORKLOAD AND INCREASING PRODUCTIVITY “Our employees should be able to work without stress and with less physical effort possible. This was one of the main reasons why we installed in 2008 an Ergosa C Universal Packer and a Virtuo Automatic Packer, both supplied by Impack, each behind our two folder-gluers”, says Dominici. Since the two machines were commissioned, no one at Box Marche has had to lift heavy stacks of boxes. “We also make much better use of the productivity of our folder-gluer lines”. Packing is no longer the bottleneck. That’s why folder-gluers can run faster and employees produce more boxes in the same timeframe with less effort. “A win-win investment”, says the entrepreneur. While saying this, Dominici takes out of a closet model of sleeves for pan in different sizes, which Box Marche produces mainly for customers located in the region. The digitally printed cardboard blanks are die-cut in such a way that two circles are joined together with narrower bands. These

cardboard circles protect bottom of the pans and the surface coating during transport and in retail outlets. Sleeves are glued on the folder-gluers, and collected at the end of the line with the Ergosa C Universal Packer. SLEEVES ARE NOT A PROBLEM FOR ERGOSA “Probably no other packaging system is capable of handling such packaging”, the entrepreneur praises the versatility of the system considering it very flexible. The Ergosa C Universal Packer, compatible with all folder-gluer machines, was developed by Impack for the packaging of small and medium-sized straight line boxes in flat and corrugated cardboard. Most customers use it for straight line and 4/6 corners boxes. Box Marche also processes special formats such sleeves for cooking tools. The company has opted for the Ergosa C model, which combines semi-automatic and automatic packaging. It is equipped with an IN2 Box Turner for turning the products that come out of the folder-gluer at 90°. In this way, the glue point on the protective

UP TO 30 STRESS-FREE JOB CHANGES PER DAY The very short set-up times are also a point in favour of the Ergosa C. “The medium run of sleeves is 1,000 pieces. We change the machine configuration up to fifteen times per shift”, says Dominici, stressing the need for a quick job change. With Ergosa C, it takes almost nothing to change the format.” Our setup time with this packing machine is practically nil. It is very easy to use and works effectively. In addition, it offers excellent value for money. Moreover, the machine has been running for over eleven years without interruption”, adds the entrepreneur praising the reliability of Ergosa C Universal Packer. At Box Marche is installed the basic system, which is used exclusively in horizontal mode. The boxes “slide” from the folder-gluer directly into the Ergosa C, where they are placed by operator in a case positioned to the left of the conveyor. Then these cases are automatically closed and carried away. All this happens without any stress. Because the cases are located lower down in the Ergosa C, packers

It is surprising to see how simple and fluid the packaging process can be.In the event that customers would have new needs, the company could at any time expand its line with additional modules. The Pick & Place mode, for example, would give it great flexibility when packing small series of complex boxes. HUGE RELIEF FOR EMPLOYEES WHEN PACKING WINE BOXES Another specialty of Box Marche is the high-quality bag-in-box packaging for wines, which the company produces in laminated micro-flute. These straight line boxes are folded and glued on the line that ends in the Virtuo Automatic Packer. This compact machine has been designed by Impack for medium and large sized boxes in flat and corrugated cardboard. Like Ergosa C, the Virtuo Automatic Packer is characterized by its ease of use and versatility. Above all, however, it significantly alleviates the burden for employees of Box

Marche who do not have to fill the cases with the heavy rows of these corrugated cardboard boxes. With the Virtuo Automatic Packer, Box Marche also benefits from the short set-up times of the line, which is changed up to five times per shift. In early 2019, the Virtuo was updated with the latest model. “The new system works around 10% faster than the previous version. With it, we now pack up to 30,000 bag-in-boxes per hour”, explains Dominici. This also allows also to increase the speed of our folder-gluer. For example, the sophisticated handling of the cases helps to increase the productivity of the new system. The same applies to the improved ergonomics of the automatic packaging system, which makes employee work more comfortably. Besides they have more time to feed the empty cases into the Virtuo thanks to the extended conveyor belt Among other things, they have more time to feed the empty CASES in the Virtuo thanks to the extended conveyor belt. The bag-in-box products are turned to the left or go directly through the Box Turner if rotation is not necessary. In these and all other aspects, the machine meets every need of Box Marche when it comes to packaging these products. ANOTHER ERGOSA IS COMING? In addition to protective sleeves and bagin-box products, Box Marche produces a variety of different types of packaging for brand manufacturers. Depending on the production requirements, they are processed from the folder-gluer line with the Ergosa or from the Virtuo Automatic Packer. Both packaging machines offer the required degree of flexibility. At the beginning of 2020, Box Marche will install a third folder-gluer for the production of straight line boxes and auto- bottom

boxes. This line will probably be equipped with an Ergosa C Universal Packer. The company needs a third folder-gluer line to support its growth and to be able to use the two existing folder-gluer lines exclusively for the production of sleeves and bag-in-box packaging. “Today we must provide our customers with integrated packaging solutions that offer them real added value. This applies, for example, to innovative functions for security or protection of products that allow our customers to differentiate themselves on the market”, says Dominici. Since 2003, Box Marche documents its work every year in its “Living Company Report”, which reflects the measure in which the company shows respect for its employees, customers and suppliers, for the environment and for territory. “We are a company with a soul. As if we were only one person”, says Dominici. On the occasion of the company’s 50th anniversary, the Living Company Report for 2019 included almost 170 pages.

BUSINESS ORGANIZATION BASED ON THE JAPANESE MODEL Dominici organized his company according to the most modern management methods. In doing so, he’s inspired by the principles of the Toyota Production System (TPS), which aims to achieve the maximum productivity with high quality and punctual deliveries. Box Marche ‘s investment in Impack packaging lines fits into this picture, as it ideally supports all three objectives of TPS. Sleeves are generally delivered to the customer within five days, with a maximum delivery time of ten days for folding boxes and corrugated cardboard packaging. The combination of technical performance and partnership orientation is well received by the market. Over 90% of the approximately 100 customers remain loyal to the company in the long term. Dominici sees growth potential for his company in Germany, France and Great Britain. In this context, Box Marche exhibited at FachPack 2019 in Nuremberg together with the Italian manufacturer of packaging, Lucaprint.

Box Marche S.P.A., with headquarters in the Marche region, which now has 55 employees, was founded in 1969 by several partners in the agricultural, commercial and industrial sectors with the mission of producing cardboard boxes for the manufacturers of footwear and slippers, widespread in those years in the province of Macerata in the Marche. After the gradual migration of footwear production to other regions of the world, the growing packaging manufacturer has shifted its focus to food, beverage and cosmetics sectors. Starting in the early 1980s also pharmaceutical products, fashion accessories and household items. Since then he won numerous awards with his innovative packaging ideas, including several ECMA PRO CARTON Awards. About 10% of Box Marche products is delivered abroad, for example in Denmark and Sweden. The current administrator delegate and owner of Box Marche, Tonino Dominici, joined the company in 1974 on behalf of the owners to lead the company towards a successful future. Someday it will be his son Nicola to continue his work.

The objective behind the international Packaging Speaks Green forum was to encourage development of a culture of sustainability and circular economy in the packaging sector through two days of debates and speeches with prestigious opinion leaders of important leading companies in the global trade with their brands and academic experts who presented some innovative tools and methods to the public for the design of sustainable packaging. Among the successful case histories, Professor Luca Fois of Cilab (Creative Industries Lab) - Polytechnic of Milan, presented the business case of Grifal together with Giulia Gritti, marketing director of the company located at Cologno Al Serio (Bergamo). For over fifty years Grifal has been designing, manufacturing and marketing innovative solutions for packaging, with the aim of minimizing its environmental impact. Just with this objective, Grifal develops innovative working methods and new eco-sustainable technologies that arrive even reinventing elements for decades at the base of the world packaging sector such as corrugated cardboard. ENGLISH News from industry material which, thanks to its parabolic arches in substitutions of classic waves, offers greater resistance than traditional corrugated cardboard and is therefore capable to replace other packaging materials of chemical origin such as polystyrene. Being totally made of FSC certified and recyclable paper, cArtù® is among the most sustainable packaging materials and is a good example of circular economy applied to packaging and logistics sectors. Grifal has made of cArtù® a real technological model to be adapted according to the different needs of customers and hundreds of different applications that the production standard allows. Just think about the latest proposal from the company, cushionPaper, the brilliant “reinvention” of corrugated cardboard capable of replacing plastic packaging materials not only in terms of flexibility and performance but, finally, also in terms of economic accessibility. “Attention to the environment and sustainability is one of the elements that most distinguishes Grifal in the Italian packaging panorama”, comments Luca Fois. “It is an Italian company devoted to continuous innovation, constantly looking for new green solutions for

packaging and innovative technologies with reduced environmental impact. The goal is to present itself as a real consultant for its customers, to help them in the transition towards the adoption of sustainable packaging. Italtrike, an Italian company for children’s wheeled vehicles, has collaborated with Grifal and, using products made with cArtù technology, has managed to totally eliminate its plastic-based packaging materials”. THE SAFE & GREEN ECO-SUSTAINABLE TRAYS FOR MCGARLET FRUIT The Bergamo-based company leader in the import and distribution of exotic fruits, has chosen “plastic-free” food packaging made by Smurfit Kappa Italia for their new BioPack line. The new functional and eco-sustainable packaging solution for food products launched by Smurfit Kappa Italy last year arrives on the shelves of large retailers thanks to the partnership with the Bergamo-based company leader in the fruit and vegetable sector. McGarlet, a company founded almost a hundred years ago and based in Albano S. Alessandro (Bergamo), has in fact chosen Safe & Green paper-based trays for their new eco-sustainable BioPack line. Since January, all the exotic fruit references are therefore packaged using the new packaging designed to perfectly integrate functionality, design, sustainability in full compliance with food regulations, made in the Romagna SKI factory in Capocolle di Bertinoro.

ENGLISH News from industry An alternative to disposable plastic containers still widespread but destined to exit the market, a solution reached after an intense design, research and development phase carried out by the two partners, with the aim of definitively eliminating plastic from packaging. Consumers can thus find on the counters of the fruit and vegetable departments of supermarkets exotic fruit with environmentally friendly packaging and made with biodegradable materials: precious indications highlighted through a series of infographics that inform about the correct disposal of all components. Added to this labels and transparent film, fully compostable and disposable in organic waste, developed by McGarlet with its suppliers. Safe & Green covers a whole range of trays of different sizes, all totally recyclable in paper. All papers are FSC or PEFC marked with the guarantee that, if using virgin papers, the areas of cultivated forests are increased. As for safety for the final consumer, Safe & Green trays comply with the most stringent Italian regulations in the field of packaging intended for contact with food. Versatility of shapes and sizes and maximum customization are two other advantages of the new line. The solutions in fact provide the possibility to print in offset or flexo customers’ logos and wordings in different colors to underline their communication, and the range also includes a version made of 100% virgin birch light papers to offer an effect similar to natural wood. The heart of innovation is the Experience Center in Pastrengo (Verona), where a team of designers and technicians develops ecological packs using advanced technologies such as 3D prototyping, working in co-design with customers to offer a complete service: from analysis needs to finished product for an increasingly sustainable future of packaging. SUSTAINABLE FUTURE OF PAPER-BASED PRODUCTS: FIRST EUROPEAN RECYCLABILITY GUIDELINES FOR OPTIMAL PACKAGING DESIGN The use of paper for packaging purposes is growing every year, due to its excellent environmental performance but also to the increasing demand related to e-commerce and delivery services. There is a strong expectation from consumers, brands and retailers to have recyclable packaging material. A packaging recycling rate of 85% is already achieved today and the paper value chain continues to improve. In order to achieve even higher recycling targets while expanding the functionality of paper based packaging, it is important to start from the design-phase, considering both the intended purpose as well as the end-of-life. ENGLISH News from industry goes hand in hand with recyclability. “These recyclability guidelines and best practices can certainly ensure a higher quality of recycling. This is vital for the corrugated board industry since we already incorporate on average 89% of recycled content in our product. Retailers, customers and end users can be certain that the paper sector effectively recycle the packaging put on the market. We want and we need every fibre back!” said Angelika Christ, Secretary General at FEFCO. In this context, the new European guidelines intend to become the go-to document to learn more about the implications of certain converting steps on the recyclability of used paper-based packaging. The signatories of the document hope they act as a source of inspiration for innovation and the introduction of new techniques. They are convinced that a widespread awareness among the value chain (including retailers and brand owners) can truly improve the recyclability of products. They are also convinced the guidelines will help meet national protocols and requirements and further close the circularity of our industry. THE NEW CARBON FOOTPRINT OF THE EU CARDBOARD INDUSTRY The Carbon Footprint of Carton Packaging 2019 study conducted by the Swedish Research Institute (RISE) in collaboration with Pro Carton, the European association that brings together cartonboard and carton manufacturers, reported that in Europe are emitted 326 kg of CO2e per ton of processed carton, produced by the cardboard packaging industry. RISE used a carbon footprint methodology that takes into account all the emissions and removals associated with forest products, including specific aspects of the forest industry value chain. The research covers the impact of carbon throughout its life cycle, taking into account both greenhouse gas emissions from not-renewable fossil sources, such as oil and coal, and biogenic greenhouse gas emissions and those from renewable sources,

This investigation methodology, significantly different and wider than any other methodology ever used, is also in line with the most recent CEPI and CITPA directives. Therefore, the new figure cannot be compared directly with other previous studies. However, a comparison was made using the old method which showed that, all things being equal, the industry improved its carbon footprint by about 9% compared to the last report published in 2015. Tony Hitchin, CEO of Pro Carton, said: “the new methodology presented in this report is complete because it fully recognizes the impact of carbon throughout the cycle of cardboard packaging, from the forest to processed cartons. It is part of a larger report on environmental data and this information will be made available for review by LCA experts. Cartons are one of the most environmentally friendly forms of packaging and we are delighted that the new carbon footprint figure confirms this further”. Cardboard is a renewable raw material capable of storing carbon and recycling delays the return of CO2 into the atmosphere. According to the European Greenhouse Gas Census, the forests of the 28 EU countries are authentic carbon deposits, with a CO2 absorption that increased by more than 19% between 1990 and 2014.

THE IMPORTANCE OF A CORRECT PACKAGING: TÜV SÜD IS NOW A MEMBER OF THE AMAZON NETWORK FOR PACKAGING ACTIVITIES TÜV SÜD is now a member of the Amazon Packaging Support and Supplier (APASS) network. TÜV SÜD technicians can thus perform evaluations, tests and certifications of packaging used by suppliers and intermediaries of the network in accordance with applicable international standards. With these activities, TÜV SÜD is committed to ensuring that online sales are not only convenient but also safe, reliable and sustainable. The growth of online sales of consumer and durable goods is one of the factors driving the growth of the packaging market. The sector, according to Smithers Pira, is growing worldwide at an average annual rate of 3.5% and expects that in 2020 it will reach almost 1000 billion dollars. In Italy, the 2018 data presented at the Economic Packaging Conference last June indicate a market that reached 33.4 billion euros with an increase of 2.6% compared to 2017. The closing forecast data for 2019 presented on that occasion foresaw stability for 2019, + 1.4% for 2020 and + 1.9% for the two-year period 2021/2022, photographing a lively and solid sector, linked to the trend of manufacturing activity and new lifestyles, of purchase and consumption, especially as regards the food pack, which tends to favor small formats, the production of corrugated cardboard packaging and the use of bioplastic material.

ENGLISH News from industry The TÜV SÜD Group, one of the most important certification bodies in the world, has been included in the Amazon Packaging Support and Supplier network. E-commerce is an industry that is generating incredible numbers, with Amazon representing one of the leaders. “The range of products sold by Amazon is such, both in size and in features, that it is truly a challenge for both designers and packaging developers”. says Michael Harb, Senior Business Development Manager Consumer Products & Retail at TÜV SÜD “During transport, the packaging must withstand static, dynamic and climatic stresses and loads and must be safe and convenient for the consumer to access”. Packaging is the backbone of transport and online shopping. They are required to perform their task at best, which is to protect the goods transported to avoid economic losses by the selling company, because a product that arrives at the recipient is not intact is a cost, to which reputational damage must be added that can undermine the company’s image on the market. The certifications issued by TÜV SÜD TÜV SÜD issues packaging certification in accordance with the standards of the International Safe Transit Association (ISTA). In particular, the test method adopted for Amazon ISTA 6 tests has become a reference standard for the industry worldwide and a reference for simulation tests for packaged products (Ships In Own Containers) and delivered to end customers using Amazon’s distribution system. This allows companies to reliably determine the safety of their packaging.

80 CONVERTER & Cartotecnica

Packaging tests are performed in TÜV SÜD accredited testing laboratories in Shanghai, Vietnam, Singapore and Italy. The tests carried out concern the resistance to vibrations, mechanical shocks, compression, inclination and fall, but also with respect to environmental impacts, including changes in humidity and temperature. Further tests concern the simulation of loads and stresses that can occur during transport and the biodegradability of the packaging materials. The packaging tests In addition to the certification, in order to have safe, sustainable and reliable packaging, manufacturing and packaging manufacturers can contact the TÜV Italia laboratories, accredited and inserted in the network of TÜV SÜD laboratories, to carry out the tests. Within a single structure, the packaging can be subjected to environmental vibration and stress tests to verify their ability to withstand the various stresses that may occur in the transport and distribution phases. The analysis of the test results provides useful parameters in case they are not satisfactory, allowing technicians to work on the improvements necessary to make the packaging efficient in performing their protective function. “Today the TÜV Italia laboratory - says Christian Mondino, TÜV Italia’s Vibration Service Line Manager - thanks to the ISTA certification, allows manufacturers of all sorts of products, from consumer products to cosmetics, drugs to medical devices, to be able to carry out tests of fragility and transportability certified and recognized internationally”.

ver faster innovation cycles and ever shorter time-to-market increases the number of regional products for brand owners as well as the number of variants for test markets. Trends that label and packaging printers face on a daily basis, seeking solutions for markets where responsiveness is critical.

84 CONVERTER & Cartotecnica

Given the premise of agility and responsiveness, it’s no wonder that it’s a digital converting system that provides a cross-procedural solution for label and folding carton printing. The Gallus Labelfire with “Carton Kit” utilises the strengths of digital printing and is additionally equipped with optimized analog and digital inline finishing techniques.

THE MACHINE EQUIPMENT Features of the machine configuration include a fiber breaker for paperboard and a corona pre-treatment for label stock. For the much higher web tension of paperboard materials, the press is stiffened, in other words the modules, on each of which two printing units are located, are clamped with steel straps. All pulleys are coated and designed for maximum diameter. Combination drying of UV and hot-air was also considered for the use of hybrid effect coatings on a machine designed for UV inks. The existing flexographic printing units are mainly used for formatless applications such as primers, varnishing or non-digitally producible special effects. The digital printing unit with eight UV inking units (White + CMYK + GOV) can print colour images in an extended colour space as well as variable data. Metallic effects are achieved by digitally overprinted cold foil in all shades. Another special feature of the converting system is the Digital Embellishment Unit (DEU) from Steinemann DPE at

the end of the processing line. It is used for the digital application of spot varnishes with gloss and matt varnish and - brand new - to achieve tactile effects. Application rates of 20 g/m2 can be applied, which corresponds to a coating thickness of 20 μm, without this process restricting the printing speed of 70 m/min. Even a coating application of up to 50 μm is possible, with a reduction in speed. In die-cutting, it is possible to choose between a semi-rotary or fully rotary die-cutting unit, whereby the maximum speed utilization requires a rotary die-cutting unit. EXTENDED BATCH PRODUCTION A comparison of print runs of conventionally and digitally printed labels published by FINAT in 2015 shows that the print run in digital printing averaged 13% of conventional run lengths during the investigation period. In other words, a conventional order corresponded to six orders in digital printing, divided into smaller batches. Of course, with small print runs, the change efficiency between the jobs is of particular importance.

editions without additional setup time. TARGET MARKETS The Gallus Labelfire “Carton Edition” is currently being used in the tobacco market. The coloured illustrations of the different variants of a packaging are printed digitally. The embellishment with metallic effects is done by cold foil and digital overprint or UV flexo printing. This highly refined goods market is driving forward the development of the digital converting system with the aim of producing a completely digital endto-end process. Steinemann DPE’s Digital Embellishment Unit is already achieving inline fascinating and extraordinary results in coating applications and tactile effects in this market, which could previously only be achieved with a separate working step. An extremely interesting target market of the “Carton Edition” is Health & Beauty Care, especially in the area of personal care. In this market segment, labels and folding cartons have a high level of embellishment, and the print runs as well as the size of the cartons

are very much in line with a digital converting system with a printing width of 340 mm. After a substrate change, the required labels for the primary packaging can also be printed on the machine. This also applies to the field of cosmetics and perfume, in which labels and folding boxes are elaborately finished with lacquer. With a hybrid label printing machine such as the Gallus Labelfire, hybrid coatings with a sandpaper effect or soft-touch coatings that impart a velvety, rubber-like or soft feel to the haptics can be applied in the conventional range. Metallic effects emphasize the exclusivity of the packaging. In this segment too, it would be advantageous to produce labels and folding cartons on the same machine, since the integrated colour management system places the highest demands on the colour consistency of labels and folding cartons. In terms of the packaging dimensions and print runs, the Pharmaceutical segment is also one of the target markets for this hybrid printing press.

× 1,200 dpi with a drop size of 2 pl, small characters and letters as well as fine lines and vignettes can be reproduced to zero percent. The colour management ensures colour consistency with high qualitative requirements in the Pharmaceutical sector. In the near future, the confectionery sector

will also be among the target markets. New UV-ink formulations for food packaging are currently under development in this area, which means that this segment can also be included in potential considerations in the medium term. COST VS. BENEFIT Digitally printed products are not cheaper. Where is your added value? What all these market segments have in common, is that the design variants of their products are characterized by a rapid change. These Fast Moving Consumer Goods (FMCG) are dependent on constantly re-staging their brand image. In the introduction of new products into these markets it is sometimes a matter of avoiding potential supply gaps. Therefore brand manufacturers accept overproduction of packaging material, because in this phase, consumer behaviour and thus the required print run with respect to the new product is difficult to estimate.

88 CONVERTER & Cartotecnica

(© pack.consult)

Today, lowest inventory or even “zero stock” is an approach brand manufacturers take, in which they only order as much packaging material as is currently needed for the campaigns. If design variants are tested and a variant runs particularly well, brand manufacturers are dependent on being able to reproduce at short notice, especially if the market behaviour of the end user fluctuates. Costs for storage and retrieval operations, slow-movers or obsoletes of packaging material are thus largely reduced or completely avoided. From this perspective, the production of packaging material in digital printing, especially small to medium runs, is quite interesting from an economic point of view. SMART SOLUTIONS IN SERVICES The development of a hybrid label printing machine explicitly for folding carton printing to a converting system with the equipment features shown is driven by practice. More precisely, by a brand manufacturer, that purposely pursues the goal of exploring all the

possibilities of digital folding carton printing for its supply chain. The results in the tobacco market show that the hybrid printing system Gallus Labelfire has passed its folding carton aging test. Now the path into further markets is open, especially in the segments Personal Health & Care and Pharmaceuticals. An enormous advantage when addressing other market segments is that the Gallus Labelfire with “Carton Kit” builds on a converting system that has already proven itself well in the label market. The extended version adds value and gives label printers and converters the chance to take on a pioneering role - single-source labels and cartons, quickly and reliably printed on a single press, in small to medium runs. This is in line with the market requirements of brand manufacturers and also meets the target of lowest inventory levels. However, the search for further developments in digital printing and digital finishing for a completely digital solution does not stand still. This is what makes the development in these areas so exciting.

ENGLISH News Materials CITO ULTIMATE - THE FIRST AND ONLY CREASING SYSTEM CERTIFIED FOR FOOD PACKAGING The high-performance creasing system, CITO ULTIMATE, is now available with certification. This means it is safe for the manufacture of food packaging CITO-SYSTEM GmbH is aware of its responsibility for human health, safe and reliable production processes and sustainable products. With its certified materials, the company offers packaging manufacturers quality products, which they can use safely and with a clear conscience for the production of food packaging. In the production process of packaging, which comes into direct or indirect contact with food, it is necessary that the materials used can be used safely for the manufacture of food packaging. During the manufacture of the packaging, particles of material that come into contact with it are abraded and are deposited on or in the packaging material. This also applies to the creasing matrix, which is placed on the cutting plate and comes into direct contact with the packaging material during the cutting and creasing process. CITO ULTIMATE can therefore be used with a clear conscience for the production of food packaging. CITO ULTIMATE, the film-based creasing matrix, has a flexible coating on a sturdy base which ensures consistently high crease quality from the first to the last sheet, even for extremely large runs. The matrix reduces cracking of the crease and is ideal for repeat jobs or for archiving in combination with cutting plates

ENGLISH News Materials Kappa has collaborated with Mitsubishi HiTec Paper, to create a new type of innovative and recyclable food-safe packaging. The outer board-based packaging was made from Smurfit Kappa’s ground-breaking MB12 packaging solution which has a unique, built-in adsorbing technology which protects against aromas and possible migration of substances. The inner packaging, which contains Mitsubishi HiTec Paper’s BARRICOTE barrier paper, offers protection against moisture and grease and has heat-sealing properties. This unique solution demonstrates the possibility to create functional board-based packaging that is fully recyclable thanks to the optimised use of renewable raw materials in the barrier. “It has been a very interesting and collaborative process for us working with Mitsubishi HiTec Paper on this project,” said Lars Henriksson, VP of Product Development of the Smurfit Kappa Paper Division. “The fibres that our industry-leading paper is made from are an excellent solution for a huge range of products due to a range of attributes, not least their inherent sustainability.” Dr. Dieter Becker, Director of New Business Development & CSR at Mitsubishi HiTec Paper added: “As experts in specialty paper coatings, we brought our know-how in barrier and protective coatings to this process. Our solutions are completely free from foil, laminates, aluminium and fluorocarbons. Instead, we rely on the highest possible percentage

of biodegradable resources which is why Smurfit Kappa’s MB12 solution was the right one”. STORA ENSO INTRODUCES CARTONS LAMINATED WITH NEW BARRIERS TO REPLACE PLASTIC IN FOOD PACKAGING Stora Enso is expanding its range of renewable materials for packaging with new materials equipped with dispersion barriers, intended for glasses and food packaging. The new type of barrier responds to the demand that the market poses for materials destined for eco-sustainable, renewable and recyclable packaging intended to replace the plastic used in restaurant services.

ENGLISH News Materials The new Stora Enso Aqua and Aqua+ dispersion barriers are free of fluorine chemical compounds and are suitable for cardboards intended for the production of cups and packaging for catering, without the traditional plastic layer. Aqua resists greases while Aqua+ offers, at the same time, a barrier to liquids and greases, allowing perfect packaging performance and protection for food in different applications. “The new barriers are aimed at retailers and food producers who want to improve the recyclability of their packaging and to meet the expectations of environmentally conscious consumers. The materials are suitable for the production of paper cups, ice cream packaging and packaging for takeaway, frozen and dry food”, says Ebba Mannheimer, head of New Barrier Solutions, of the Packaging Materials Division. All our materials are made from fibers derived from wood, renewable and from sustainable sources. The surface of Aqua products is finished with water-based dispersion technology. This makes the material resistant to liquids and greases during use, making it fully recyclable and ensuring maximum recovery of fibers and their value in the recycling process. For the various purposes related to design and functionality, Stora Enso offers two different substrates with dispersion barrier. CKB Nude Aqua by Stora Enso is a natural Havana kraft cardboard for applications intended for packaging of dry foods or for quick consumption,

such as those sold in fast-food restaurants. Cupforma Natura Aqua+ by Stora Enso is a material for paper cups, available with a dispersion barrier on one side only, intended for containers for hot drinks, or on both sides, for cold drinks and ice cream cups. The materials can be printed and converted on normal machines already in use. PVC-FREE GRAPHIC ARTS FILM PROVEN PERFORMANCE Innovia Films’ has extended its range of PVC-free films for graphic arts applications. These 60µm (230 gauge) films are now 33% thinner than their existing graphic films. To prove their high performance, Innovia approached an important player in the graphic industry to print their primary wall graphic for a major event last year – Labelexpo Europe. Partner Targi Poland the company contracted to build the stand agreed to apply the graphic, it was the first time they had worked with the substrate. Partner’s graphic decorator Mr Polowy reported “Applying the graphic was a very positive experience. The film was easy to apply and the quality was good, resulting in a high standard of application. What a great result”. Innovia’s Rayoart™ BOPP graphic art films are a viable alternative to calendared PVC as they are ideal for indoor and short term outdoor applications as these UV stabilized

products provide up to two years outdoor usage (based on QUV testing). They can be printed by flexographic, screen, UV inkjet and low temperature Latex inkjet processes. Perfect for flat and simple curved graphic applications or pressure sensitive label and decal applications requiring extended outdoor usage. Richard Southward, Global Product Manager, Innovia Films says “These BOPP films show good compatibility across a range of adhesive systems and offer clean and simple removability after use. The printable surface offers multiple decoration options giving vibrant colours and images. Our stand graphic at Labelexpo 2019 was produced using a HP Latex 310 press – printed and applied as a single 1.37m x 4.80m sheet. Our BOPP films as self-adhesive constructions, using thick 140gsm lay-flat release liners, have been certified as PVC-free options for wide format HP Latex printing”. create a stronger hold on rough finishes, like corrugated boxes. Surfas Technology, a perfect solution for e-commerce and logistics labeling needs, offers a sustainable edge and will be available at the same price as conventional labeling solutions for corrugated board. The newest in a long history of Avery Dennison adhesive technology innovations, Surfas reduces the risk of curled or failed logistics labels to ensure on-time and accurate shipping. Corrugated cardboard can be a challenge for label adhesion, according to Eric Ide, senior product manager, Label and Packaging Materials Europe. Irregular surfaces require a more rigorous label adhesive that can bond to a wider variety of finishes. Surfas Technology is developed for ultimate strength and bond when labeling rough substrates. In addition to streamlining operations, increasing reliability and improving accuracy, the new adhesive coating technology offers sustainability advantages by using significantly less oil per square meter of material. “We’ve cracked the code for labeling irregular surfaces”, said Eric Bartholomew, Global R&D director. “The technology’s stronger initial tack and higher adhesion make it a solution you can count on across the life of the label”. Following the preview at Labelexpo 2019, Avery Dennison intends to further validate Surfas Technology with selected partners in preparation of a broad market launch.
